thought i may as well do a project thread for my astra. I bought it as a standard mk3 gls in good nick for a car that had dun 92000 miles. It got locked away in me garage for a little while before i started on it. I started of by pulling the engine out and doing the clutch and cambelt and of course the obligatory fuel pump mods. I also fitted a n/a inlet manifold because they are much better flowing then the turbo ones, and make routing the boost pipes easier. When the engine was back in i set about making all custom made turbo pipes and also fitted a shortened focus st intercooler which fitted nicely behind the bumper. I also lowered the car 60mm on jamax springs. It was then i set about tuning her up, now it was on the road. This basically means i drove up and down a nice long bit of road turning up the fuel pressure and then balancing it out by turning up the boost, its now been running at around 25 psi of boost for over a year now with no problems:) ill be putting pics on soon.

yea the white ones looked fecking great, sadly i hit a massive pothole on the way to corby, it bent the inner and outer lips, tyre was flat in the morning :( not happy

Were they TSW big deeps by any chance, last time i saw it, was on the other alloys looked good on the second set, shouldve gone back and gotten pics and measurements of the pothole as you can claim from the council for damage caused by them!

Shoulda persevered mate, a lad i know killed his alloy on his cav turbo and claimed off the local council, he took detailed pictures of the hole, place in the road, measurements of width, depth, the lot and he got the tyre, wheel, bottom arm, fitment and four wheel alignment all paid for:thumb:

yea not bad then :). yea the thing was it was ok till i came out to it the next morning wen the tyre, i was really pissed of then :( i went down the same road a couple of days later and they had already filled the pot hole in :(

looks tidy, my td nova is now running 25psi, goes well but I have a 1.7td to go in as I would like to run less boost+ more power ... 25psi just seems to much lol

just a bit of an update on the astra, some future plans :)

this is the 5th gear from a f18c which gives me the 0.71 5th gear that i need to get the longer 5th that these diesel astras really need.

this is the standard ihi rhf4 turbo on the the izusu

and this is the turbo im guna be using, its from a daihatsu fortrak 2.8, its an ihi rhb5 witch is basically the model up from the standard rhf4, its compresser is about 25mm bigger diameter which i hoping will mean it holds the 25psi boost for alot long giveing me higher bhp then i got out of the standard lump which was 109 hp and 170 ftbl of torque:)

Nice project mate, should get a fair bit of power and torque with that turbo on there, you say your rebuilding the engine, what are you changing or just wait till you open it up and see how it is ? Any ideas how much power you are going to be aiming for ?

yea cheers mate, doing the usual things headgasket cambelt water pump, but im guna be doing some work on the head and hoping to get some big end bearings. bit gutted i missed out on some +0.5 mm pistons which would have been nice. my target is atleast 200 ftbl of torque and around 130 bhp:d we shall see

an xe would be quicker but if you give it the izusu lump and turn up the boost, it wont be far of the performance of the xe and you`ll hav the added benefit of great fuel economy, mine still gives me 35-40 mpg and thats with my lead foot :)

I can't believe I've missed this... Derv power is where it's at! I used to love my old 306 Dturbo-s, had it running 1.2bar, adjusted the pump and compensator, along with 2.25 stright through powerflow exhaust and pipercross filter and had it on the rollers at a healthy 118hp. still did 50+MPG.

Will be interesting to see you're engine take shape! Keep the petrol heads at bay, and keep up the good work!

that engine that you have out of the blue astra with diesel wrote in black on the top is a gm engine not an isuzu, i hope ya dont have plans in rebuilding that and tuning it.

this is what it looks like in the head, i was worried that the turbo was going to sit too high but as you can see in the pic, it sits about 2" lower then the top of the rocker cover.

Dude if your planning on running the turbo like that it's got 'i'm going to snap and fall off written all over it' unless it's heavily braced to the engine but still even then I would be wary.

I take it that the turbo wont sit below the manifold in the normal fashion then, and i have no doubt it will be made to work as im sure you will have Luke casting an opinion over it too lol

looks good love watching this come on,curious as i can whack my boost right up and its the fuelling whats limiting the turbo so how are you planning on increasing fuelling to compensate more matey?
are you looking at the pump side of things?

no iv never had a problem with the fuelling, have turned your maximum fuel needle up, i found that when you are running around 25 psi, the turbo can`t hold the pressure up that high for long, mine starts dropping of around 3250rpm

Have you done the white ring then Sam, my old one is holding 20 psi without the white ring done, when it went on the rollers the operator said dont change a thing fuel and boost are fine (albeit it was only running 17 psi at the time) and that holds well till higher in the revs and it peters out a lil bit!

i dont have a problem with my fuelling though a smuch as i try i cannot push more than 21 psi from mine,
im led to beleive that the pumps restrict these to further gain,also read somewhere that lucas did do larger injectors that fit these and larger pump internals

For give me if I'm wrong here ( bearing in mind I see many turbo and turbo installations daily) but when I see the weight of a turbo and you say it doesn't weight that much but trust me it's heavy enough(and exhaust) hangine from a plate whether it be 10 mm or not I see trouble. The exhaust manifold turbo and exhaust are subject to alot of vibration during opperation. IMO that will at the least crack something - be it the manifold studs the bolts for the flange plate or the flange plate it's self trough vibration. I would be happy for you to prove me wrong though. Most tubular manifolds suffer from cracks no matter how well they are made and you need the best support from turbo to engine that you can have to help this.

the lifting eye looks a good place to make a bracket,i agree it could do with a bracket,big power cossies always run supports and i know of a focus zetec turbo that had to have one as it was cracking the manifolds due to not running one

cheers for advise mate i will see about making a support bracket, i can see what you mean. i dont think the manifold im making will be the week point but like you say the casting around the bolts on the original manifold will probs be the week point. im gunna hav a play with it tomorrow, ill get some pics up so you can have a look :)

unsure as ive had 4 corsa tds and a astra td and the cav and always seem to get the same response though they all had different characteristics
one corsa dumped itself sounded awesome,my cav whistles like mad,
one corsa was awesome just span wheels all the time,was the best out the lot had mega torque though all seem to run around same psi

My 1.7 held higher boost than the 1.5.. I touched 30psi once of twice and it held 27-28psi

That were running No actuator, No white ring and half a turn of the max fuel screw, oh and not much of an exhaust... She bloody flew in the of Nova!

yea mine ran without the actuator working when my boost controler fell of, but even then it only peaked at 26 psi, so i think the spring in my actuator is a bit soft

finally got something done towards getting my new engine and gearbox finished. Now because im having problems getting the last parts that i need to rebuild the bottom end of my engine i thought i would have another crack at my gearbox.
its been sitting in my garage for a few months afder my last atempted at changing the 5th gear on my f20.

my f20 came out of a mk3 astra gsi cus these have a 3.45 final drive, the 5th gear is out of a f18c which was fitted in a mk3 cavalier 1.7 td, this is going to give my the longest 5th possible. good for fuel econemy, also because iv used the the f20 with the longest final drive, it means the first four gears are closer the standard which means better acceleration :)

yea the rhb5 is an inch bigger diameter then the rhb4 and this rhb6 is an inch bigger then the b5, so yea its got some potential, i think when i get the new engine in and iv got me currant one out, im going to use it to make a sexy tubular manifold for the new massive rhb6 :)

ok as promised here what i did today. i was intending to clean the engine bay up and reroute alot of the wireing but i just wanted to get the engine in cus iv got alot of work still to do with plumbing the turbo in.

first of heres the new bigger front anti role bar its 8mm bigger diameter then the standard one

should be fine tbh, diesels are pretty quiet due to the low exhaust temps, even lower after a turbo, mine is basically a straight through due to the diesel smoke blocking silencers, and it's quiet than my 1.6 used to be with the silencers working.

Injectors all go in the correct way round etc? Might have a bad one, letting too much fuel through as soon as the pressure comes up a bit? Tried turning the fuel down a tad see if that makes it any better?

they only go in one way round :wtf:. we also changed all the injectors and the return rail, plus we turned the fuel down that much it wouldnt actually rev u any more and yet it still smoked. also its not burning oil or water its definitely fuel.

the return rail was changed as we figured it could be blocked and excess fuel being dumped into the engine. however that wasnt the case.

then i figured maybe the N/A cam ran alot of valve overlap. this also is not the case

now going to try advancing the fuel pump

not a clue, the reason for the change is i thought maybe the valve overlap utilised in N/A engines may have been causing the antilag effect

yea its running sweet, its only on 8 psi of boost at the minute but it holds it right the way through the rev range :)

roperstun- obviously it spools up a bit later then with the standard turbo but its only spooling up about 200-300 rpm later, but the with the bigger turbo it holds boost all the way through the rev range so my bhp figures should be much higher then the old engine. cheers adam yea its guna be pretty crazy at 25 psi :)

thats not bad tbh 200-300 later mine spools up at 2300 ish now if pussey footing it around. think ill be investing in a bigger turbo at some point then put the frights up the XE boys

the last engine was 170lbft of torque which should get the xe's twitching. hopefully the bigger turbo will get the bhp up there a bit. took a fair bit of head scratching but got there in the end, it did pull well for "standard" boost pressure

ok so iv been having some problems with the clutch slipping since the new engine has been tuned up, so iv had to strip it all out.

and there it is, im having the flywheel machined down a little bit so the pressure is putting more pressure on the friction plate

Told my boss about this issue and he made the same mistake when he were younger, he had to re-machine a recess for the clutch to fit in to duplicate the original! but atleast it will be good when done! :)

Yeah shame you don't have the matching flywheel for the clutch because you could use that for guidance for making the isuzu flywheel work.
