View Full Version : my 400 bhp nova turbo
well its about time i started a project thread on my new nova.
i own a garage in south wales and ive been tinkering with vauxhall's for about 10 years now, my most rescent being my mk4 c20let astra van on the cover of total vauxhall last april (pic below).
a few of my mates own nova's and tell me about track days ect (and are on here corsa kid his brother gary and will f) so when this nova came up i didnt wanna miss it.
the plan is to build the nova using my c20let out of my van it rescently pulled 386bhp on a detuned 0.9 bar of boost. ill put up some specs of the engine in a bit some pics first to get you interested

one awesome nova shell :D you know my thoughts 386bhp @0.9bar going to make for one ver very fast nova. im going to sturggle to keep up :(

the shell was fully seam welded and fitted with full harry hockley strengthening kit it was done and painted 3 years ago and left in a barn in swansea

there's a few nice little subtle touches on the shell like the smooth slam panel and single wiper smooth scuttle.
its got a mk4 astra rear beam and disc brake set up striped of all bits not needed(springcups ect) fully poly bushed, avo coilovers, pollycarb windows, ill get detailed pics of everything up tomorrow

no not bbs their not staying on there ive got speed lines painted the same colour as the cage common i know but i love them on the nova's

the brakes are absolutly massive and they fit behind speedlines as well they are willwoods with 310 mm belled discs, very impressive bit of kit wil be better when its finish see you down the garage in a bit ;) :thumb:
yea the van spat the diff out the side of the bellhousing on a f28 2 years ago at pvs closing the quater for 1 1/2 hours to clean up the oil:cry: (sorry to every 1 in the que) im down the garage now ill get some descent pics of the brakes and shell today

i managed a 13.9 111 mph but it had a missfire at high revs (boost blowing the spark out on the plugs) which wasnt bad for a 1500kg van running 20 inch wheelslol

I was thinking that cos he was camped across from us and brought it on a trailor with no front bumper on it, side exit exhaust at the front too iirc and sounded like a banshee howling up the strip:thumb:
As already said the little touches to the shell like the battery tray and the lowered tie bar mounts built rather than bolted on have impressed me so i will definately be keeping my eyes on this one, top work so far bud but i hope youre gonna build some lead into the front end to try and get the power down lol

managed to mount the corsa servo and master cylinder and start making metal brake pipes today
oh and cut out the chassis leg for the alternator clearance

Thats awesome, as above what extra work was required to make the mk4 astra beam fit or are they the same dimensions?
That looks ace mate! loving the battery and smooth bay!, breather set-up on the van also looks very neat.

is a bit of work but no tot bad
^^Any gen on a "how to" or a rundown of whats needed, im guessing its for running coileys on the rear and doing away with the seperate springs on the rear?

the inlet is a cossie one so yes it is tried and tested it was fitted to his van and was very very effective 400 bhp on a detuned map 0.9 bar :eek: When the engine was built and specced for 2 bar of boost :cool: so there is a lot more potential inthe enigne but i think he will keep power around 400 bhp as he realises traction is going to be an issue as it is! even with a diff, in will be an awesome car when finished
that is very clean and looks great so far... will be keeping an eye on this thread

400bhp at 0.9 ! thats mad ! turn it upto 1.5 then !! what torque was it putting out ? Yeh thought you were from WCC, nice little set up you have there, went down there about 6 months ago with a mate to get a de-cat made.

yea its laggy but its mad when it comes on boost it doesnt tail off at all till it hits the limiter
thinking of going for a gt30 in the nova get rid of some lagg

the inside is a flat yellow the out side is renault clio cup yellow cant see it in the pics but its a bit like a pearl yellow

The fact the matrix holes are welded up may also impede this!;)
descent progress finally !!!!!!!!
last night i welded in my f28 mount had to cut the chassis strengthening plate to get it right on the chassis leg tok a while but worth it for piece of mind also cut out the chassis leg for alternator clearence and plated it up
then at 11pm last night corsa kid and i painted them,

i fitted the engine this morning went in easier than i expected
tried to put the turbo on NO CHANCE!!!!!! it wont fit past the cross member
gutted goner get a gt30 and nortec manifold for it now.

fair play, Vaux-al spent a hell of a lot of time building that shell and what a perfectionist. i remember it as a humble standard shopping cart, i did try and get him to finish it. be good to see it on the road, especialy in that clio sport paint. G8WCC all you need to do is shoe horn that engine in and off you go ;)
i think al might have the build pics, il have a word with him, tell him to add them here
turbo would be extra cool fitted over the gearbox, would solve a lot of problems and help cooling.... awsome work so far mate..

cant fit it abovr the gear box got a big chargecooler sitting there would be cool though

fitted a few goodies to the engine today cossie inlet and charge cooler its a tight fit on the bulkhaed but it squeezed in there

their tight but they will fit without kinking will have to run them around the back of the cooler

Some nice touches gone into this, not going the normal way round doing things which is always nice to see.
Only bit of input I may be able to give is using the 2wd Cosworth plenum cover, the limit of this unit on a YB is around the 400hp mark, swapping to the 4wd plenum cover or even better the late EEC4 plenum might give you some good gains due to flow restrictions that I feel might still be there even when used on a let.
I've read your swapping for a T28 though ? if so maybe it won't be a issue but its still worth mentioning, the other 2 plenums are a direct fit although the Cosworth throttle body (if thats what your using) will need slightly modifying if you go down the EEC4 plenum route.
If you have any issues sourcing those parts if you require them drop me a PM and I'll point you in the right direction.

thanks for the advice will keep this in mind im gonner down size to a gt28 in the nova looking for around 350 bhp so it should be ok but again thanks always nice to speak with people who have tried and tested these things:thumb:
the charge cooler was made by a+h fabrications cost around £1200 with the swirl pot and pump.:eek:
the silver gsi is will f's beast had to redo the back box for him to pass the noise limit at track days lol.

It made 323bhp with 350lb-ft @ 5k running 22psi (couldn't go any higher due to blowing plugs out) Good choice of turbo as mine struggles for grip with quaiffe in it. Having an avcr fitted in a few weeks and like you hoping for around 330/350bhp :thumb:
My lets running a gt2860 built by owen develompents. is it very bad for traction i was looking at a gt2870r but if yours is making that power the 60 will be fine. out of curiosity how much did they charge for your turbo and wot manifold you running with it?
It still spins in 4th at 70mph if it's damp and the cars running 195/50/15 track day tyres. 1st/2nd it's doesn't grip even in the dry, only becomes driveable when in 3rd lol I'm hoping the avcr will help bring the boost in smoother and make it better to drive?
It's got a nortec manifold with a 38mm turbosmart external racing wastegate.

A AVCR will allow you to be able to set the boost vs tps as well as it also being gear dependant.
Emerald and Autronic 2 name 2 ecu's will do it themselves so it saves the hassle of installing a avcr, I'd think that Omex has the same facility.
Basically you will have similar control like you do with a NA engine, obviously with bucket loads more power IF you press the loud pedal harder, simple stuff really and amazing once you have experienced it.
I was a passenger in Rob (SBD16v) astra at Mallory and it blew me away how well it laid nearly 400hp down, Olly was lucky enough to drive the car and I believe he felt the same about it.

Mine is running 240hp on a superchips phase 1 chip and that struggles for traction in 3rd on 15" track tyres. Without using an ECU that can bring boost in depending on throttle position surely its wasted power? Im curious to know what others think about this and what your view on it is? Obviously i think we would all agree that when traction finally arrives its not going to mess about. Keep up the good work mate.

Your not wrong... hopefully mine will be better once the avcr is on? will have to see. If not might turn it down as it's all well and good having the power, but no good if the car can't put it down.

It still spins in 4th at 70mph if it's damp and the cars running 195/50/15 track day tyres. 1st/2nd it's doesn't grip even in the dry, only becomes driveable when in 3rd lol I'm hoping the avcr will help bring the boost in smoother and make it better to drive?
It's got a nortec manifold with a 38mm turbosmart external racing wastegate.

that what ive done. gives you more room for having big turbos and manifolds. just have to use bonnit pins and make a suport for the grill.

You can chop that down to. I wedged in a piece of box on mine. I had to later on add in so diagonals on the join to strengthen them as the welds started to crack but its been fine since...

That Corsa was done by Tornado Motorsport wasn't it ? or I think thats their name ! as they make cages for off roaders I feel thats a touch overkill on a corsa due to the added weight, just my opinion ;)

When Jay made Gavs manifodl he had to slightly "modify" lol the crossmember, everything is close but its not touching ! or is yours a case of the crossmember needs to go sort of problem ?

JB i would agree on the weight issue of a cage that 'industrial' and gav's turbo setup still makes me hard, not a great deal of modification needed to the crossmember either.
This is the thing, the whole idea of us building these pocket rockets is to keep the weight down thus making them faster, unless that cage is made from T45 which I doubt it is but I'll stand corrected if wrong its going to add massive weight and that won't do the handling any favours especially if its big block.
Ofcourse the problem with this car might not leave many options but to refabricate a xmember, I have a picture in my head but I can't describe it but either way it would require the engine being removed and some 10mm thick plates being welded onto the chassis legs (sort of like the HH kit plates) but going a inch or so lower where they meet the xmember, you could then use a bit of box or tubing to make a new xmember but it would already be in the right position for the tie bar mounts etc so you wouldn't need to make drop brackets.
I am **** at explaining things and I've only thought of that so I cant even find a picture of something similar, for some reason I have the Firges Sport nova in my head so I'll see if I can dig out the build pics for that but last time I looked most of them had been removed :(

thanks for taking the time to dig out some pics for me to get some ideas they will come in handy as i cut the cross member today only to find out that the exhaust side of the turbo then lines up with the front tie bar brackett (doh)
so i made a phonecall to a friend of myn who owns blueprint performance
he has a mk2 astra let running a turbo above the gear box he then told me to mock up a manifold using the top part off a xe send it to him and he would make a tig welded versin for me. so i set out with my xe manifold a t4 flange some collectors and some stainless mandrel bends and mocked up a manifold let me know wot you think.

The Focus world car runs the turbo over the box and its something you see people doing with Zetecs these days with good results. My concern would be having runners that long, I don't know what the implications of doing it that way would be, it might work or it might not and I'd just be worried that its a lot of work for it not to work too great.
Do you think you can get a downpipe in there ? I presume you would run it round the back of the engine ? when we sized up Gavs the linkage would be in the way using a 3" downpipe and where his is seemed the most ideal solution, obviously though it was pending the fact that Jay could make a manifold to suit which he did.
As Gavs on a GT40 and i'll guess thats either smaller or similar sized you could just run it where he has, your in a better position though as you wouldn't have a intercooler to worry about like he has so you won't have the issues he has with mounting the rad etc..
As you don't seem too fussed about cutting the car up to make stuff fit I feel you have a few more options but without saying copy Gavs design ( as he'll kill me ) I think its a good option.

i think itll work ok if not better as you say the zetec have very long runners i.e primary design manifolds etc theyy do normall y have 4-1 but i think its a pretty good solution and solves the issue of space etc regarding crossmember /tie bar fouling and downpipe angles, this has no heater matrix pipes etc and a high inlet manfiold so i think he could posibly get away weith running 3" round behind enginge would need a bit of messsing about but doable i think, ohhh and **** loads of heat wrap

gav's is well nice the manifold looks amazing who made that?
the owner of blueprint performance has 1 like this on his mk2 astra it makes over 500bhp im not sure of the torque but he did say there was a massive torque gain when he moved the turbo. i think ill give it a try if it doesnt work ill go back to the drawing board, with regards to clearence a round the back of the engine there is enough room because of using the cossie inlet and standalone.
there is a track day at castle combe on the 21st of feb its close to home so i can have a good test day with it and pop home if we need any parts ect

Gavs manifold was made by Jay @ Nortech.
He hasn't moved his servo and m/c so there isn't a lot of room around where you have mounted yours, we looked at mounting it in a few places but it made sense to try and keep the weight in front of the wheels as its main purpose will be drag racing.

i agree it makes perfect sense to keep the weight towards the front
i rang nortec and they quoted me £700 to make a manifold and a 4 week turn around happy with the price, i think ill give it a go like this for now if it doesnt work or i have problems ill get back on the phone and order 1
its all trial and error at the minuite like i said ive got a testing day an the 21st so wel see how i get on i specialise in custom exhausts so its no problem making another 1 lol
this was very much wip. all links up onto the bottom of the chassis rails. bar welded in lower to drop the tie bars without spacer blocks. will get some painted pictures up next time the cars apart

I was chatting to Gav earlier about yours and his opinion was your manifold would be fine, I've said I'll point him this way although he doesn't actually use this forum. He didn't seem too fussed about exchanging ideas, infact he did say that Jay already makes a "sidewinder" manifold similar to what you want
good going with the turbo location, added bonus is it'll help cooling, one of those posh turbo jackets would be a nice touch too...

In extreme cases those turbo jackets can keep too much heat into the turbo which isn't a good thing, better of just fitting some sort of shielding around it if you dont want other items to get too hot :thumb:

well you were kind of right just got in from the garage messing with the nova but not cutting anymore up (yet) .
i was toying with the idea of a jacket but as you said if they keep to much heat in that cant be good. might try making a stainless shield to wrap round it.
i spoke to kirk again today just to check were the best place to put the lambda/mapping probe, and he did confirm that he had good torque gains from running long primaries to his turbo , thanks for checking with gav too (good for piece of mind). his astra is cool the inlet is something else totally custom built from scratch. im trying the front bumper on tomorrow see how much room ive got i know theres no inter cooler but the pre rad for the charge cooler is massive hopfully wont have to cut to much of the bumper
will post pics up tomorrow night hopefully not so late.

i tried a few places to mount the turbo but with clearence issues that seemed like the bect place ive mounted the wastegate and braced it all up ill get some more pics up later as i cant up load them on the garage computer

the boost pipes are in on the pics mate they dont need to run to the front of the car as its running a charge cooler did think about moving the header up in the scuttle but the battery , swirl pot for cc , pump for cc will be sat up there so not goner have much room left up there either.
of course mate, sorry i must have missed the pics with it all plumbed in! loads of room o/s inner wing for the tank!

the charge cooler itself doesnt need cold air the water that runs through it is cooled by the pre rad which is the 1 in the pic the engine rad sits behind the pre rad the back of the bonnet will be spaced up and there are louvers on the bonnet so the air will flow in through the louvers and grill and out through the spaced rear end of the bonnet hopefully this will be sufficent cooling the pipe work running through the front panel feeds the charge cooler

I think I remember Kris saying you work at, or own a Powerflow dealership, so I presume you'll have plenty of silencers in there to keep it below the regulated 98dB's for trackdays etc?
that's right mate i own 1 in newport its tricky keeping 3" quiet but should be able to keep it under 98 hopefully the screamer pipe wont be but the exhaust will lol

Looking good, make sure you plumb the wastegate back in using a flexi joint if you can but atleats make sure you plumb it in as you'll never get through a drive by with it un silenced.

yea goner put it back into the down pipe used to get big flames from it un silenced not good under the bonnet

Minus getting the engine going and all the front end back together is there anything else that needs doing ? as regards to the screamer pipe personally i reckon it'd be ace if you routed it to come out from under the front bumper :) simply brilliant build so far though !
moved my rad today (bit more central) mounted my oil cooler and finished plumbing in my pre rad

this is a very nice build. you clearly are gifted with some metalwork fabrication skills.
why have you contained both the turbine and compressor under the same heat sheild? would this not encourage the hot air to heat the compressor side.

i did think about just shielding the exhaust side but its goter pass through the charge cooler after the turbo so the air will be warm at that point of the carge system anyway
thinking about water/methenol injection to help with charge temps too
cant wait to see this on a strip!
