Tried to plan it so it makes sense.

Every item had 3 or 4 different possible locations and we tried to only do everything only once. Hate the idea of having to move stuff. We've been quite lucky hardly anything has had to be moved to fit something else.

So little update.

Paint booked for 7/5/19 and should be done and back by 28/5/19.

Ben has been putting the finishing touches to everything, including this chassis brace, which is a work of art

I've read about Zircotec coating before, but don't have any experience with it nor have I heard of people's experiences with it. Any good? What do you think House?

Zircotec is something I've thought about, so I'm interested to hear House's view also. But what a shame to cover up those welds!

Well,

The options are leave it as is, we all know that XE's in Novas suffer with heat so this doesn't work for me.

Exhaust heat wrap... not matter how hard I try with this, after a few months it just frays and ends up looking awful and it's itchier than a loft insulation duvet so doesn't work for me either.

That puts us onto Zircotec.

I discussed this with Tim at the Phirm and they use it on a lot of their big powered cars to keep temps down. I know it's harder than a coffin nail and they do it in black now, it used to only come in white, which was a nightmare as thumb prints wouldn't come off it.

They claim on their website to reduce a manifold temp from 1100c surface down to 700c so it seems to work.

I do know people that have cracked manifolds on turbo cars and can't clean the zircotec off to repair the manifold.

I'm gonna call them tomorrow and discuss options and time frames as I'm away from home for a few weeks so can't send it to them.

So with the shell off for paint I've got a lot of the bits back with me in the workshop.

Been sorting and prepping stuff now Ben doesn't need it for mock up

Managed to source a set of driveshafts

Now these I like!! Titanium bolts for crank sensor bracket, little dowty washers to seal, as the sump will run in a vacuum the washers should be plenty.

Filter back plate also painted as I didn't want the aluminium oxidising and looking crap.

Got the special 510cc Pico injectors, sourced specifically for me by SBD, fitted and in, I also stripped and cleaned the throttle bodies, ensuring they went back together properly.

Got the tank painted and added some heat resistant matting to the underside of the tank, I'll be using the same stuff on the underside of the tunnel aswell to keep the exhaust heat from radiating into the car.

Aiming for 3-4 weeks to get the shell back with the doors, boot and bonnet a week after, this should allow us to get the engine back in and build the car up, then just bolt the doors and bits on when they're back.

I was short on 4 bolts, they're on order!!

All safe and sound back home, only took me 2 years to pick it up after it was finished!!

That's a temporary cover, the actual cover that is blanked off for the dry sump had an accident in the hot wash so I need to get it re-painted.

And yeah the idea that I could be driving it in 6 weeks after all this time is pretty mad.

It doesn't or I'd have used it.

It's not an SBD kit, it's an original Pace one, hence needing to add the bracket for the external crank sensor.

Lots has been done to this engine!! 12.5:1CR, Newman PH5's, Neil Roper head, +1 wasted stem valves

And yep it's a high torque starter from Brise.

Never ending!!

Thought I'd get my clutch fitted and prepped and checked before we actually bolt the box on. Luckily I did!!

The assembled height with the clutch fitted and slave cylinder, I measured from the block mating face to the height of the fingers 61mm add a mm for wear as per Helix's instructions, plus 44mm for the slave we get to 106mm.

Unfortunately from the mating face on the box to the slave mounting face I only have 100.5

Predictably Quaife were useless.

Luckily James at Relentless Performance is an AP dealer so he set about searching for a smaller slave to no avail.

We quickly realised that we had to change to a 7 & 1/4 inch clutch, which means a new flywheel and slave bearing but it's all ordered and will arrive tomorrow.

Got my cam cover painted too, it looks like cleaned up aluminium that been lacquered which is kind of what I wanted, won't be to everyone's liking.

Not strictly lock-wired correctly as all 5 should be linked but it will achieve what I'm looking for, the worst that will happen is all 5 will undo 1/4 of a turn.

James assures me it'll be quite forgiving and not such an on/off switch.

Awaiting the flywheel delivery then the whole lot is off to Jay at Modus for a balancing check before we can bolt it on. I will ofcourse bolt it all up and measure it prior to sending it to Jay.

Went down to Modus and borrowed the blaster

Then re-filled it, I'm not very good with filler!!

Got it as good as could be, bearing in mind it's a cam cover not a show piece and this car ain't no show pony.

Then back hammered effect hammerite which will be 2k lacquered to make it petrol resistant the same as my steering rack.

I know everyone hates hammerite but it's thick, it filled the little imperfections and once lacquered it's harder than a coffin nail

Busy day today.

Got myself up to Ben with the new slave and bearing to see what we could do with regard to spacing the slave off box.

With a lot of tea fuelled debate, we decided that making a spacer behind the slave wouldn't be as easy as first envisaged. So we went with this idea

I made the ring from a big bit of tube, tidied it up and parted it off on the lathe at 2.6mm

I pressed the bearing in and it's raised the slave retracted height to 46.5mm which means brand new clutch travel will be around 5mm which is perfect.

Next, shift cut has been troubling me!! Some background info.

The quaife box uses a potentiometer connected to the indicator to display gear position. My original intention was to simply piggy back the signal wire to the ECU and then as soon as the gear change barrel starts to move, the ECU would be programmed to cut the ignition.

Here in is the problem, if the barrel is moving then the box is already trying to change gear but power is still applied. The answer is to fit some form of load cell to the lever so that as soon as the lever is pulled the ECU cuts the ignition and by the time the barrel starts to move the load on the box has been reduced and we're in business.

Handily, quaife don't give any scope for a load cell on their lever, with the neutral interlock going up through the lever aswell so changing it isn't an option.

Then some sweating and measuring 5 times, I had to cut down the end of the gear level push rod

A bit more turning and some clever tapping, half of the middle spacer is tapped 1/4UNF the other half M8x1.25. Put together and tightened up

When all was said and done, you can't resist a bench test!! I grabbed a false neautral between 2/3 cos the lever was only held by a bolt in the vice, when the input shaft is spun and the lever pulled properly all gears work beautifully, I even setup and adjusted the neutral interlock, so that's all done ready when it's back in the car

Whilst the car has been away being painted I've also been sorting out my trackday setup.

Decided to get hold of a LWB, high top transit.

Looking to add a bed and shower in the back, with diesel air heater and a water heater.

All this means I've had to arrange a B+e towing licence in order to be able to tow legally.

It's got a tow bar already and as it's rear wheel drive they come with a split battery system and charging system already so all in all a good base to work with

Just done b+e for the same reason owning a lwb 3500 transit . I have the bed up high at the back of mine all boxed in so when you open the rear doors it leaves a big space round the size of the back of vauxhall combo under the bed for track spares

Yeah I'm working it all out so it serves the purpose, I don't want to spend loads converting it so it'll be relatively cheap and a bit rough and ready but it's for somewhere to sleep that isn't under canvas cos I hate camping but hotel costs spiral out of control turns a £200 trackday into a £400 trackday!!!

Couldn't agree more mate, snetterton bike racing this weekend and it was pouring down, all of us huddled in my mates transit, diesel heater on full, warm and dry!!

Thanks to everyone.

The interior and underneath is painted in Rover Hurricane Grey. We were going to use Ford Stealth Grey but we decided the continuous "why's it still in primer" questions would get boring!!

Very true, I've found with modified parts nothing ever fits as it should, so I've spent half my time making modifications to modified parts.

It'll be there mate. I'm looking forward to it, got a few up north friends that are coming down to look too.

It might not have doors and boot or bonnet or windows!! But it'll be there, mapped and driving, don't look too hard though, there are already things I'm not happy with and will be changing!!!!

Assuming it doesn't blow up on the rollers ofcourse!!!!!

Just waiting on the resoviour to M/c lines which I should have tomorrow and I can get it all bled up and brakes working. So by Friday it'll be very almost complete.

A few minor niggles, the coolant drain won't seal so I've ordered a dowty washer for it and I ran out of extinguisher pipe so couldn't finish the last nozzle.

Well we've got a clutch pedal. All works!!

Had a minor panic, looking down into the top of the box where the slave cylinder is I saw fluid!!! PANIC!!!!

Cleaned and checked, it seems the fluid I saw might have been a drop of oil that had somehow made it's way down there.

Either way panic over!! Clutch pedal has about 50mm of travel, pedal stop all set according to Tilton's instructions.

Now, the DTA S40 is meant to run a coil pack and only has 2 coil drivers. This means each driver is running 2 coils as I'm using coil on plug, even running for a few minutes I have seen coil driver temps of up to 116 degrees and the engine turns itself off.

So, first upgrade!!!

Started making up a brand new engine bay loom as the S60 uses 2 plugs, meaning my S40 loom is no use.

Took the car to Sywell for the VBOA show.

There was a little test strip of runway for hooning about, had a few runs on Saturday and then early Sunday morning.

Too much lock and right foot led to a blown inner CV on the end of the equal shaft setup.

I think it had been knocking from brand new so may have been knackered out the box. I'm investigating plunge tomorrow and will check it all adds up ok.

Yeah to be expected.

It seems that when the drive shafts were measured I hadn't taken into account the adjustment of the lower arms for camber. Which ofcourse will push the hub further out.

We manufactured to some 10mm spacers today and I've added them.

Interesting day at Mallory.

Some flat shift issues to start with and then an issue with the diff saw me only get a few sessions in.

Car back home, engine removal started so I can send the box back to quaife to get the plate diff removed and an ATB fitted.

I know ATB's aren't as good, but I can't be dealing with diff problems, removing engine and box each time if the plates wear or the ramp angles aren't right or whatever.

I'm not going to worry about the 1 second a lap slower that I'll be, I just want the car to work every time I take it out.

It's farther over than the rear view mirror it's pretty much infornt of the passenger!! Iain drove the car and removed it!! Haha saying it bothered him but I dont even see it!!

Thanks mate, John at Gripper advises for a strong track setup for the diff, not the harshest they do as I still want occasional road use but next one down.

Great company to deal with, no nonsense, just facts and shipped it for arrival Saturday!!

It's a long way for the dog ring edges to travel, if it is them, I wouldn't expect to see them in big chunks like that, I'd expect them to be pulverised.

The whole lot is super-finished too so would expect parts of the gear train/dog teeth to be polished, these chunks are really dull. Where as the diff is just normal, should find out soon enough.

I've told them I want photo evidence of where those bits are from!! They can't just tell me "oh it's this....." I want to see!!

It's done 1 trackday so whatever it is it's at their cost!!!

Yes if superfinished should be mirror almost....

Photos will be very interesting and i would be surprised if they do... but id be pushing hard for it....

Totally agree... but Quaife have a way of putting it down to something they would deem beyond there control like oil type or something small and silly.... keep trying though and should get there... i know various people they have tried to fob off with things like this going wrong early in the products life...

If they claim oil type then I fail to see how an oil could cause the edges of teeth or dogs to break off.......we'll see I guess!!

What ramp angles did you go for?? I’ve just got a gripper for my 1400 tarmac nova rally car and went for 45/90 & heavy preload. But untested yet!

I guess there are independent places to take it. I'm not ready to go there just yet.

They've said they want atleast 4 weeks as a turnaround as they class this as "service" work.

If, however it needs a specific part manufactured then I guess it could be 10-12 weeks for that!!!

I don't see how they can say it's anything other than their problem, by their own admission this is a "motorsport" product that's done 20 trackday laps of Mallory park..........so if the box is screwed then that tells me it's certainly not fit for motorsport purpose!!

We know of 2 separate Hondas running this sequential box (albeit in a different casing), drag racing with nearly 700 horses without issue. I'm leaning towards it being completely diff related, hence the gripper diff purchase.

The issue I might have is it's 12 months old now, but I can easily show the progress of the car has meant that the box has only been "active" for 3-4 weeks but they don't offer warranty anyway so.....

Let's wait and see what they come back with before I get too bent out of shape.

Yes mate, well a Tran-X, which is ofcourse now owned by Quaife.

I find it interesting that when I sent the video of the wheel wobble after 4-5 laps to them, quaife told me they'd never ever ever seen anything like this before.......both John at Gripper and a Quaife approved independent gearbox specialist told me that this is a known problem with the Tran-X due to the offset plate layout. 5 one side 3 the other, instead of 4-4.

Doesn't explain the bits in the oil though........

I can only imagine your sense of achievement to finally get it on track an not be afraid to drive it as it was intended. Hopefully you get the teething problems sorted and really start enjoying it

They've said it's all their problem and asked me to bare with them whilst they engineer the solutions.

They are going to put it all back together with a "cutaway inspection case" so they can look inside and ensure they have everything as they'd like it.

To be fair to them although it's taken them 4 weeks to look they have admitted fault and are looking to make sure it's 100% correct before it comes back to me.

Some goodish news atleast.

To be honest mate I thought they were going to throw it back at me or ask for ££££ to fix it, but straight away they said "it's our fault, we'll sort it"

I've heard or read somewhere that the basic off this gearbox was the Honda sequential were Quaife just added an Vauxhall bellhousing on it.
That would makes you think they had sorted problems like this as some Honda guys are running these gearboxes for some time now..

Are you still going to fit the Gripper diff?

Quaife replaced 2nd gear and the 1-2 selector hub, which they also machined a little to give more clearance.

They think it wasn't picked up during their quality control, one of those things.

They fitted the gripper and have replaced all the plates in the Tran-x so I can sell it as new.

To be fair to them, they've been pretty good, could have charged me for everything but I was fair with them, didn't loose my temper which I think probably helped!!

House! I've been reading through your build thread over the last few days (there is quite a lot of it! lol) and I have to give you credit for your commitment and thirst for constant improvement!

As for the latest version, I admire people like Ben who have such skills but also the vision. Between you both you have built an awesome car. If mine can end up even half as cool I'll be a happy Chappy.

I'm glad to here the gearbox issues are now resolved too.

I guess I just don't know when to call it a day on things, I should have stopped ages ago but you know how it is, I already want to change things on this car, boys gotta have their toys.

Box had to go in today as I'm off on holiday Sunday and I couldn't have relaxed knowing that the engine needed to go back in to see if the box works.

This way I hope I'll be able to chill and try and get a track day booked for the end of the week I'm back. That's the plan anyway!!

I guess it's all come a long way from the humble beginnings when I started this thread! This shell went to Ben for a roll cage and some seat mounts!! He's a bad influence!! But his skills are next level and he's shockingly handsome!!

I've heard or read somewhere that the basic off this gearbox was the Honda sequential were Quaife just added an Vauxhall bellhousing on it.
That would makes you think they had sorted problems like this as some Honda guys are running these gearboxes for some time now..

Are you still going to fit the Gripper diff?

Yes this is the Honda sequential with an F20 bell housing attached and F20 diff housing.

As for sorting the problems already I guess it's one of those things, quality control rejected part ends up in the production line. It happens.

I think the best thing I did was to not go in guns blazing and to try and work with them on it, they know I wanted it back and working, getting irate wouldn't have helped speed that process up, if anything it would have slowed it down cos they'd think I'm a nobhead. (Wait for Iain's comment).

Quaife fitted the Gripper diff for me whilst the box was apart so I'll be interested to see how that feels. They also fully re-built the tran x for me. Funnily enough I was told they prefer to fit Gripper LSD's or their own ATB. They're not a fan of the Tran X, despite it being a product they manufacture!!

Wish they'd told me that originally!!

Approximately 120 miles of road use done. Box feels loads better, still clunky out of 1st but no crunching into second.

I think I'll use the clutch 1-2 just to help it a little, I use the clutch on all downshifts anyway.

Diff feels really strong, no rattling or clattering like before.

First trackday booked 14/9/19 at Blyton Park. Bit of a trek for me but good circuit and most importantly my TSV support crew can be in attendance as it's their localish track

Few small changes before the next outing, I've modified the shift cut now too to operate a full ignition cut

At Blyton it was only retarding the ignition 30 degrees which didn't feel like it fully unloaded the box, the full cut is loads better but not perfect, I'm hoping to have it running full closed loop shifting by the time I hit Cadwell on 13/10, but need a few wiring changes first.

I've also got a small upside down swirl pot arriving along with a facet lift pump, I think we're suffering fuelling issues below half a tank of fuel.

It's also possibly time to get the slicks and race wets mounted onto wheels and start using them.

So Cadwell 13/10, Snetterton 1/11 and hoping for Brands 11/11.

It looks like I'm gonna have a go at competing in the Javelin Sprint Series next year aswell.

That's with a full tank of fuel so I reckon 755kg empty.

We didn't have a target weight in mind but thought 750kg would be a good place to be so I'm reasonably happy with that.

These posts come down from the valence support bar we made you can see it here at the bottom of the pic

We also made some rear supports that come from the tie bracket vertical bolts and translate across to the inside of the wings. I'll try and get some pics of those next time I remove the splitter.

Not Ben and I hung off the front and rear mountings and there's no flex in them at all so pretty happy they're strong enough.

Looking good, and glad to hear it's been built strong.

When I ran my Escort Cosworth in hillclimbs, the well-known aerodynamicist Simon McBeath had a look at my front splitter and told me that if it wasn't strong enough to stand on, then it wasn't going to work as it should. It wasn't as strong as that.

About 10 minutes later it tore off at about 100mph......

How are you going to vent the bay then if you close off the floor? will you not suffer from air stacking?

We'll see, we're planning on adding a central vent in the skirt above the splitter to blow directly onto the manifold, that air should exit between the brace and the chassis as it's not sealed there. I've also not got no upper bulkhead lip where the original wiper mounts and the air that comes in the front past the radiator can exit out of the vents below the screen

Added AN6 feed and returns and also a drain plug as it's always a pain to drain the tank if you need to.

I couldn't find an original nova level sensor so decided to go with one of the solid float type from CBS, as usual, needed some work to get it in and working

Few little updates before Cadwell on Sunday.

Popped over to see Mitch at Pro-line and we sorted the plumbing for the swirl pot

Put less than 2 litres in the tank and it fired up and ran which is mega, just need to re-set the level sender settings and we're done.

Added these residual pressure valves to help prevent pad knock back

One for the front brakes right near the M/c, as we think the issue is up front. Also added one for the rear brakes too. Both hold 2psi in the line to prevent the fluid from draining back and allowing the pistons to retract. Time will tell if this is successful.

We pulled the front wings off of the wheels, ripped the splitter and valence off and I went straight back out.

Tracks straight, brakes in a straight line. Felt fine, Ben seems to have made a strong car, the barrier there is especially soft too, it's got massive foam pads infront of the tyres to protect the bikers when they crash. Radiator took a whack and it's a little bit bent but still holds pressure.

I also hit right on the join of the barrier where the access road is so the barrier was extra thick there!!

I drove the car from where it crashed back to the pits, which I was pretty amazed by!!

I'll be honest mate, no Adrenalin hit as I was going in, no shakes afterwards I was angry as I was going in cos I just thought "you total C**T, you've Fucked your new shell"

it was a good hit.

I can't recommend the HANS device enough, best £800 I've ever spent. That was a pretty hard stop and no neck pain at all today.

I am currently working away and have read this over the course of the week. while I have heard of hangar 30 on various forums ive never realized such amazing quality of work was done there. I literally live five minutes from the place too, and the Edwards motorsport exhaust was top work. will def be remembering that for future work. you have really spurned me on to get mine back driving again now. the cars turned out great

Scary mate, really not happy in the wet, tyres felt awful.

I've just ordered some Michillen P2L full wets.

I have just booked brands for 11/11/19 and that's set to be wet, I'm also going to get the car for a 4 wheel align to check where it's at as I'm not convinced the setup is where I want it.

I was at brands on Monday spectating with a few friends doing a trackday, one of them was using the P2L's on his corsa and coming in from a soaking track after a 15 min session and the tyres were hot and sticky so I fancy a bit of that.

I can't seem to switch on the yoko's that I've been using but I'm assured these P2L's are the wet tyres to use. We'll see.

Few things to report on the car, pit lane limiter is now fully working, as is the dash2 page flip function button! Little things!!

My gear oil cooler seems to have died but I've got a new one on order and I need to get the temp sensor into the box some how.

Got black flagged for noise just before lunch which put a
dampener on things!!

Little video, barely more than half throttle at any point in the video as they told me another black flag would end the day.

I had the legs on the GTR but couldn't use full throttle cos of the noise!!!!

Hahaha I remember that on power oversteer just after I passed the RS3!! It's so controllable in the dry and power solves everything!!

The diff is great, really recommend the Gripper, being able to turn in and power to the apex just feels immense.

As for Snet, I've never had a dry session there!!! Need to do a summer day!!

Looks it.
Certainly try Snet in the summer, can then get the other problem, too much heat. I was there watching the touring cars on the friday with the temp up at 34 degrees. Lol

Few minor little things.

Went back up to track and road to check a few bits and bobs.

First up was noise reduction, I used this at Cadwell previously and wanted to check it didn't affect the AFR as sometimes air boxes can cause problems

Pleased to report no change at all and although it's hard to check when inside it did reduce the decibel meter reading by a few decibels so we'll see what happens

Another little plus was that we actually made 250.6bhp but slightly less torque but I'll take 250bhp however I can get it!

Jim and Steve said fuelling is very very safe and with a bit of leaning 255+ would be achievable!!

So, air feed for the air box, hose is too long as I've got a reverie airbox on order and don't want to cut it down yet, headlight needs painting, both temporary solutions to see if it makes a difference

Got my proper air box from reverie fitted up.

Mega impressed, lovely looking bit of kit, had to offset it to the left to clear the dry sump tank but it's there.

Hella coils to fit a Ford Duratec, as advised by SBD.

Did you wire up yourself? I’ve got the Yaris coilpacks for mine, which a lot of people use, but not got them wired in yet.

Yeah I made the loom, it still needs to be shortened on the coil pack cables because my plugs didn't arrive in time so I had to butcher an old S40 loom I had.
