View Full Version : Irmscher Sprint C Replica C20LET
After 10 years of ownership, it's time for the Nova to get a bare shell rebuild. The main reason for this is its needs painting. Over the years I've got the car pretty much how i want it, so there wont be to many major changes, just putting everything right.
Fot those who haven't seen one before the kit is the Irmscher Sprint c kit. The plans For this rebuild are as follow.
Fit door bars to roll cage And weld in spreader plates for rollcage.
Cut out old seat mountings and weld in new stronger rails.
Remove all unwanted brackets from car
Strip and re-seal underneath.
Strengthen around the Corsa brake servo as it tends to flex the battery tray
Fit braided fuel and brake lines
Fit quaife LSD
Replace the drivers side wide arch
Respray the whole shell
Clean and paint all parts before refitting
Plus there will be a few more purchases as it progresses
The whole build has to be finished by the end of may, so it ready for my yearly trip to lemans.

Yeah, staying the same colour. I've been toying with the idea of going white, but the colour is the only original feature of the car.
Welded in the spreader plates, will tidy up the welds once the cage is back out.

Then removed the engine, exhaust, running gear and fuel tank.

Seats rails will arrive next week, so once they are in the roll cage will come out and it will be ready to go onto the roll over jig.

when I look at the condition of some of the shells on here it makes me glad I kept it. I've had a good look underneath and there's only a couple of patches of surface corrosion.
Still love the arches on this.

I often feel like my shell is terrible until look at what some people are working on and realise I have a good one. I'd love a sprint C kit. There was one for sale a while back I wanted but Edd beat me too it. This is a really nice example though. Whats going on with the lower part of the front panel? Is it just a quick repair or modification for the intercooler?

I cut the arches back and flared them out, I'll have a look for pics but I'm not sure I'm got any.
I'm going to be taking the drivers side arch off, so I can take some pics then.
Small update, drivers side seat rails finished. I've welded in the passenger side rails, just need to weld the brackets in. Welds aren't perfect but are functional.

No, I bought them. Cost £90 the pair, which I thinks a bit expensive but the brackets are good and saves a lot of time making them up.

Looking good. Classic place for water to get in. Check the other side too in the arch, can mean it's rusted there.

What you got planned to strengthen the battery tray for the servo?
I'm thinking of doing the corsa servo and that's one bit I was looking into
Lol, I've only got 4weeks to get it ready for paint.
As for the battery tray, I'm going to weld in a 3mm plate. Hopefully that should strengthen it up.

Here's the weekends progress.
The roll over jig arrived Saturday I bought it in kit form so had to spend the next 3 hours welding it all together. Unfortunately due to a late start Saturday I only got as far as mounting the car on the jig.

First job was to weld new plates in for the harnesses to mount to. I found the original holes where to far forward.

Then came the pain staking task of removing all the old under sealer.once this was complete I stitch welded the chassis legs, repaired a small section of rust on the floor plan and welded a 2mm plate to strengthen the tunnel.

Thanks, this is my first real go at welding.
I scrapped the sealer off with a chiesel. Then if you look at the top half in the picture I've brushed over it with a wire wheel to clean the last few bits off.

Didn't think it was to bad, unfortunately as soon as I cutting I just ended up chasing the rust, amazing how much sealer hides. So I set about cutting it all out and ended up with this.

I'm happy I've cut it far enough back, now I've planned to strengthen the battery tray up because of the Corsa servo so I'm going to weld in a 3mm plate that's looks like this.

I'm going to clean back and treat the surface rust that is left tomorrow and then cut the plates ready to weld in.
I didn't expect to have to cut out this much but I'd rather make sure it's done properly.

The idea of the 3mm plate is to strengthen it up, before the Corsa brake servo use to flex the battery tray. Just replacing the BAttery tray wouldn't help the flexing. I've made all the repairs this evening, so its ready to weld the plate in tomorrow.
The other reason I want a flat plate is I couldn't get a water tight seal between the servo and the battery tray due to its shape.

All the welds need cleaning back etc,

By this point it was late and and needed to hammer the last section of the plate before finishing the welding, so that will have to wait until tomorrow. I m quite happy with how its turned out. It gives me a nice solid and flat surface for the brake servo.

Mate not sure if your wire speed may need a tweak looking at the welds.
Cheers, had a bit of trouble with the 3mm plate as the metal it was being welding two was a lot thinner. I will have a play with the welder.
So tonight I finished welding the 3mm plate in. I then welded a plate where all the cables came through the bulkhead. I want to drill the hole higher to prevent water coming through and the other holes are no longer needed. cleaned back the metal and gave it a nice thick coat of epoxy primer. I know this doesn't look pretty but it's function over form. It will be rubbed back and painted with the rest of the shell. I have a scuttle panel cover so none of it is seen. I worked the primer right into the welds and im pretty sure I'm not going to get any more rust issues here.

So after sorting one lot of rust I moved onto the next. I found a few pin holes in the splash guard, on further inspection I found that it was rusted where it meets the body. So I decided to remove a section of it so I can repair it, sort out the rust and then weld it back in.

When you re do the tray you could use a bead of seam sealer that way it would look standard?

Update for the weekend.
My plan was to repair the section of splash guard I cut out, but as I've got wide arches the splash guards didn't do a lot any way. So I decided to have a go at making some new one's.
Started with a cardboard template

Then transferred it onto 1.5mm steel and welded it in. Took some work to get the shape right but I'm pretty happy with how it turned out. Next was to spend two hours cleaning the arch back to bare metal and apply some rust killer treatment.

On to the passenger side, as with the drivers side the small patch of visible rust soon turned out to be a lot bigger than expected. So started chopping it out.

When you re do the tray you could use a bead of seam sealer that way it would look standard?
That's the plan, I'm going to seam sealer every seem and weld before under sealing.

Sunday - lacking some enthusiasm today but tried to continue making progress. Cleaned the rear floor pan back with some thinners to reveal any rust. No major issues here and will just require some surface rust to sort out.

Then my mate turned up to help out, so we tackled the boring task of stripping the seam sealing from the rear arches. This is a job I do not want to ever have to do again

After a couple hours of that, I decided I'd had enough and moved to removing the drivers side arch. I am replacing this as it has been previously damaged, and the repair wasn't perfect. It took a good 1 1/2 hours to remove.

Tomorrow evening I will be removing the passenger arch as well, I wasn't going to do this but due to corrosion on the end of the sill, I need to remove it to gain access :-(

How did you remove the under seal from the arch's and floor mate .?
Scrape of the worse of it with a chisel, then a wire wheel on a drill.
Got to say, using a wire wheel on a grinder makes removing all the under much easier, bugger using a chisel or anything.
Underside looks ok, as your going all out, use a proper under sealant like the 3M stuff.

Looks good, I used to use a blow torch and wire brush to remove the underseal and I have the same welder :) I'll be using gas next time lol
Gas is a must, argon shield.
The difference is unreal, without gas it just spatters and doesn't penetrate.

I did every single surface. Wanted everything to have maximum protection. I don't have any heat shields either, never had a prob... and my system get to hot to touch..
Had to work all of last weekend so progress has been slow. Car is going for paint on Tuesday, so need to get cracking!

made the trollies up so I can get the shell the Bodyshop, just got to weld the uprights in place that will then bolt to the rear axle mount and front lower arm mounts.

Cheers, definitely not slacking lol. Been spending a lot of time trying to sort things like fuel lines, brake lines etc. Hyphose are making them all up for me but trying to get all the correct fittings sorted has been a ball ache.

Next was to figure out the fuel lines. Started by fitting two 6an bulkhead fittings at the rear of the floor pan.

Then the engine had to go back into allow me to fit the bulkhead fittings to the engine bay. Luckily it's a lot easier with the jig.

This allowed me two check for clearances on the back of the engine and fit the bulkheads.
The fuel lines are going to made up using braided PTFE hose, just using the rubber to gauge there route at the mo

And from the other side, luckily I put the engine in because where I was planning on fitting the hoses would of fowler the engine.

With this done a fitted rivnuts along the fuel line route to allow me to fit the hose mounts.

This left just the front to do, the tee piece is where it's going to pass through the firewall.
All the lines will be made up when the car is back from paint, all the above was just to enable me to fit the rivnuts before paint.

On to the engine loom
I've made up a mount to fit the ecu on the passenger side out of sight, so this ment having to extend the engine loom. I've chopped the loom in half and added two feet of wire. Before I can solder the loom back together I had to cut it down to the exact length and position the grommets. So I refitted the heater matrix, pedal assembly etc so I could decide he route.

Purchased one of these battery bulk head connectors, this saves running the power cable through the bulkhead and allows me to ditch the old power distibution block I had in the engine bay.

You can't go wrong with APs. I've used them on both my Minis now with no problems. They are essentially KW V1 with zinc plated bodies and ally locking rings rather than composite.

Another day another update
Been trying to find the part of the fuel pump bracket that mounts to the car with no joy, so decided to make one my self. Started with a cardboard template.

Then cut it out of metal, due to not having a vice I had to improvise a little with bending it into shape.

And bolted the pump into place, I'm going to order some rubber mounts to replace the bolts you see holding it In at the mo.

That then made me think about the filter which use to be cabled tied in position. So cracked on and made another bracket

Next up was a clutch foot rest pedal, again made up a template, cut it out of metal and used the blocks of wood to help bend it into shape. I'm going to take it to work and but in the voice so I can bend the edges round to tidy it up.

This is coming along nicely, are the fuel lines run behind your pedals now though as I'd be worried about them slipping behind the pedals, especially when your doing your quarter mile racing.

Yes they run behind the pedals but there is loads of clearance and the fuel lines are going to be well secured into place. I've checked that the pedals don't touch the lines at full travel.

I'd be paranoid about say slipping of the pedals for a fast gear change and kicking the lines tbh.
Even if my foot slipped of the pedals, the line are way to high to hit them.

Not updated for a while, but rest assure I am still progressing. Had a to go to Sweden with work for a week which slowed things down a bit.
Went to see the shell at the Bodyshop on Saturday but unfortunately the shell was still on the trailer. Hopefully I'll see a bit more progress this Saturday.
In the mean time I've been starting to gets all the parts ready to go back on car.
I've finished extending the engine loom, it's about an extra 2 feet longer now. Just got to wrap it now, I've got some proper wiring loom cloth tape.

Keith said about that, he showed me the clogged up sanding discs. Nothing's ever simple.
Have you got any details on the powder coating company you said about, was going to pop over there Saturday after dropping some bits of at the Bodyshop.

I can't wait to get it back, the spare room in are house is filling rapidly with parts.
The colour is staying silver, couldn't bring myself to change it in the end.
Got the engine on the engine stand today. I wasn't going to clean it up and paint it but I've changed my mind, seems silly not to do it whilst it out. Cambelt, water pump, core plugs and sump gasket also being replaced.
Quaife lsd has been ordered, hopefully it will arrive next week.
Anytime, happy to take them as it goes. Glad you're keeping it silver too. With all the work your doing on the out side, would be silly not to make the engine look all pretty.

Lol, yes welding is definitely something you get better at with practice, Towards the end I'd got the hang of it.
I appreciate you taking the pic's, I'm going over every Saturday but its to far for me to go anymore than that. Its over 60miles there and back.
Managed to strip the engine down to just he block and head today. Got the lock and degreased. Just got to give it a quick wire rush before painting.
Ordering the cambelt, water pump etc tomorrow and plan to have the engine and gearbox finished by end of next weekend.
Made a start on the interior loom, going to take it to work and crack on with in my lunchbreaks this week.

Cheers. I was told the bodywork would be done in 3 weeks but its now been there 3 weeks. Once it's back I'm allowing 3 weeks for putting it back together.
I'm supposed to be driving it to lemans on the 19th June. But if I don't get the shell back soon I'm not going make it.

First job was to crack and clean the block

Then I removed the cambelt, water pump etc. I also took the opportunity to inspect the oil pump, I was reluctant to buy a new one as it hasn't covered many miles. Luckily it looks pretty good.

So with that it was time to give the block a coat of paint and build it back up, I've replaced the camshaft and crank shaft oil seals as well. At this point it was dark and I called it a night.

Did you use sealent on the casing mate? Sure myne had a smear of green sealent on!.

Yeah cleaned all the old sealent off put some fresh stuff down.
F20 speedo ring present and correct! I fitted this when I first bought the box. So moved it from the old diff to the new LSD
Can i ask, for swapping diffs. Do you unbolt the casing and get this photo?

Then lift the diff out?
Yes Benn undo bolts give the casing a tap with a mallet and it should come apart. Just be carefull none of the roller bearings/ needle bearings ping out, the diff just lifts off.

Yes ben, Like dan said but you also have to remove one of the plugs just below and to the left of the gearbox mount, behind the plug is a spring, you need to remove this. I can take a pic for you if you like.
I also removed the clutch release bearing, clutch arm and fork before splitting the box.
It's really simple to be honest.

Finally got some etch primer on the gearbox.
My next pronl is I can't decide what colour the paint it. I've always done them silver in the past, but that tends to show up dirt. So I'm thinking of going black to match the block. What's people's thought?

When in yesterday, it was having some dents repaired before primer. But that was late yesterday afternoon, so dont know how much was dont after that.
Any updates mate? Or just need shell now?
Still plodding away mate, went to see Keith at the body shop yesterday and there going to hit it hard next week so should see some good progress.
Popped in to Silverlake after and striped a nova of every interior nut and bolt, centrsl locking motors and a load of other bits and pieces.
I'm working on the interior loom at the mo, doing some pretty trick with things it. Ill gets some pics and more details of this when its finished.
Picked up the roll cage from the powder coating yesterday, I'm pretty chuffed with how it's turned out. Went for a anthracite grey instead of black, this colour will be carried through the car including the bucking seat side mounts, rocker cover and cam cover.

Should of said i went to silverlake sat morning and looked at that Nova too... Cage looks nice.
That's alright, I went there last Saturday aswell and removed the entire wire loom inc c/l and Electric window loom. Found the mint electric window switches hidden in the boot which was a bonus!
Anthresite is the best colour mate looks good A1 are spot on if that's who you used in the end.
Yes it was, they did my fuel tank aswell but the boss wasn't happy with it so he's making them do it again.

The original drivers arch had been damaged and repaired prior to me buying them, the repair wasn't 100% so I've gone with the spare ones I had

No mate, I'm admitting defeat for lemans. With the amount of time and money I'm spending there is no point rushing it just to make lemans. That said I will not be hanging around once it comes back.
Droped the rear beam and another fuel tank for powder coating. Every part is going to be powder coated or painted.

Ah before it was cut up. And yea did think of moving it, but didnt know how to do the Corsa set up at the time...

I was I bit nervous when I done it but was surprised how easy it was. My only issues was the battery tray flexing but that shouldn't be a problem now.
For me it was getting the pedal bits right...

On my race car i adapted the nova pedal to suit the corsa bias box ,it worked really well and the pedal ratio seemed spot on ,i have still got it if you want to have a look to see if you could make it work for you:thumb:

bottom left of pic (behind the turret) is that a welded patch or some kind of strengthening plate?
id say welded, common place to rot.
As above, i think it was a rusty bit, it's the turret seam, they rust from the underside up.
Yes I had to reconstruct that hole section, it wasn't that bad but I wanted to completely remove the section so I could be sure all the rust had gone.
Getting excited now seeing the wing painted, the finish looks spot on! Keep the pics coming Ben, I'm having a slow week fishing so I look forward to seeing updates.

Cheers all. I'm well chuffed with the engine bay as is wasnt going to be smoothed originally. Just want it all finished now so I can get it back together ASAP.

Well once the shell is back its going to be flat out rebuilding it! Really want to get some use out of it this year and I plan to take it to ultimate street car in August.

Lol, I have been well impressed with the standard of work and the attention to detail. I spoke to him earlier and he said they where painting the inside today, I don't suppose you got any pics?

Thanks, it's been 11 years in the making and I'm happy that its finally going to be to the standard I've always wanted.
I've been told it will be delivered back next weekend, just before i head of to lemans.
I think the out sides might be getting done today, if not then monday.

I love this build thread! Based on the speed you worked on the build up to paint though, I reckon it will be on the road in July lol.
That the plan! I'm just trying to make sure I've got every part either painted, powder coated or brand new so its ready to fit. I'm off to collect the rear beam and fuel tank today from the powder coaters, so I will get both of them built up and ready to fit as soon as the shell arrives.
I hope to finish the wiring loom next week, I've spent countless hours on that alone but hopefully when I fit it everything will work first time and same me a lot of time.

Spoke to the body shop today and they told me the shell is being delivered tomorrow :-).
Can't wait to get cracking on it. Picked up a load of bits from the powder coaters this week, I'm well impressed with the work they've done. No pics im afraid as I'm leaving it all in the bubble wrap untill there ready to be fitted.
Engine is pretty much finished and ready to go in as is 95% of the rest of the parts.
Once I get back from lemans I hope to have the car rebuilt in about 3 weeks. Guna be some late nights I think.
Can't wait to see the pics of it fully painted

To be honest I've always fancied trying the twin lamp grill as the headlights never seem to sit well with the grill.

Been sat waiting for it to be delivered since 4pm. At least I can stop waiting now lol.
Paint is looking good but I'm abit concerned that the rear arches arnt fitted and blended in before the paint went on.
Unfortunatly I've got to work tomorrow so won't be able to go see it.
