I was able to gently pull it and it came out from under the rubbers, ripped a lil but its really gonna go in the bin, so i wasn't to fussed really. But wanted to do it as nice as poss.

The headlining was one i had made yes.

Will be stripping this week, ready to go in the bodyshop next week, dont wanna have to move it with the skin off.

One hard bit will be getting the boot hinges off....

For the hinge bolts I'd use one of those impact tools where you hit the end with a hammer and it turns as they are tight as **** and round easy

you'll need some decent heat on the hinge plate bolts to remove them, can you not just knock the pins out or does the roof skin come too far down?

what about taking the boot off then using a single hex socket and a impact gun?

they are allen headed contersunk bolts so a six sided socket is no use, but an impact wrench might be if you have a decent quality 1/2 drive allen socket, but tbh, i would be heating them up whatever you try to use, as they are a right pain to remove usually, could always drill the heads off as a last resort

They are torque headed bolts to make life even easier... I did think about my impact gun as it does the same job as driver.. I've tried to do one before and it just rounded, i've oiled them already. Hoping it might soak in..lol
If not i'll leave them and remove at the bodyshop with some oxy...

So found the first prob on Friday.

Now i hadn't been looking enough, i thought the roof support was still there with the sunroof parts welded on...

Yeah it isnt. As it would be to far along. Big prob.

So i thought of a few, maybe Craig has his, as i remember him cutting it out... Nope. But gave me a tip there was one in a local scrappy.. Or off i pop. They where utterly useless. Plus it had a sunroof too... Try 3 other local ones nothing.. Gonna be hard to get this i'm thinking... Popped and saw a friend who's boy races Novas, so he might have/know some one with something... He rings a man that builds cages and oval race cars...
He has one. YAY! Says come over and he'll remove it.
Get there, have a chat over what i need and he removes it for me. As he removes them for fit the cages.

Got all my seats out, door cards off, anything that could get welding/grinding damage really. As it will all fall down from the roof.

Started on them with my impact gun... Nothing. Got a feeling i'll be drilling them out and then replacing them.

haha Mrs slippers. I dont like problems either! This was gonna be a bigish one too. But the guy i got it from, i'm keeping his number as i think he'll be handy to know.
If you have a cage then i believe the bar will just be in your way. so yeah you'll be removing it, but as you have a dealer fit sunroof, they might of hacked a bit out of it anyway...

lol i need to get the hinges off first, and yeah i'm taking loads. So far tho i've only started cleaning welds off. I might need to get it in the bodyshop to heat the bolts to get them undone.

Same for you cutting the front up..lol It's kinda fun grinder the roof off tbh. Drilling spot welds arnt fun tho.. They are all over the place. Guy must of been pissed.

You can see here that the sides in the rails have been left at the mo,

These are a rolled weld (a wheel the rolls along and welds as it goes) So cant really be drilled, so gonna have to grind the top of the weld off..

All the bits like that have now been cleaned up, sealant removed and been etch primed. As metal bonda will be used on them again, then i'll give them a coat of paint once the roofs on.

Guess it's from where it's been stored over the years. Where really worried there would be one each side and it would be kinked thought the middle, luckily there isn't. (dent all the way across)

It is very annoying. Got it so would be the best way, but then when you think that it was made in 1990 (from the sticker on it) then OCP got it who knows when, so thats 22/23 years old, 2 warehouses, 1/2 moves. No box or anything, thin cheap bubble wrap. It's a hell of a lot better than it could be....

Putting the skin back on will be the biggest job.

Bond on the sides with a spot weld at each end and one in the middle, bond on the supports like there was, spotted on the screen and boot lips.

I feel gutted matey, as I've checked the middle of the plate (as that dents real easy) while they wrapped the whole plate in bubble wrap.

Yeah they wrapped it when I was there as it was in a box first but that didn't fit in my car... It was wrapped in cardboard stuff around the sides and then they wrapped the whole plate with bubble wrap again.

Gutters are 2 piece. Roof skin bit and quater bit. Old roof bit will be removed, new skin will be welded and bonded on to quarter gutter bit like normal.


Yeah they wrapped it when I was there as it was in a box first but that didn't fit in my car... It was wrapped in cardboard stuff around the sides and then they wrapped the whole plate with bubble wrap again.

Oh, must have been damaged in the box over the years some where. Not to worry.

Thank you very much, that's really nice to hear. Yeah it's later than i hopped for, but Jeffreys road trip was delayed a bit. But there's good time. Bodyshop said he wants to get the gutter bits off to day and start welding it on today, as i'm really busy in work to day. Gotta leave him to it this time.. :(

They want to get on, as they've been leaving me to it really, but now it's in the way..lol So as above they will be doing bits with out me to crack on. Shouldn't be much in to next week before its home.
Then sound deaden and headlining up (worse bit) then interior all back in...
Just ordered some more 2000grit and 3000grit Meguiars unigrit finishing paper, that will be nice to use.

So got the gutter bits cleaned off, this was a utter **** job. As you can only really cut down so far so i found it easiest to grind the last bit But then ment going thru about 30 belt sanding belts..
Start...

Delay? I thought you'd stopped...lol With the roof off a full cage would be needed if you wanted CF, as the top gets alot less strong. Removing the roof was the only way really, means the top is better and the headliing and insides are/will be better.

Cheers, the box was red and white. That was a big no no. So painting and wrapping was easiest. But just not good enough...

As Edd says, it looks nasty and you'd be cutting a good inch out and re welding it in.. I think it would be bugger of a job, just cause of all the shapes..

So where did i finish? Oh yeah.. Cleaning the "gutters" out

So main bit cut off, it was on to the small left overs.. Only way to do it..

Then you can grind/belt sand what ever the left overs out. I found that taking it back till the roller weld wasn't visible was best. As anymore and it lost all strengh!

Gotta weld said bar in, you can raise and lower the bar about 3/4mm to fit right, so line it up with the skin on and marked it so it was almost touching.
Skin off, line back up and clamp in place.

Weld in, i just reused the factor spot weld holes.. Found the bodyshops welding mask doesn't autodim..

Then painted everything that was bare metal with zink primer to protect it. Bar the bits that will be bonded.

Now i've never used a metal bonder before, it sets with in 45min. So i left this all to Paul, as he's fully trained in using it and used to fit side panels to Merc Sprinter vans only using it! No welding at all.

This is what's used.

Put it here... Both gutters, front screen join, rear boot lip and bit by the hinges. NOT on the top parts of center bar, just a normal sealant was used on them. Because the bonder is so strong it can warp the roof skin if used on the bars.

Years ago, i had an alarm fitted. I said "please don't drill any holes in the car..." So they did. So while i was here it made sense to final remove them (had been using a painted gromit)

Thank you. Removal is the easy bit, refitting isn't to bad, it's just getting it lined up then quickly with the bonda on. Prob taken about 500... Most for you!

Then the car was sanded off, remasked to be painted. The bodyshop needed a hand, so i lent one to help them out and get the car done.. 7hours later we were on to mine. A few bits where missed, so these had to be sorted, finally ready.

Keith found there wasn't alot of paint... So the car was based up in a Rover blue...

Time to lay the Arden blue on.... 1 coat and he's run out. By this point my anger was a hulk level... With it in base i find a few more bits i didn't like..
So monday morning, i made a few calls and get 1lt of arden blue speeding it's way to me. It's in the bodyshop by 10am.

First job was to fill everywhere that had been ground off,welded and such with a wax sealant. I use the Comma "waxseal" stuff. Very good, has rust inhibitors and stuff. Two cans later... Spray it till it run out the bottom.

Paint looks as perfect as ever, one thing I've always wanted to ask is how come you've never swapped the head rest guides for black ones?

Needs a flat and polish off but yea it's very nice. I can't get the fronts out... The leather has been cut so tight i can't get anything in to push the tabs. Lazy i know.

Got all my door cards fitted, with newly flocked surround.

Had to make a temp spacer as one got broken when removing/drilling out the bolts. Want to give the holes a counterink and fit the right kind of bolts.

Now the fun bit, bolted them on but so i could still move them, fitted the boot to check everything lined up ok. Luckly i looked at Craigs Nova in the bodyshop and did a quick finger measurement.

Then nipped them up tight. Remembering to wipe a small amount of sealant on the backs/faces as the holes in the shell are quite large. (cleaned back now)

While i was going that, Dan fed the wiring back thru the boot, after the string ileft in it to pull the wiring back thru all broke and gave me the DOG.
He fitted my new 6x9 too, nice tidy job.

I use a 3m finishing pad/block and a Meguiars pad too.

They are hard foam you wrap the paper over. I started with 1500 wet and dry finishing paper, then 2000 then 3000. Normally 1500 w&d would be ok, then used g3 and 3m fastcut compound to polish everything back up.
Then used 3m Ultrafina to remove any small scratches, then Chemical Guyz Ezcreme glaze, then 1coat of Meguiar's NXT wax then one of Dodo juice purple haze.
For you 1500 wet and dry, then buff back up with G3 (as you can get small bottles) i'd think would be fine.


Roof looks awesome. The bags are good, mines a pain in the **** to fill up tho!

So small update.
I've put this off for a while, as i didn't want to make the ride harder. But as Dan reminded me, it's a hard ride already with the coilovers and such on... So It's polly bush time, So i picked up some red from Skud for the tie bars. And ordered yellow ones for the lower arms from Rally Design. (all their Pollysport stuff)

Found it easier to push the center bar out, then the rubber just fell out...

Found on the drive to PVS i had a knock when pulling away, thought ball joint. But the mot man/Craig/Saloony said ball joints where ok, but when testing the brakes you could feel the drivers side move, (like when i reverse the wheel judders if you stand and watch it)
New and old. Old ones i think will be factory, as i've never changed them.

Now even tho the Mot man/Craig/Saloony said the ball joints seemed ok, as they are a good 7-8 years old i wanted to change them. So this was the idea time while changing the arm bushes.
So i used my old arms which i've plated for a bit of extra strength as well.

Just putting it back together it was firmer. So hoping the handling will be better, with out making the ride worse..lol

Found a tray with disc retaining screws in. Now they wont stop my disc falling off. But they'll stop moving when fitting the wheel. Gonna get some hub centric spacers made up too i think. Hate the "fits everything" ones.

No, i made a tool to press bushes in and out (bit of threaded bar, two large washers, a spacer and 3 nuts)
It was easy really, the new ones very much just push in together... I used a G-clamp on one lower arm bush just to seat it fully..

I do have said trim. But as it was grey it needed painting, which i run out of time to do, like a lot of things.... And the top of the panel is painted, it just never dried (another story) so the paint can simply be picked/scratched off... Trim will be on with in days tho...

The glue alone would be sufficient for the majority of roof skins...... Some quote their products to be stronger than weld nowadays ;)

Top effort dude.........the hours you put in always reflect at a later date even if its a real pain at the time. I only got back from hols today and was pleased to see you made pv as I knew you was worried about the fast approaching date! Looking forward to a catch up in a few weeks! :)

Thank you very much Sir, As Nick says below, the glue is so strong that they use it to glue long wheel base van side panels on... So think of the force there. I do enjoy the flocking.

So all the polly bushes are fitted now. WOW what a difference they make! The whole front end feels so much better! It isn't any harder which i'm happy with, but it's so tight. Everything feels really connected and tight.. Yes i keep saying tight as it's the only word i can think to use, really wish i had done it before. TIGHT!

So i've been working on a Pillar pod, as i hated having the boost gauge just sat in the speaker van, so untidy.

Really wanted it to be flush mounted in to the pillar trim, but i found cutting the A pillar wasn't easy and it still wouldn't of fitted nicely. Tried a few mounts... Nothing was right.
Then Mr South linked me too a proper heater mounted plastic pod and they do direct Nova fitment. So ordered one up. So start prep work on the trim.. As i had cut a hole in it..

Small update.

When i fitted my 4pot set i found that the bleed nipples has all been murdered. Wilwood use a two piece system, the inner bit had been over tighten/corroded in. So i couldn't bleed the calipars fully, well was bleed to it's best but it wasn't good enough. So after many many emails to Wilwood and Rally design i found that the nipples all seem to be the same. So i set out to fit them today... Here are the old ones..

With my dads help help i got all four nipples bleed out, cleaned everything, Cleaned my wheels and used a sealant on them. Which is very good.

I think all of it is alloy as they are mega soft. The big bit is M10, the small bit must be M4 maybe.. Unsure tho. Having bolt the right spanners makes like much much easier tho.

Some of you will know i've been unhappy with my wiper motor setup. I've modded a Corsa B one to fit, but the wipe was crap due to the angle the spindles sat through the scuttle panel. So i went back to a French one, unsure what it's from. But it's a little bigger than the one most use, so it touches the build head, so again the spindle doesn't have enough angle. Shame too as i've started to like the single wiper look, which i didn't before.
So after seeing Ian's super charged Nova at PVS and seeing how he had mounted his Nova motor, i had a few thoughts and started to build....

Motor sat in place, adjusted few and there to be right.

Worked out how to stand it, started to make some legs from 5mm steel bar i had in stock.

Now because of where it sit, there wasn't a flat surface on the pass side, so it had to be angled. So i had to hold it in place, tack the legs together then remove it all again!

So refit it all, needs to people as it bolts up from under the dash...:mad:
Bend the Nova linkage a small amount so the end lines up with the ball joint.

Find the arm on the motor hit the base its bolted too..:roll:
Remove it for the 4th time. Raise all 3 holes...

Yay it all works, ok it's a bit shakey due to the rubbers.. Unsure what i can do there tho (Dan suggest nylon?)

So remove it all again. Take apart, get it a coat of etch primer.

So while there, i did a bit of rerouting a tidying in the scuttle of pipes and vac lines, gave it a good wash out as it was still filthy from it's time at the bodyshop..

Wash out, dry in sun, then i used a sealant i've just got, for hard to work on arears (using it on the undersides of mine)

it wasnt a criticism it was just an observation, wire speed can make a big difference. Things like arc length (how far away your contact tip is from the work peice) will dictate voltage drop too so its important to try and keep that as short as possible, dont be scared to play around till you find something that your comftable with :)

I didn't take it as one, i'm always happy getting tips. I have adjusted it a bit, to get what i feel is a better weld.. And yep was told to keep the tip as close as i can too.

One of those old storm off the shelf ones, but seeing as you can weld, anything's possible to adapt. Wipe's fine, guess it comes down to correct straight arm & blade.

ZX mechanism you bolt on the Nova motor to retain intermittent wipe, can't you do the same with AX?

Surprised you couldn't get the single one set up right, that said mine needed some tweaking to work effectively, but your solution looks like a good one!

I dont know what my set up came from, it doesn't look like the AX one, casing was bigger. Which gave me probs. As it touched the bulk head, so i couldn't get more angle on it (for the wiper spindle) I've adjusted it, cut it welded it you name it.

Sorry i didn't see you there, but thank you very much. Yeah they re-apear after a few months everytime. It's where its bends to curve around the wings. Even with spending ages lining it up to make the gaps even

Never been happy with it or the water pipe.. So popped to a hydo place with my old turbo and asked about a smaller tighter bending fitting... They found me this.

So from there at the weekend we did the "Simply Vauxhall" show at Beaulieu. Sadly it needs to be alot more busy. But!

At lunch time i was told there was a bit of paper under my wipers... I had been chosen for the "people choice" award. Which was really nice as none of my lot had voted as we all forgot...

Yeah, i like them too. Had it before but broke my grille. And the show was good, but a bit small, say 150 cars and 1 trader stand..lol
