Hi guys,
I'm new here but for those that are interested this is my latest project.
Some background info first.
All fast cars I've ever owned, Fiat Coupe 20vt, Leon Cupra R, Pug 205 Mi16 have all been called Emma but there was only ever one real Emma
She was originally a 1.4SR, my best mate put a C20XE in her before I bought her from him.
She was already called Emma at this point, something to do with an ex girlfriend and a wild night but I digress!!
I fitted some Hi Spec 4 pots with 310mm discs to go with the LEDA coilovers. I wanted more power so went with direct to head throttle bodies and some expensive bits from QED, including a brand new block and crank from Swindon Racing Engines.
We managed to get 201.32 bhp at the wheels on the hottest day of the year in 2004.
Sadly life got in the way and she was broken up and sold for parts. I was a broken man!!

So, now life has worked out better, I've decided I need a new "real" Emma and here she is.

I didn't want a red one but went all the way to Leeds to look at a blue one and it was a dog with a capital D O G!!
Guy owned this for 7 years and has done a fair few bits and was really sad to see her go!

So here we go then, what have I got myself in for!!
I told my wife I was having a mid life crisis and it was either a project car or an affair, when I came home with this she said, and I quote, "I'd have preferred the affair option"
I've got a few updates already and a few things I've done. I'll get those put up tomorrow.

Got a lot to do over Christmas!!

Yer its more fun and your usually alot warmer at this time of year lol, looks like you know what your plans are unlike me I keep buying stuff and not doing anything with it but if I can help you if you ned spares then give us a shout as ive got access to most things through various freinds

This had to go, apparently it was an exhaust system but I'm unsure!! It was awful, too loud, droning at motorway speed.
Replaced by this Powerflow effort as a temporary measure, when I finish the engine build I'll look to get Tim from The Phirm to build me a complete tuned system. It was cheap enough at £330, RSR Redhill, Surrey.

As I'm replacing the dash I've started getting the wiring working behind there to. Added a radiator fan overide switch and tidied up the wiring too.

Thought the insulating tape wrapped around this was a little questionable, found a new one on eBay, surprisingly it runs a little better now!!
Other items sorted, removed the wiring for the starter button and kill switch, it was made up of 200mm lengths of cable poorly soldered together and insulating taped, I couldn't live with that so it all had to go. I replaced the kill switch with an ignition key aswell, for some crazy reason the previous owner has removed the ignition barrel, so the only thing stopping someone driving it away was the door lock!!!
Parts arrived this week
Ignition barrel and complete set of locks, cambelt cover, new small window washer bottle to be re-located in the scuttle, new dash and shelf, blower fan.

Hi Spec 4 pots 280mm discs with Frodo DS2500 pads, 15" steel wheels (being powder coated satin black), 4 x Uniroyal Rainsports 195/45/15, rear quarter cards, centre console trim, manual door winders, SR grey decal set, magnetic number plate to go on when she's under the cover.
Work to be done
Front half of the cage has to be cut out (I keep smashing my head on it), raise suspension 40mm at the rear and 20 at the front, find a front anti roll bar and brackets!!
First one is lovely and sounds lie a right weapon.
2nd one looks nice.

Got a decent old stereo in it, anyone got a clue on wiring for it?
I've got a new ashtray too as this dash was in a smoking car even the plastic smelt of smoke! Most importantly I've got the pipes that direct the heat from the matrix up to the screen as these seem to have been lost on my current dash!
Due to the way the welded in cage has been fitted (previous owner) the dash had to hacked about to make it fit, this really annoyed me, so the front half of the cage had to go.

Due to time restrictions I didn't have time to cut the welds out properly today so I've just cut the tubes off around 100mm from the floor of the car.

This will also allow me to get the dash in and fitted which I couldn't do with the cage in, then once I get a minute I'll get the cutting and flappy paddle disc grinder out at sort the "stubs" out, and also clean the welds around the rear mount points aswell cos they're annoying me, I'm also then going to paint the inside of the car floor black.

Also got the car up on the ramp and raised the suspension, front up around 20mm and back only got around 10mm higher. The tyres were rubbing the arches and I hate that noise.

Rear is too high but the car now sits 175mm from the floor to the bottom lip on the sill at the front and 195mm to the same lip at the back, I'll adjust this more once the wheels arrive and see if I can get it as level as possible or maybe only 5-10mm higher at the rear.

Set for 4 Uniroyal Rainsports going on them once they get back from powder coat. Hopefully pick them up later today before Santa arrives.
Got my new front ARB fitted too, no pics I'm afraid it was too dark and cold, my fingers stopped working! Also got rid of the manifold wrapping, it was terrible and stunk whenever I stopped at traffic lights.
I've decided to get the throttle bodies ordered from QED but before that I need to sort the fuel system out, on my previous TB'd Nova I used to suffer with fuel starvation when cornering hard with less than 1/2 a tank, or even sometimes when accelerating.
So to solve that this time I've just ordered a swirl pot, 2 new fuel pumps, a load of AN fittings, PTFE hose and P clips. I'm planning on putting the swirl pot and HP pump in the spare wheel well, utilising the existing fuel pump location for the lift pump to the swirl pot.
Hoping to get the new dash in over the next few days, along with the new ignition barrel and steering column plastics, I've got a lot of presents, new front O/S wing, wrap around spoiler, manual window winders (anyone want the electric ones?), all on their way to me. I'm also helping to fit my brothers kitchen and that's inside a nice warm house so I'm not sure how much I'll get done on the car!!

Fuel system parts have all been shipped so I expect them in the next few days, steering wheel too.
More importantly the workshop for the garden is being delivered tomorrow so I'm hoping by Tuesday that'll be finished and I'll have somewhere to put all the parts besides the dining room and also build my brother's Audi engine!!

Yes mate, quite likely, purchased from a kiddie in Southend, some questionable engineering practices on it but I'm slowly sorting it out!!
Trying to keep in on the road until the end of Summer '14. So I can fit the parts (fuel system, throttle bodies, brakes) I want and get it how I want it, then it's up to my mates barn in Norwich for a complete strip to bare shell, then acid dip and rust protection coat and re-spray.

I guess I'm trying to achieve a similar result, but go about it in a different way!!
I'm not looking to replicate my original car but I've learnt a lot of lessons from it.
Cams were too mild, fuel system was not up to the job, wheels were too big, brakes were also too big. So I guess this car will be like a Mk2 of my original!! It'll be a more finished version of than the original car!!

Yeah I bet the dash has made a huge improvement. good stuff we had quite a few meets last year in the southeast, hopefully next year will be the same.

Couple of things have been going on.
New fuel system has begun, I didn't do any during photos, couldn't be bothered, but here is the finished result

Essentially the hoses are all run from the lift pump to the swirl pot and and back and I've got the braided lines up to the existing metal fuel pipes, I just need to connect it all up and I'll be good to go. It's all got to come out when it's painted so this is only mock up to get it all working. Bit annoyed cos I bought the wrong grommets, I should have gone with bulkhead fittings but I can live with this for the minute, when it starts to annoy me I'll get some proper fittings!!
Need to replace the rubber hose from the tank to the existing lift pump, and also replace the hoses in the engine bay, although I think I might leave this until the TB's go on, as I don't want to have to do it all twice, plus the compression fittings are one use and I'm not a millionaire!!
The hose is PTFE, to allow it to be inside the car.
Inside of the car needs a coat of paint, as soon as I get a warm day it's on the list!!
I've hoovered it out since the photo aswell!!
Off to The Phirm on Tuesday to do a bit of metal work on this suspicious looking problem.

As holes go it's not overly bad, it's not quite as bad as it looks in the picture, there's no real rust, the seam is bit messy but I'll get it all cleaned up and a patch welded in from above and below then zinc primed to protect it, jobs a goodun.
Deposit paid on the brakes, tyres were lost between the warehouse and my place by the courier!! So I got a free upgrade to Rainsport 3's instead of 2's, the wheels are powder coated ready I just need the tyres and I'll be sorted.
If the weather is good in the morning I'll plumb in the rest of the hoses and wire the second fuel pump and see if it works!!
Can't wait for the Le Mans testing day 9th June and the race week too.

I think it looks a lot better!! Really aiming for the clean street sleeper look and I think this helps.
As does getting rid of that green cage!! I could not live with it a minute longer, the rattle cans came out and it had to go.

I realise there is a bit of over-spray, a lot of it is just paint dust that wipes away, that'll be tidied up when I paint the inside of the car later this week.
Changed the boot gas strut (hence the broom handle in the boot) also the passenger door rubber seal as it was too short for some reason and the was a gap in one corner where it cut the corner too tight.
The 6 dial set and corsa stalks are going in tomorrow when I get back from Newcastle, brakes to go on and I've got to finish the fuel system and I think I'm done for a while, although I'm thinking of upping the stiffness of the front and rear springs as it's really soft at the minute, what are we recommending for poundage on the front and rear springs?
So by now I'm sure you're all seeing a pattern here, got home from Newcastle this afternoon and decided I couldn't live with the peeling paint on the front grille.
As there nothing but crap on the TV I got out in the workshop and got the power sander out and taught the grill a lesson, the plastic has somehow bubbled as if it's been burnt where it's been painted before, it's been Blue, Red and Grey!!
I've sanded it as much as possible to try and get it back smooth but it just wont go without me altering the shape of the grill.

I'll let that dry and give it another rub down in the morning and another coat of paint.
Got a whole day of car work tomorrow, get the dials fitted and the new corsa stalks.

No worries mate!! You're right it looks friggin crap. I only put a coat on it and threw it on the car cos I had to go to Worthing and didn't want the radiator exposed. With my luck I'd have hit a squirrel and punctured my radiator!!
Now I know how bad it is, I'll devote some real time to it, get some filler primer and really clean it up!!
On a seperate note, paid for my brakes today, so they're being manufactured for me. Phirm tomorrow for shock tower welding, fuel system finishing and oil cooler bracket fabrication!! Good way to spend a Friday.
Picked up an oscillating polisher today so when I get a bit of good weather (well dry atleast) I'm gonna apply some feeder and see if I can get the paint anywhere near acceptable!!

Passenger shock tower with a little bit of seam rot and a rather large hole. This was letting water into the car and had begun to rot the seam where the bulkhead meets the under side of the scuttle.

stripped back and the seam peeled away to allow us to get the the rot that I couldn't reach from inside the car, as you can see the grey primer is where I applied rust treatment and zinc primer last week, without peeling away the seam we'd never have been able to properly treat the surface rust.

Pre weld copper spray primer stuff applied to protect any of the bare metal edges, all surfaces were treated with rust treatment while we had it all exposed.

That was the hole solved!!
Also finally tackled the fuel system today and I'm glad I waited to get to a proper garage to get this done.
Pre lift pump in line filter, we had to use rubber hoses onto the copper pipes for the car as we couldn't get the right radius on the PTFE hoses without crimping them. Had to make some barbs on the end of the copper pipes too as the end were just plain.

Using the existing pump as a lift pump to the swirl pot, athough when we went to wire it both the terminals broke off, luckily Tim dug out a brand new pump from his G60 Golf that he donated to the cause!! No pics of that cos I had the raving hump by the time the terminals broke off!! Will get outside tomorrow and take a snap of it and add it in!!

Fuel system all setup and wired in, I was shocked, but not unsurprised, to find that the feed for the existing fuel pump was in 0.5mm wire, it was like 5 strands of human hair!!
Couldn't live with that drawing 22 amps (11 for each pump) so we ran a fused live in 2.5mm cable direct from the battery to the relay then from the relay to both pumps, again in 2.5mm.
Then used the original fuel pump live to switch the relay.

Really pleased with this, reset the fuel pressure to 2.7 bar on idle, 3 bar under load.
The difference is really noticeable, when you come out of a roundabout quick and ask for the power it's there, where as before it would seem really flat as I guess it was fuel starving from the fuel being swished around the tank.
All in all, a productive day.

Managed an oil change too, although it was more like treacle when it came out and there were iron filing on the magnetic sump plug!! Cleaned the air filter too as it was absolute grot, hoovered the car (adds 5 bhp).
Hopefully if it's dry this weekend I'll get the polisher out and see if you really can polish a turd.
I'm surprised you didn't run the braided line all the way to the fuel rail.. Looks very nice, do like the nice ends.
Good to know you've fixed the fuel issue too. Looks nice and tidy in the boot.
Your rear brace tho, (looking a page back) it wont do alot bolted to the shock tops, you really want it welded/bolted to the turrets. There you'll really feel difference.
Thanks Benn, I didn't run all the way to front of the car because I'm planning on throttle bodies and knowing me I'd run the braided lines too short for the bodies and end up having to replace the lot. I'm also a little dubious about drilling the shell with more holes than absolutely needed. If I can get away with the copper lines then I'm happy to do so.
as for the rear strut brace, it's not my doing but I've always thought it didn't look right where it is, so what you're saying is cut it shorter and move it down so it's welded directly between the turrets?? Makes sense, I'll put that on the list!!
Ah nice plan, i used the std studs on the floor to hold my braided lines up to the floor. but understand the TB bit..
And yeah the rear brace needs to be bolted or welded to the turrets as that is the bit that takes the movement from the shell. First time you move it to there you'll notice the difference*
As it stops all flex. On the strut tops it will only hold a tiny bit of movement, but mostly the rubbers do that so.

Busy day this week at The Phirm.
After going for a spirited drive during the week (Monday or Tuesday) I think it was, I returned home to find a lot of water making an appearance in the bottom right corner of the rad, passenger side, where the hose goes to the back of the block. After a few minutes of looking at it drip dripping and praying to my phoney baloney god that it would stop (it didn't) I went online and ordered a shiney alloy GSI rad, this was a most pleasing 5 minutes.
I also ordered a cheap fake Kenlowe from somewhere, it was £20 and I fully expect it to last 5 mins and then me to have to buy a proper Kenlowe and moan about the false economy of buying cheap stuff. I am ofcourse hoping that the plucky little fan holds on for aslong as possible!!
I got to the Phirm, the chosen place of work, not only because it's warm and dry but mainly because Tim and the guys there can solve pretty much any issue (this was to prove valuable later in the day).
I began to look at getting the rad out and I'm sure on my old Nova I could get the rad out with the exhaust manifold in place, evidently it's not possible on this one, I was bored with the idea of taking the ARB and manifold off so made a little cut in the slam panel.

It's like a little radiator trap door.
Anyway with the rad out I looked at ways of mounting the oiil cooler, it wasn't happening with the rigid pipes that come on the Vauxhall one, I got bored quite quickly and decided to get rid of it, it was annoying me anyway with it's constant leaking and messy pipes and the way the pipes rubbed on the bottom pulley wasn't exactly prefect either, so it's a goner.
I'm going to order up a 6 row cooler and some AN fittings and hose to run it the the front and get it in next to the water rad when I get 5 minutes. I'm pretty sure the threads are 18mm x 1.5 pitch.
As anyone who has removed an oil cooler will know, once you remove the sandwich plate you're left with the stud that comes out the oil pump, this is too long to screw the filter directly onto and as I hadn't planned to remove the oil filter I hadn't ordered a shorter non cooler adapter.
We searched around the workshop for a one in a million chance that a VW one might fit, no luck, we then dreamt up the idea of cutting the existing one down, TIG welding it back together and turning the weld down on the lathe so it screwed in properly.
We like to innovate, so Tim got going on the lathe to turn the exisiting one down to make it a male female type fit and he happened to find an off cut of threaded bar in the lathe, luck would have it that it was 18mmx1.5!!!
Result!! We drilled a 13mm hole through the middle with the lathe, job done.
After all that was done, I went back to what I was doing before the oil cooler got in my way!!!

The old rad was so close to the manifold it had melted part of the core, I figured this wasn't the best thing in the world, so I decided to pull the drivers side of the rad forwards away from said manifold, this was easy enough, remove the rad mount from inside the slam panel at the top, pull the rubber bung out in the bottom crash bar and drill and new hole as far forward as possible with a cone cutter, rubber bung back in, use the other 2 exisitng mounts on the passenger side, rad is now 30-40mm further forward than it was. Yeah it's at an angle but I can live with that.
Because I'd passed the "leave now to avoid the traffic on the M25" deadline, I decided to hang around and piss about with a few bits, tidied some wiring, made a bracket for the air filter cos the pipe was getting dangerously close to the inlet cam pulley. I've got a cambelt cover to go on and will be doing so next week.
This bracket is only temporary as the entire induction system will be going once the TB's turn up. Just gotta pay myself the dividend to allow me to order them.

In what way mate? I was led to believe this has had some "seam welding" and I can see some welds on parts, where should the welds be? When the engine comes out I'm looking to weld it all up properly.

not a clue Damo mate, whatever they are they're too soft, the diving under braking is terrible. I'm led to believe 250lb springs are good for these but I'm no expert!!

Nice purchases there mate did the Coscast head incur major scene tax lol don't know why there's so much love for them the ks ones are just as good when they've had the oil gallery modded.
Damo, Scene tax? Is that something to do with trying to impress people?!? Cos I'll be honest mate I don't do dick waving!! It's about what works and in my opinion injected rather than poured is always better when casting!! My engine builder told me he'd work with either GM or Coscast, I had Coscast last time, stick with what you know!!!!
Nick, I believe I used a standard SR brake servo with the old ones.
Benn, I say "too much braking" ofcourse this isn't possible, it's hard to describe what I mean, I could literally pick the back wheels up off the floor, with the LEDA coilovers set maximum hardness and 300lb springs!! My Dad has only got little legs and when I would throw out the anchors his legs would go into a weightless state in the footwell of the car!!
The reality is that the 27mm smaller discs will make little difference, the braking will still be immense with this set-up.
I love the control 4 pots allow, with the ATE calipers it's nothing-nothing-nothing-braking-lockup and that's with decent tyres. The 4 pots give a lot more feel and feedback, in my opinion.

It was £123 which I think is pretty good, just got hold of a shot blasted early crank aswell that was £36.
The Coscast head is a funny one, if you don't use one and the GM goes porous you'll kick yourself that you didn't get a Coscast one, so I guess it's one of those decisions, when putting together a big power engine I'd always choose Coscast!!
Lol aye no worries mate for 123quid it's a steal mate early crank was a bargain too I repaired my head as it was cracked when I fitted mine lol.

Fitted the brakes, eventually. Hi-Spec sent the wrong pitch bolts for the hubs, they sent 12x1.75 and the hubs are 12x1.5 after an argument with them they sent the new bolts out. So they're all fitted and I'm bedding them in now so not up to full braking yet, few 100 miles before I can really stand on them. They already feel more positive than the old brakes time will tell once they've fully bedded in.
Also got the Avos I bought fitted, what an absolute shower of crap they have turned out to be. Firstly the rears had to go on without the springs and they're also shagged, it's like driving with a shotgun in the boot, every bump sounds like a gun going off, I've already ordered a set of replacement adjustable Gaz rear shocks, I'll see how I get on with them, if they're terrible I'll just do it properly and order a full set of LEDA's.
As for the fronts, the chap I purchased them from neglected to inform me that I need adjustable top mounts in order to mount the shocks. So I fitted them to the standard top mounts but had to machine the old FK top spring cups to fit the Avo springs.

Fingers crossed they'll work a bit better, and I've spoken with my rally chum about the best set-up for good turn in!! They come with a selection of top nut spacers so I'm hoping I'll be able to make it work, also got a new set of top cups delivered from Avo cos the existing ones were chewed to bits.
These should arrive by Wednesday and I'll get back to the Phirm on Friday to get them fitted and setup. Will get some pics of the brakes fitted aswell.

Bit of a dull update but it's coming together slowly.
So, It's been a while, for anyone who cares and those that don't.
Done a few things that haven't got pictures.
Fitted Gaz shocks on the rear and Gaz coilovers on the front with solid rose jointed top mounts. Made a big difference.
Fitted the Hi-spec 4 pots front brakes with 283mm discs. These didn't feel right from the start, I found this was mainly to do with the oil pouring out of the crankshaft oil seal on the timing end onto the inside of the drivers side brake disc!!

Didn't have the tools for this so got Liam Poulton to do it for me at his unit, he did a good job, changed the cambelt too and fitted a new alternator belt. very well priced aswell.
With that done I also discovered that a CV boot was destroyed and 2 others had no clips on them at all, causing CV grease to cover the inside of the passenger side brake disc, that would explain the brakes feeling less than adequate. Now the CV boots are sorted and the Crank seal is sorted the brakes feel like they should!!
Throttle bodies went on today, after a lot of planning, I got the bits together, fittings and such.

Just need to wire the rad fan into the ECU so it's controlled by the ECU and I can set it to come on at 85, standard driving temp is 76 so 85 will be just about right.

Coming along nicely there mate, good work!
So after fitting the TB's I had a bit of an oil leak, this was caused by the fact I had rather stupidly blocked both breathers, not sure where my brain was when I did this, however I've paid the price.
Sump was leaking, so we dropped that off and replaced the gasket and refitted but it wasn't so simple.
For some reason, that I cannot for the life of me work out, the idiot that built this engine (before I owned the car) thought that using 8 washers on the sump bolts instead of just cutting the bolts down to length was acceptable.

With the correct bolts now in place we refitted the sump and alas it was knackered cracked in 2 places, while looking under the car we noticed that both driveshaft seals were leaking and that there was oil on the back of the flywheel.

Off with the box, to find that the input shaft seal was done for here aswell, gearbox oil all over the clutch. I got bored at this point and sent the box up to Paul at Helical Gearboxes in Brockley South London, 24 hours later I collected a fully rebuilt gearbox, with a brand new gear set installed.
I ordered a steel sump too and new clutch and rear crank seal.

Oil breather seperator fitted and plumbed in, this is temporarily mounted to check it works as intended, once I've got the car mapped I'll get down and see Tim at the Phirm with his alloy welding skills and get the bracket cut off and welded in the right place and the excess input, that's currently blocked, welded up and put a T piece into the dipstick tube to allow the separated oil to get back to the sump.

While the box was off I took the opportunity to make up a rose jointed gear linkage, this has turned changing gear from something vague and a bit seat of the pants to a really positive engagement, really recommend this mod.

Also sprayed a couple of coats of high temp paint on the manifold, not the greatest job but it looks a bit better than it did, I'm gonna have a stainless manifold made with quick release joints in the secondary pipes so I can drop the exhaust out and get the sump off without removing it from the head.

That's about it really, re-booked the RR for 22nd August, the only issue is we've still got a small leak from the sump!! Have to drop it off again and use some Threebond and one of the solid bonded gaskets cos they don't squeeze out when you tighten the bolts. Failing that I suppose I could always weld the sump on!!

it's got the sump off again today to try and figure a way to seal it!! I think we're gonna go with the harder bonded gasket baffle plate and some proper bad ass sealant, it's getting boring now.
linkage isn't how I'd like it, could of done with tidying up and painting and also using an aluminum tube instead of the studding as a link bar, but I'll get that changed over the winter.
Rolling road is booked again now for the 22nd of this month, hopefully the sump will be sealed enough by then to get on the rollers!!
So quick update.
Sump was still sealed when we removed it, nothing had got past the sealant.
Looking a bit further we found that oil was weeping from the sealant around the crank cap on the flywheel end.
More worryingly was the gold coloured flakes we found in the fresh 30 mile old oil!!
At this point I got rather bored and phone Phil at Flintshire Performance Engines, engine bought from my mate Andy £150, sent to Phil, £700 later and I've got a fully rebuilt standard engine on it's way back to me for Thursday this week, I should be able to get it in the car Saturday morning and then finally get it on the rollers and set up properly!!

Engine out today, was going really well, only took us about an hour to get it on the floor and split from the box. Preparing the new lump to go in and had a quick look in the bay to do some cleaning and checking we weren't splitting apart at the seams.
I should have known not to expect miracles from this car, found seam sealer all over the alternator chassis leg mod, poke it with a screwdriver, as you do, and a hole appeared, the hole grew and grew 100mm long and 40-50mm wide in places.
It appears that when cutting the chassis to allow room for the alternator someone has simply cut a slot in the leg and beaten it with a hammer, then used seam sealer as a filler to make it look ok!!
I really don't get this car, there are strengthening plates that have been fully stitch welded in place, the engine mounts have all been fully seam welded too but the alternator mod has been bodged!!
Anyway, Nuno and I both agreed we weren't happy leaving that, cut an oblong into the leg and welded a 5mm plate in there with a kink to help it meet the chassis leg properly. It's not the prettiest of jobs but it's about functionality, it's never gonna be a show car!!

Is now Benn!! I've possibly got a new shell coming so I'm beginning to view this one as a mock up.
I know for a fact I've got some rust inside the rear arches that will need me to cut big bits out to sort, so I'm tempted just to re-shell into this new one that has been dry stored for 7 years and is I'm told, by someone I trust, "box fresh"
I might just store the new shell myself, it's still a complete car, and when this current one really dies I can do a little swapsie!!
On another note, this one will be fun to just kick the butt out of and plan and play around with. Although after all the effort I'm beginning to like it and would like to keep it going!!! We'll see where things take me, Once I get in my new house and garage I'll be able to weld and play around a bit more and do all the little jobs I want to do, my mind might change again yet!!!

Benn, I so very nearly got rid of it and bought a '03 plate RS6 but there's is nothing I can do with that in the new garage!! Reading thought some of the other build threads, notably Liam Poulton's has made me realise what I can do if I put the effort in!! I'm gonna store that new shell myself and when it's needed I'll have it ready!!
One great thing to come out of this weeken is that we borrowed my best mate's kids for 2 days, as she was off out on the lash and we worked out that a wife, 2 kids, a dog and all the associated stuff do not fit in our '56 plate Mini, so my good lady has agreed that an RS6 would be a very suitable family car for when the Mini isn't big enough!!

Didn't manage to get the quick rack fitted as I didn't receive the new tie rods but that's easy enough to do, next thing will be rolling road.
I've tried playing around with the fueling but can't get it right!! Easier to let people that know what they're doing sort it out, i'll get them to run it in on the rollers aswell, that way we can monitor the AFR and make sure it's running right while running in, last thing I want to do is bugger this engine up!!
Little update,
Had a few hours spare this afternoon, so unwrapped my new seats and made a start on the passenger seat, after a bit of playing around, got it mounted to the original subframe, so it slides back and forward which I wanted to be able to do, without spending £80 on subframes specially made. Got the seat as low as I could, pretty happy with the seating position and height, will work well for the drivers side when I find 5 minutes to do that one, shouldn't be so tough now I know what's gotta be done.
I'll be honest I nearly gave in and ordered some but the finished result is worth it!! and I saved £160 notes!!

Just the belts to go, gonna mount them onto the bar between the rear shock towers, need some spreader plates and need to weld it in but apart from that small snag it's fine. Can't do the driver seat until the belts are ready.

Just draped the belts over to see what it looked like, then remembered I hadn't taken a picture but I'd already locked up so snapped a crappy one through the window!!
I was supposed to be in Lutterworth today but woke up at 2am with a wisdom tooth trying to eat my gum, couldn't eat or drink, so decided to sack work off and get to the dentist, could only get an appointment at 4.15 so instead of wallowing in bed I got my butt to my mate's garage and got on with a few bits.
Fitted the drivers seat, after doing the passenger one yesterday this was a breeze, straight in, I've decided both seats are too high but will rectify this over the winter when I can make some direct mounts in my own time. Got the belts all fitted aswell with some eyelets and spreader plates.
I've been struggling with high inlet air temps due to the exhaust running directly below the throttle bodies.

It does seem to make a difference. but I think I'm going to have to make some sort of sealed inlet plenum that feeds directly to cold air, inlet temps of 60 degrees don't help make power!!
Next on today's list was to sort the mapping out, I've got it booked on the rollers on 12th September so not too long to wait but in the meantime I've been hearing some substantial pinking under light throttle load at around 3000rpm. After studying the map it was easy to see why!!

It's far from perfect but atleast we know it's not going to blow holes in pistons while I'm running it in before the rollers.
Got the fuel played around with aswell, managed to get it to lambda 1 +/- 0.05 which again isn't perfect but we know it wont melt anything before the guys at Track and Road work their magic.

Next major job will be sorting the inner rear quarters as they're rusting away merily, also need to sort out the roof where the helmet that had the car before welded in a sheet of steel to cover the sunroof hole and then added 15mm of filler. Has anyone ever re skinned a roof??
Helmet. Reskinning a roof is piss easy ;) good spot weld drill amd an aitr drill or battery drill that you can drill alow andateady on. Takes about 1.5/2hrs too remove once screens out :)

Not keen on heat wrap, saw a mate's car go up in smoke cos of oil soaked heat wrap!! I'll look into cermaic coating if anything but until I get the stainless manifold made it's not worth it!!

Although it's not a perfect example of a tailgate it fits the "rat" theme quite well.
Few things to do this Saturday before rolling road next Friday, somehow I've managed to put the ARB too far forward so the front brackets don't actually hold it!! Can here it rattling up and down when driving!!
im going to attempt something with the roof before I go down the route of roof skin replacement. I have purchased a new roof skin but after reading Benn's thread about it, I'm being a girl about it and don't want to tackle it!!
Also going to fit the corsa "quick" rack, not technically quick but at 2.7 turns L2L it's better than the standard one!!
Need some SR bumpers, don't like the black ones!!
Fitted the new rack today, it has completely transformed the car!! The steering really feels so much more positive.
On the downside, chipped my windscreen on the way home from a 150 mile running in trip!!
Need a new screen, any suggestions where to source one?

So decided to have a go at the peeling fillered sunroof mod carried out by the previous owner yesterday.
It had cracked in multiple places and the water had got in to rust the plate underneath and pop the filler, got the scraper out and peeled that off until i got back to solid filler.

With all that done set about fitting the 1.5mm ally packer plate to the car, drilled and countersunked bolts with nyloc nuts. No pics of this cos I forgot!!
Onto filler and sanding. I've never so much as filled a dent before, I watched a you tube video and just got stuck in.
This took me the best part of 5 hours, in the end I decided it was as good as I could get it.

The only bit I'm not happy with is the bottom of the picture where it folds round to the screen. I couldn't get the hair dryer out as it was getting late but will do it in the morning, there are no kinks or creases in the actual roof vinyl, it's just where it's folded at the front.
Overall I'm pretty please, can still see where I fitted the ally sheet but I'm ok with that, it's a story to tell!!

To be honest it's not to my taste either, I hate the car with a passion so it's just another thing to dislike about it. However, I dislike this less than I disliked the peeling filler!!
Better than all the clag, cause Christ that is sh*t. Wrap looks better, just a shame about the creases on the corner.

Wires under the steering wheel to be tidied when the whole lot is re-wired, I'm constantly adding to that wire run so there's no point wrapping it yet.
So, it's been a while.
Quite a bit has gone on, after fitting the Jenvey throttle bodies the original 20XE the car came to me with developed more leaks than a Norfolk leak farmer in high season. Both crank seals, sump, 5th bearing cap, it was a mess. I took the decision (as I was incredibly busy with work) to have an engine assembled for me by a well known someone else.
This engine was a standard engine with a bit of head work, nothing major. Got this engine built for a reasonable price, got it back to mine and in the car, running well, got it to the rolling road, start to map the fuel and ignition, as soon as we dial in the ignition we get some serious big end rattling. At this point I believed it to be an oil pump failure, so parked it in the garage and pretended the car didn't exist, after spending 3 months in the garage as I was rather brassed off having wasted £350 on a useless RR session, I finally decided to get the engine out the car and have a look at what was going on.

Clearly an undersized big end. Big ends should be 48.970 - 48.988. quite clearly 0.22mm too small for standard shells. suspiciously close to a 0.25mm big end grind.
Anyway, after a bit of soul searching I quickly decided that you can't trust anyone, no matter how good they claim to be, the only way to do anything in life is to do it yourself.
So, got my original engine apart, cleaned, inspected, new shells, rings, gaskets, back together.

Dialling out a bit more ignition we got it up to 187.1 BHP and 149.5 Ft/lb of torque, I need to up the rev limit to 7400 rpm and we should see another few BHP as the power curve is still rising as the limiter comes in at 6800 rpm. I need to fit the ARP's I've got in the garage, I didn't fit these during the engine build as I wasn't sure on the chamfering, I now know what to do and will get onto it within the next week. Might see 193 BHP with a slightly higher limiter.

Just so no one points it out the green power figure on the screen is power at the wheels, with run down transmission losses calculated the RR said 187.1 BHP as shown on the graph, the pictures above and video were taken from an earlier run while we were still playing with the ignition advance a WOT.
So in summary, you want it done right, do it yourself, trust no one!!!!!

Well, it was quite a delicate situation Craigy as said chap had a substantial amount of my money for another engine, £4,000 to be exact, paid up front (never ever will I do that again, too much trust). Needless to say once I found the issues with the shells I didn't feel that my money was being as wisely spent as I had previously thought, I have now retrieved the parts I have paid for I am still awaiting confirmation of the costs of said parts and the refund I will be receiving as the engine hasn't been built.

I have also had major problems with said engine builder. 4k+ to pick up an unfinished engine with parts missing. 2 months after picking the engine up i am still yet to recieve any parts i am owed.
I have now wrote these parts off and realise i am never going to see them no matter how much ask. Its just not going to happen. I can sort these out myself.
Also after knowing about these problems i am having my engine checked over before it goes in the car as i do not trust the work that has been done.

As said engine builder did the same, even when shown photographic evidence, he refused to admit the mistake, stating that the crank had all been plastigauged to 2 thou and there were photos to prove this had been done. When I asked why standard shells were in a ground crank he insisted that the shells must have "worn the crank away" despite the shells being pristine (apart from a few light scratches) and there being no real material in the oil!! I'm not sure how a set of soft shells would wear 0.22mm off the big ends of a double hard crank?!? Obviously someone who didn't know much about engines might have taken this as what had happened.
The photos never arrived and after 6 weeks of denial I finally got an admission that he "must have put the wrong shells in it".
It was at that point I pulled the plug, if he'd held his hands up straight away and admitted it then I'd have said "ok, we're only human".

I wish I'd just stuck with what I know best and built it myself!! What bothers me most is that people pay good money for a service and then get what??? Dicked around and lied to, I've no doubt a page of excuses are simply copied and pasted whenever someone has a grievance.
As it stands he has 6 days and 9 hours to contact me or it'll be off to the small claims court, that'll be even more expensive than paying me what I'm owed!!
He needs a proper thread up.

Got the passenger side cut open, I'm not expert but as I've come to expect with this car this was bad, seam sealer and filler used to fill rusty holes, I would say unbelievable

Job jobbed, first time I've ever tried welding a car!! It's never win any concourse prizes but It's off to be sprayed and tidied up in 2 weeks, Andy'll sort it so it looks respectable, I'm not after showroom, just a bit tidier!!
Monday, I'll be tackling behind the drive shock tower, bit of skank developing there similar to the passenger side that was previously repaired.
All my new AN6 fuel lines are here, with bulkhead fittings and one way valve, ready to go.
Now I've got the welder I can get the oil cooler fitted aswell which will be a step forward.
Good work on fixing the rust. Looks much better.

Mounted up in position, had to go behind the water rad, can't see this being a problem, water runs at 80 degrees, oil stat doesn't open until 90.

All fitted in as planned, lines run close to the exhaust manifold but it's wrapped so I cant see it being too much of an issue.
I also changed both outer CV joints today and discovered that these had been done correctly with proper "big block" shafts having used by the previous owner. No pics of the CV jonts as I'm sure we all know what they look like!!

Agreed with Andy that I'll deliver the car on Good Friday for him to get spraying, gotta drive it to North Wales for that so kind of need it working.

Wings off and repair the little bit of rust in behind the drivers shock tower, then clean up and paint the inner wings, no real rust here, few bubble of surface rust that soon cleaned up with air gun wire wheel.

Removed the bumpers to see if there were any surprises behind there, to my utter amazement there was nothing but some very slight surface bubbling!! It appears the previous owner wasn't lying too much when he said there was "no rust on it at all" wire wheeled and etch primered, Andy is Schultzing these bits when he's got the bumpers off for spraying.

Got the rear strut brace finally mounted to the turrets instead of on the tops of the shocks, I know this will make Benn happy lollol Not sure the welding is up to much though, it's been a fair few years since i welded anything but I'm getting back into it!!

As I want to get the fuel lines in the car, I've decided to go with an internal tank and single HP fuel pump, getting rid of the swirl pot, this is a 27 litre, foam filled Demon Motorsport effort, seems pretty well made, used some box section I had lying around to rig up some temp mounts and the ratchet straps are temporary until I can get to Tim and get some ally straps made up, used some 5mm sticky back foam stuff to go between the tank and box section, seems to work well.

The return line from the FPR is a complicated one, the FPR uses barbs that I can't do anything with, so I've got to use some rubber hose with some barb to AN fittings, tempted to order a new FPR with AN-6 fitting on it but it's £80. I'll see how much the rubber hose annoys me!!

Thought these looked pretty neat, got a few more spacers and aluminium P clips coming this week, using some 5mm rivets to hold them in, opened out the holes meant for the plastic trims.

Hoses all into the rear ready to go, tomorrow I'll get the old tank stripped out and get the pump mounted back in the car and wired in, got a delivery expected Tuesday for all my AN-8 tank fittings and stuff for my tank breather, had a genius idea for a fuel gauge too, more to come if it works, if it doesn't work, we'll never speak of it again.
Wired the HP pump in, tried to get it done neatly obviously!!
Got the old fuel lines pulled out and emptied the fuel tank, got the old tank feed and return blocked off Andy is gonna drop the tank out for me as it's a lot easier up on the ramps as opposed to me trying to do it on the drive!!
Got a breather plumbed in out the bottom of the wheel well that will have a 1 way valve in it when it arrives!!
Just waiting for the last few AN fittings and I can get some fuel in the tank and see if it works. Then it's off oooop North at 3am Good Friday morning. I wonder how many miles the 27 litre tank will get me!!!
I've got a 90 degree fitting and an in-line filter going onto the tank outlet, I just connected it to keep the dirt out of things!!

Try proving it was his fault... very hard. Not saying it's impossible but very hard. Had the same thing happening to me with a freshly rebuild engine and despite being convinced it was their fault, I got nowhere. :wtf:

This has all been dealt with now Niek, Phil is paying me back what's owed and replacing the faulty parts that were sent as part of the new engine. The lesson has been learnt and its onwards and upwards!!

Thanks mate!! Can't wait to get it in colour!! New roof skin, Matt black bumpers and plastics, filled aerial hole-rear wiper-side repeaters, and maybe some bonnet louvres above the throttle bodies but we're not decided on those yet!! Goes in good Friday and will hopefully be back 3-4 weeks later!!

Many things i like. Love the oil cooler platform. Nice tidy welding on that. Arches look good in red. Painted undersides are great that brace makes me very happy. Youll notice the difference right away. Great improvment.

I really hope not mate, Andy has promised me 4 weeks max and I trust him!!!!!!
As for plans when it's finished, we all know Nova's are never finished, I plan to replace the brake lines with internal braided efforts throughout, new MC and bits, got a rear disc beam going on, with a brake bias valve, some pretty wishbones and hubs painted white, full cage to replace the half bummed effort that's in there now, sort the interior painting out.
That'll be next winter now though as I'm planing on a some trackdays with Liam and his newly rebuilt 16XE and my brothers have between them a modded S3, a VW Corrado 1.8t, a Fiesta ST and an Evo 7 that's just had £8k put in the engine bay so I'll be looking forward to embarrassing them round Brands (yes that's a lot of brothers)
As for shows I've never really been a big show goer, it would be good to get to some and show it off but I'm far too critical of it and would never be happy showing it to people as I never feel it's good enough, a build thread is fine but I always see the wires that are not tidy or the cable ties that I've not put all round the right way and it wees me off. I also look at other builds and feel it's nowhere near as good as other people's efforts!!!
My biggest goal is to park it outside my house in the sunshine and wash and polish it, something I've wanted to do since I bought it 2 years ago but the paint is so bad now it would be pointless!!

Don't know if you would want to get some little rubber bushings/feet for the coil cooler? Thought it was the norm to mount them on rubber, presumably to stop flex/stress cracks
Also why is the strut brace square ended?
Anti Vibration rubbers are on order for the cooler, as for the strut brace being square ended I've no idea, it's modified from the original one that was in place when I bought it!! It used to have tabs that came up and bolted to the shock tower tops but I cut them off to leave those square ends!! Seems to work!!

Also forgot to turn my battery tap off yesterday after playing around with the windows, flat battery, luckily I had a spare battery for the cricket club roller!! got that in there and got the other one on charge, fingers crossed it'll come back to life!!!

yeah mate, not sure what it could be though as everything is killed by the ignition relays I've wired in, I've got a battery tap so just kill that everytime I'm parking or leaving it longer than a few hours!!!
Should be fairly easy to find on a Nova with the amp draw test with a multimeter inline with the battery terminal (far easier than the 90s BMWs I had to do it on last time!). In the case of my BMW, it can sometimes be the alternator itself if none of the fuses affect it.
Yeah all my fuses are on a seperate fuse board under the glovebox as I've rewired the entire car so I'll just have to see what's drawing current and pull each fuse, easy enough.
I tried to get through the Dartford tunnel today but failed miserably, after managing 1.2 miles in 1 hour and 40 mins I decided I couldn't be bothered with work and promptly went home.
Then fired up the car and went for a trip to see Tim at the Phirm, it's a decent distance away and I normally get a bit of queuing on the way home so the perfect test ahead of my 250 miles trip to get sprayed.
I'm pleased to report everything worked perfectly, rad fans cool the car even with the bonnet shut, which was a worry, car doesn't stall anymore when idling for more than 2 mins, sump is still leaking but I'm bored of that now!!

So it's rather simple psyics!!! The fuel floats up the tube to the same level as whatever is in the tank, Robert's your fathers brother, fuel level.
All I need now is a piece of aluminium tube about 30mm long 5mm diameter sealed at both ends as a float to show the level easily!!
Quick look in the rear view mirror and hey presto fuel level!!!

The problem with mine is I'm now caught in a middle ground where it was "rat" look and could look like a pile of masturbation, however now it's going to be painted it kind of means everything else has to be up to scratch. I think a coat of black hammered effect hammerite inside and a tidy up of the tank mounts will see me happy for a while, need to lower my seats so I can trackday it, can't get in the seat with a helmet on at present!!
Got a rear disc beam that's been painted white along with new hubs and plated wishbones all white!! When I go to collect the car I'm going to fit an alloy sump as I think the steel one has deformed on the flywheel sealing face and that's my leak!!

Just ordered one of these to allow me to use the victor reinz gasket and properly seal the sump in as it doesn't use a baffle plate, the baffle is built into the sump.
Really hoping it solves the issue cos I'm so bored of it leaking.

Had to cancel the order mate!! Laying in bed last night and suddenly thought, that's not gonna work!!
Guess it's back to plan B and Alloy sump and some sealant!!
If you can find it, order some Delfleet direct gloss paint. It's used on tracks and is really hard wearing so would be great for the insides.
You'll need a compresser to paint it tho.
I've got a compressor and spray gun mate, I'll look into it.

So, we're looking at the vent as if we are in the car!!
Do I mount the right hand edge to run parrelell to the right hand edge of the bonnet.
Or do I mount the back edge parelell to the back edge of the bonnet?!?
Big scoop in middle not an option? Always thought those type were OE for show kinda things.
I didn't want anything too in your face, for want of a better word "chavvy" I know it's a nova but want to keep it looking fairly understated (the cage doesn't help!!!!) was thinking of getting Andy to cut the louvres from below the screen on the donor car and graft them into the bonnet, would look a bit better I think??? I'm not keen on the vent pictured above so we're re-thinking!!!

Yeah you won't get hardly any air into the bay to feed say carbs/bodies with a vent, it's literally meant to vent hot air, not scoop in, so if you do use a scuttle vent you might want a boxed in or scoop on the underside to channel the air to where you want it etc.
Otherwise a drop scoop is good.
I've been speaking to Tim @ The Phirm about us making custom made alloy plenum fed from the scuttle, still in early stages but defo something we're working on!!

I'm undecided on the scuttle mate, if we made a plenum we could ceramic coat it to keep the heat out as best we can, then maybe some sort of filter up in the scuttle, I'm concerned about removing the scuttle and keeping it looking right as I want to keep the standard wiper, I can sling the battery behind the passenger seat so that creates room for a filter, hmmmm decisions!! Defo a winter job now though!!

Yeah possible, with a sealed plenum I could run an aluminium pipe to any fresh air source, could come over the gearbox and out the side to the wing there!! Inlet plenum's open a whole wide world of cold air possibilities and it would look sex!!!

Roof will be finished today then last bit of filler and work before primer and top coat!!
So decided to have a go at the peeling fillered sunroof mod carried out by the previous owner yesterday.
It had cracked in multiple places and the water had got in to rust the plate underneath and pop the filler, got the scraper out and peeled that off until i got back to solid filler.

With all that done set about fitting the 1.5mm ally packer plate to the car, drilled and countersunked bolts with nyloc nuts. No pics of this cos I forgot!!
Onto filler and sanding. I've never so much as filled a dent before, I watched a you tube video and just got stuck in.
This took me the best part of 5 hours, in the end I decided it was as good as I could get it.

The only bit I'm not happy with is the bottom of the picture where it folds round to the screen. I couldn't get the hair dryer out as it was getting late but will do it in the morning, there are no kinks or creases in the actual roof vinyl, it's just where it's folded at the front.
Overall I'm pretty please, can still see where I fitted the ally sheet but I'm ok with that, it's a story to tell!!
Used to be a sunroof model mate, that had been filled and then refilled badly by me, then covered over!!!

Few pics just sent by Andy, shell is in the booth today and tomorrow. He's not happy with a few runs and bits but this is only the first coat pics, 2 more coats to go, front wings, bonnet and boot to be done in the week. Collection date is now 21st May, then panic stations to get it ready for PVS!!!

Built to use geeza!! The only reason I wanted it painted was cos the whole time I've had it, all I've wanted to do was polish it, all the mods have been a distraction from me not being able to polish it!!

Well Andy has had his work cut out!!!
For some reason the top coat has reacted in areas, that the primer hadn't reacted!! seems the aerosol cans really fooked things up!!
Andy went to flat the shell down but in the 2 days since baking it had reacted.

It seems the booth was busy at the weekend so Andy got on with it at his workshop. Can't fault his commitment, from broken man to repainted car in 24 hours!!
He really is a machine!!

Barcoat is best for when stuff is reacting.its absolutely soul destroying though.
Andy tried normal primer, reacted through
Back to bare metal where it reacted and another coat of pimer, reacted through in new places
Bare metalled reaction spots, epoxy primed and primed over, reacted through.
Bare metalled and more primer, more reaction.
Bare metalled it and Bar coated it then primed the whole car again finally with no reaction.
Then in the booth for a coat of red, baked, 3 days later reaction in a totally new place!!
Whole car rubbed down and reaction bare metalled and re primed
Final red coat applied, now waiting to see if it's ok, Andy's expecting some fish eyes cos of the amount of paint applied but he's confident he can flat any of those out.
In hindsight we should have sand blasted the whole car and gone from a base we could trust but there you go!!
should of tryed spray seal coat to seal reactions, then prime over them with high build. but doesnt matter now. hopefully it'll be a good-un soon enough. plenty of flatting and polishing to get a glass finish :)
I left it to Andy's judgment, I can't fault his commitment to the cause!! A lesser man would have thrown in the towel!!
Anyway!! It's back Friday, which means we can tackle the rather long list of stuff before PVS!!

As Andy said, a barcoat/sealing coat should of covered it. But you can never be sure...

Andy tried bar coating it mate and it wouldn't have any of it!! There was so much aerosol used it was hard to sort but we're there now!!

We discussed my 45 degree inlet temps a while back, this will hopefull allow me a little bit of fresh air, might make the car quiet enough to drive aswell!!!

That looks pretty cool, was thinking about something similar on mine but now thinking about fitting a bonnet scoop
I was looking at a scoop mate but was concerned with the "chav" factor of a scoop big enough to be of any use, I appreciate a nova isn't exactly non "chav" but I didnt want to up the factor!!!
I'm having a difference of opinion wth my brother about the inlet to this plenum, I've got 76mm (3inch) Alu tube as the inlet, now I'm gonna have to put an 80 degree bend in it to get it down to fresh air infront of the box, I don't see this as a problem but my bro thinks that bend will create turbulent air and affect flow. Discuss...........

Think i've have gone with a cut in vent, to force the air down in... Like Craig did on his... Made a few of them a few years ago. On Jap cars mostly, but looks ace as its still kinda clean and hiddden.
Cut in vent is the only way mate I just couldn't find one I liked in time for Andy to do his thing!!
i'm purposely not going to polish the ally inlet pipe just for you Benn!!!!
I'll come along and polish it for you...

I can't see how it would create any issues with induction, just look at some of the pipe work you see on new cars, eg mk4 Astra gsi with the flat over the engine pipe.. Your engine will suck the the air through at such a speed it won't notice no difference imo.

Scott, I agree that it won't make a jot of difference!! I think I could get away with 2 1/2 inch pipe feeding it, the 3 inch stuff looks huge!!
Craig, I had plans for something very similar, bonnet wise, I'm running the 40mm trumpets currently and I think they'll go under the plenum, the other option is to cut the bulkhead out and run some curved longer trumpets and have the plenum up nearer the windscreen with the filter where the battery would normally be.
But we'll see how it runs with the current plenum and go from there, I'm due at track and road to do a final map check cos I've upped the Rev limit so we wanted to see what it would make power wise, I could do a back to back test with the filter as it is now in the bay and then with the plenum installed.

Air is fed direct to the tbs.
I did/helped to a S200 and SX with a line of them over the turbo and filter. Looks great, is minimal and works great
So brief update, car is back in the garage and the up hill struggle begins!!!
I will get some photos tomorrow, basic run down is this.
Piston rings are FUBAR, blowing smoke when accelerating hard!! I think that 10 hours at 4000-5000 rpm driving to North Wales then Snetterton then home again has done it no favours, I knew the rings wouldn't last long as the bores were oval when I assembled it, so it's no huge surprise. More annoying is the rear crank oil seal is leaking like a sieve, I can drive to PVS with dying piston rings but not without oil, so the box is coming off tomorrow so I can replace that seal, I'm gonna do the inner CV's while I'm at it aswell as one of the gaiters is knackered and they need changing so while it's out get it all done!!
On the plus side the inlet plenum fits and works, some adjustments needed for other parts to be mounted, anyone know where I can get hold of longer HT leads?!?
I'll get some data regarding the temps once the oil seal is sorted and also I can get the cold air feed bracketed up and held securely.
On a plus not the sump is now sealed up tighter than a new prisoners bottom hole on his first day in maximum security, used some blue Hylomar, let is set for 5 mins then smacked it together, looks pretty too!!!
As for the piston rings, I've had a bit of an epiphany regarding this engine I'm building. I don't think I want all that power anymore, I want something reliable, so the plan is this.
Block is going to Modus with the pistons to be CC'd to get the pistons machined to give us a CR of 11.5:1. I'm then gonna use the oil pump with the steel gears, the steel rods, polish the standard crank, get the flywheel lightened to an inch of it's life and get the whole lot balanced up so I'll end up with a "bomb proof" bottom end.
I'll use the head that's on the engine in the car now and just roll with it, should make 190 again (what it's running now) then when I get a bit bored I can throw the other head with the big valves on with some milder cams, maybe some 288's, I only really want 215-220bhp.
So that's where we're at.
Pictures tomorrow once the oil seal is done, might sling my paddle clutch in while I'm in there!!!
Christ just a small bit of work to do then.... Best get cracking!

Box out, crank seal changed and flywheel and clutch back on, new cv's coming tomorrow, gotta paint my bathroom then I'll get it all back together in the afternoon and we'll see where we're at. New engine is gonna be about a month, jay is really busy, so will try and fit the calculating and maching in as soon as he can.

Laid a laminate floor in the spare room this morning aswell!!
Painting the bathroom tomorrow morning then get the box back in, see if it leaks!!! I put a smear of oil in the face of the seal that touches the crank on Jay's advice!! Looks like that might have been my schoolboy error I made last time!!
Update then,
CV's arrived at 4.20, by 6.20 the engine was running box attached!!

Got the inlet plenum mounted up and the feed for it fed down in-front of the gearbox, the filter fits but it's as tight as a nats bottom exithole.
Seems to work well, I'll get the temp figures tomorrow but if nothing else it looks like it makes more sense than the filter in the bay.
Oh and it still leaks from the crank seal!! I can't be bothered with it now, I'll just carry some oil in the car and top it up as an when, the only annoyance is it splashes back onto the drive shaft and sprays everywhere in the bay!!!! Pressure washer every time I drive it!!!

Piston 1 is shot!! Rings are knackered!! Oily spark plug was causing a misfire!!
Managef to source another working engine that's going on a pallet early part of next week. I'll get that in the car so we can still do some planned track days, don't want to miss out when the sun is shining!!
Fingers crossed the current engine makes the slow drove to and back from PVS!!
In the meantime I've sent the big engine parts down to the guys at Modus to get everything measured and machined up that's gonna be around 6-8 weeks before it's all ready.
