Ok i will start this by going back a little for the newbies on here who proberly havent come across me yet (havent been online alot for the last few months) and dont know me or my past.

before i start posting pics ect of what i have been upto and some of you look at this thread and instantly tar it with the

'oh its another one of them that starts it bodges it and gives up and scraps it thread'

i would like to remind those of you that followed it of my last major project that very nearly killed me in the process

after the little accident i swore i was going to pack in playing with novas as i realy had poored everything i had into that car and hence i brought my corsa pickup which some of you may of seen on here.

well unfortunatly i got board and brought another nova lol which was 100 and 10% standard
i brought it 2 months before pvs 2008 and in the 2 months i had it it went from standard to this

i brought built and insured it for under 1500 quid and ran a 13.9 run at pod and made 157bhp on the rollers not bad for a budget build

shortly after that i got board of the power so instead of selling it i decided to let it that was all well and good for a while at standard power but enevatably the f20 i was using gave in in the end and when i upped to phase 2 they blew weekly it even missed out on trax in 2008 as i blew the box on the way there and had to go in my green one which i brought as i knew it was going to be unreliable

in the end i blew a piston through the block just before crimbo 2008 so it got put away for a few months

3 months before pvs 09 i decided that it was going to make it to pv so i rebuilt it to abit of a silly spec and tarted it up a little aswell and this is how it made it to pvs09 as im sure many of you will remember it for handing the ass to a 700bhp van and winning its class and finishing 3rd in the pro shoot out

ran an 12.0second dead run at 121mph not bad considering it was ment to be beeing run in and that was on road legal yok paradas and 12psi

But it didnt come away scott free as i did kill the clutch and that was the start of the turbo seals on there way out again!

Shortly after that the seals went completly so off the road it came again i parked it up and forgot it for a while
i put my green one away for winter at the end of august and while i was giving it a clean i came across my pod slips before and after i let it

looking at these i noticed two things first was that my terminal speeds were miles apart xe was about 95mph let was about 120 but which you would exspect but what was interesting was my times to 60 feet and 8th of a mile or what ever it is
the xe was a hell of alot quicker to these distances but the let made up for what it further down the strip i.e when it got grip and kinda stoped spinning.

so with this in mind the fact i was running round in a cav turbo that only felt quick cause of the masses of traction from the 4x4 and the fact i brought a mint calli turbo for £300 in my head i started forming a plan.

i had already ordered my t70 turbo manifold waste gate mbe management cams verniers ect ect but i have now pushed all that aside for the time beeing and started concentraiting on awd the shell.

did alot of research well what there is out there to look at and found a few people have started it ect a few have gave up some stoped posting info but no1 yet to my knowledge has a nova using only vauxhall running gear taxed tested awd and back on the road.

So it began!!

first thing i did was take a shed load of measurements consider my options and decided not to use the cally floor plan but to semi sub frame it

i will post now what pics i have i am alot further on than this but i am afraid i dont have any more pics on this comp
the updates wont be constant due to work ect and regular times that i forget my cam but i will update this right upto going back on the road and my updates will be large when i do update

thats all the pics i have to hand at the min i am alot further on now the rear is still as it is in these pics
but i have sinse striped everything else of the car apart from front legs and pannels as im now in the process
of sorting the front bulk head for the transfer box and rear f28 mounting
once thats done the rest of the floor is going and i can start space frmaing the floor as im gong to go for a flat floor front to back

Welcome back Ste, good write up and very hard to read when you've just got up. lol

Projects looks like it's come along way in the last couple of years and also a fair bit of engine rebuilds since the I last saw you. lol.

Looks like you've got a lot of work on your hands with this project are you keeping all the 4x4 running gear then or are you having to get all new diffs for it?

its going to be running the full 4x4 gear from a cav/calli including diffs im also wide tracking the front to take the standard cav shafts

the large box section was used as a basic frame work to square everything to and to give basic strong structural points (replace my chassis rails) there is alot more to go in the rear but it will now be just shaping it all with 20x20 box and bracing but i dont want to do that untill i get my coilovers as i dont want to go and welled a gusset it or a beam where they need to be

as for weight without the diff attached you can still pick the back end up and walk it round the work shop as you could before but when im finnished there will be a little more in the back than there was before but thats not a bad thing!

im planning on keeping this around a tonne and i do have some tricks up my sleave to help achive this later on like the fact im looking at having a carbon fiber floor instead of steeel ect

you obviously spend as much time in your work shop as i do my own lol

gave up stacking them ages ago though as they kept falling off otherwise i would have easily filled a couple of them voids by now between me and a few mates

Looks good, very interesting project however I am a little disappointed in you using a cally/cav rear beam setup. With all that nice framework you are welding in I was expecting to see some fancy custom A-frames!!

i looked into my options and to be honest this seemed to be the easiest and most cost efective way of doing it. pluss you have to remember the ratios ect of the fron and rear diff have to be as manufactures intended ect other wise you will run into major problems

if i had gone down the route of double wishbones ect i then need custom hub carriers custom hubs cv joints to suit and so on not to mention caster camber toe bump steer ect to tackle

as is like this the majority are pre set (well for time beeing more on that when i get to it) it was hard enough to decide on and find a square point to start and work from as it was let alone bouncing all the others into the equation

this car has 3 main reasons for beeing built

1. i want a nova that has the possibilitys to run a a low 10 at pod
2. something different to the norm that i can have some fun with on track days ect
3. Its a learning curve for myself and a big up yours to all those tweed wearing internet only race drivers out there that give it the it cant be done you cant do this you cant do that.

if i was building something to compete in and had a bottomless pit of money i would have gone about it in a totaly different way and would have built something similar to the space framed one on here belive its steves
but im not and did i also mention im doing this car the whole thing on a budget of £2500! (suddenly out come all the sceptics lol )

Not picking fault but i see one problem, the cav/cally transfer box aint known for being that strong to take decent power/torque???

im have a guy local to me that is abit of a specialist when it comes to all metal objects that move and have teeth i got to drop a tx box of when i get a chance and leave it with him but he claims that a monkey could lock it thats not the problem im going to have its the V.C and hes sure he has a way of making this bomb proof
this im waiting to see but as far as im aware hes never let anyone down yet and hes been in the racing sceen for a long time

its all in hand but thanks for the comments im sure at some point im gonna come unstuck but it will get done

been seriously thinking about doing this to mine and tbh would take the same route, i think the standard cav 4x4 system will work fine as your car weighs alot less than the cav or cally, just change the fluids in the diff and txbox and maybe add a cooler and pump on them, the only thing your gonna need is a custom prop really.

if i do this ill need to find another nova to do it to as mine is just too clean to start chopping up.

If you can give me a bit of time (a week or so). I can take dimesions off my lower arms. I bought the walden wide track kit (pillbeam style).

Im currently remaking parts of the bottom arms, due to their quality being ****e and im running my tie bars backwards.

I can also point you in the right direction of where to get the correct bearing carriers made and which sperrical bearings to use.

Have you thought about how your going to get round the lugs on the front suspension?

i have a few ideas the first was to use a spacer like count has the second was to step the turrets out into the wings by 50 mm each side by doing this i would fab a completly new turret and this would also free up some more room in a cramped bay

the tca brackets and all the rose joint parts did you get them online or somewhere local only place round here out in the sticks that does rose joints and similar charge the earth

I also made the the drop down brackets off the front panel (earlier in the thread i think) all are relatively simple to construct after some measuring.

I got the rose joints from Rally Design (http://www.rallydesign.co.uk/index.php?cPath=1113_1125) i used 1/2 inch bore with a 5/8 UNF thread they are more expensive but are very good quality.

I do still have the jig btw :thumb:

my new mapping lead for my mbe turned up this morning at last whoop whoop

good work mate, and as advised i read your last build thread and great work in it too but holy f**k that was a bad one, it really does show that seam welding a cage and good seats are worth the time and money, i really hope you build a 10 second nova:thumb:

the bottom part of the bulkhead was an absolute nightmare spent about an hour with a 4 inch grinder hammer and chisle then gave in nipped to see a mate that works at a building supplyers and got a few discs for the 9 inch that soon made light work of the job

im hoping to get the front bottom brace and rear engine mount section in and braced then make a start on the rest of the floor and new tunnel today
once thats done thats the structural main parts of the 4x4 shell done and i will then have a

rolling nova 4x4 shell whoop whoop

im keeping that in the corner of the shed incase i come across something i need then when its built i will strip the cav completly and scrap the shell
i brought a mint 60k calibra turbo that i have known the owner of well
for the last 4 years and gave 300 quid for it sold the lump for 1000k and striped the shell for the f28 and all the running gear and interiour and sold the bare shell on

alan your right i wont need spare clusters in the boot lol was it you i helped with the idol control valve on an xe nova at pv?

yeah jay towed the corsa to my workshop in the end i ran round it for an hour or 2 like a mad scientist got it up and running for him spot on gave him it back he had it on the road an hour and managed to blow the xe up towed it back and he had droped compression completly on 2 cylinders i think the cam belt jumped a couple of teeth and bent the valves as far as i know its still in bits now. i warned him when he built the lump to torque everything properly and use lock tite on the tensioner bolt but never mind

to be honest i was planning to have this done for pv but its not gonna happen now i dont think. this was at the begining of january i was hoping to be further ahead than i am now by mid january but for various reasons ect i didnt even touch it until the start of feb then with the truck accident ect nackering my back i cant see it beeing back on the road until august
i will trailor it to pv though

and mike and burgo thanks for the comment its nice to see two guys that fully understand me and my way of thinking lol
considering having it painted black with chrome handles on the side and a giant reith on the roof as everybody is convinced that the way i used to drive it at 150 plus everywhere before that its certainly going to be my coffin this time round!

very dependant on when i can work on it im back at work tomorrow and i do average 14-16 hour days so its all a case of time would be nice to have it finished for pv this year but cant see it happening to be honest if i could get 3 full days a week on it maybe but its not going to happen

plus i have had to take out more of the bulk head ect than i originaly wanted to so i have now said **** holes to the budget and im gonna have a floor mounted pedal box ect so it may be a case when i get further down the line im going to have to wait for things a little longer due to funds as i dont have loans or anything so its all beeing built of what i have and wages so when i get past the 5 k mark its a case of saving wages

oh and im on the look out for a mint cav turbo so if one pops up for the right money that will steal some of the pot aswell

the green one is still as mint as it was at pv
if you look in the pics i have some blue sheet plastic up at the back of the work shop its behind there with a corvett sting ray a triumph and a soft tail harley aswell as a load of bits and parts. Has been sinse september. When the weather gets better i will start using it again

the whole car from the day i brought it every little thing has been done by me all welding and fab paint work the custom dash i made ect none of it has been done by a company or any body else is all me and i have a hell of a long way to go yet mate

i worked it all out into stages this is strucktural fab stage 1 of 12
i got bracing then sheet metaling then shot blasting then basic asembly then de asembaly then body work then paint prep then paint then mop and pollishing then re asembaly , then set up then testing

thats just the shell got 9 stages to go through with the engine and transmision yet

this all sounds easy but when you think just in the initial reasebly i have got all electrics to sort (full custom loom front to back) brake pipes to sort fuel pipes seat brackets engine bow and transmision exahust route boost pipes ect ect ect just to take it all back of again im not even a 12th of the way in yet pluss i got everything to buy yet!

initialy im going to be looking around the 400mark to get it all bedded down then push the boost up to about 2.2 bar thats my aim so should hopefully bee seeing anywhere from 430-500 hopefully

the lads at corten millers recon that with the spec of the lump i should easily see 400 at about 1.8 -2 bar on omex but im not using omex im going to use mbe as i already have it so we will see

i will be running it in though at the same pace i ran it in at at pv last year at about 13psi and about 265bhp for a 1000k before i up it to 1.8 bar

im looking at hockenhiems(sp) with polished dish and candy red thats the way my minds going at the min and in regards to the transfer box i have someone who thinks he can gut it and rework it using bits from other motors and make it stronger than what im going to need

this we will see aout ut he knows what hes talking aout and does pro trannys for a living and has for many years so i have no reason to doubt him

progress hasnt realy happened for a week as i have just sold my run around and brought a 325is coupe for a daily drive so i have been busy going to go up the workshop later on and have a sort out and tidy up then have a massive push on it tomorrow

will have a big forsale thread later on tonite aswell as im going to clear the shed from gte bumppers alloy sump gaurds axels shocks allsorts

Fantastic work as always Ste! Are you going to mount the floor panel from the top or the bottom of the frame?

Although very strong, isn't there going to be an awful lot of weight there? Are you putting in a full cage aswell?

theres not asmuch weight as you may think you got to remember aswell i have removed about 300kgs in steel ect aswell

im exspecting it to be around the tonne mark which is about 200kgs more than it was at pvs

are kit cars slow?
the floor is very similar to a locost floor and the rear asembaly is a hell of alot lighter than an atlas axel as found in alot of home brew kit cars! yes i have got a nova shell on top but bare in mind most the removable pannels are now fiberglass or carbon and when the floor was cut out i could stand in it pick it up in the middle and move it round the workshop so hardly heavy. and i would say the rear subframe and diff weighs about 50 kg where a stand beam weighs about 30kg and the rest of the steel i carried in there in 1 big bundle so i would say that weighs little more than 35kgs yet i had to make 2 trips to the scrap bin with the cut up original floor cause of weight

like i say i am exspecting a bit more weight but not alot and more to the point it should have a slightly better weight distribution than a striped nova aswell just food for thought

its all ok stripping the hell out of novas but when people are asking why does my xe nova hanndle like a pig you have got to remember lotus and alike spent millions on developing cars to have a 50/50 or close to weight distribution for a reason
my mate ash who comes with me to pv every year came in a pimped polo last time some of you may remember him. well when this car had an xe in it and his elise was standard the nova would pull away on the straights but he would leave me for dead in a bend as the nova was all over the place so weight distribution does have a big part to play i know theres alot more to it than just the weight thing but it is a massive part of it

inlet is going in the bin theres 2 ways im looking at at the min i have all the bits organised for a nice pelenum and 80 mm body but im gathering info on the pros and cons of using an idividual throttle body set up at the min as i would prefer this if i can get it to work and well

that is all irrelavent at the minute though as i will get the lump sorted when the shell goes to paint

not done alot on it at the min as im gutting the workshop ands sorting it out also choped the cav shell in half so if anybody wants any cav gsi 2000 4x4 parts let me know got the full kit full leather ect ect

just thought i would let you guys know that i have put this on hold for a about 4 weeks as i have just ordered the gaz rear coilovers and rally design have told me they will be 4 weeks so i have taken this chance to put it aside and im starting to build the gte engine up that has sat in the shed for 8 months

reason for this is i want a nova to go to pv in so i am going to get it built up and put in my green one and get that tested ect ready to go to pv

i am just in the process of some light head work at the min then just cleaning everything up and lots of paint to make everything look like new. i am going to fit everything from the gte full loom standard air box , servo underbonnet sound deadening clips and brackets ect everything that i have that came of the gte i striped
if any body is interested i can keep the thread going with updates on that untill major happenings start going on again with the 4x4

now got 3 xe's to fit one in an astra one in a nova and one in a corsa and an x16xe to fit in my nova instead of the gte lump its all systems go i have 3 and a half weeks then i will be cracking in on the 4x4 hard

pics of the conversions will follow just to keep the thread going while im awaiting parts ect

started project tango (my other halfs astra) went last friday to see chrisnovaturbo down in ashford in kent and picked up an xe top blokes and all looks good so we set about cleaning it all and painting it up ready to go in her astra

car is now up and running spot on had an issue to start with but soon narrowed it down to the fuel pump relay having the wrong one fittted runs very sweet and quiet especialy for an xe only other thing i had to do was change the water temp sender also put some bilstien top mounts on before i put the legs back together as the old ones were nackered

just got to wait for the bmc induction set up to turn up and a few silicone pipes
todays mincing will consist of fitting the leather interior removing door cards to retrim them sorting the hand brake cable rewiring the head unit and a few other little touches
then its on with project suicide corsa but i have got to rebuild the xe for the corsa before it goes in but that should be running by next weekend aswell

bit of a work shop update not a massive amount happened sinse the astra had a sort out of the workshop built a new bench and draged my green nova out to put an engine in it. Put the 4x4 at the back aswell while i get the others sorted 3 weeks and i will be cracking on with the 4x4 again.

if you want the eco out the astra mate come get it it wants a few bits and there was only about 4 studs on the manifold that hadnt snaped but if you want it come get it out my workshop

oh forgot to say i have put all the cav leather in the astra and retrimed the door cards aswell
