Its still not finished, need to go through to the turret tops with the cage and finish the seam welding throughout . The plating kit has been added to the bay.

The cage is a custom cages jobie, like i mentioned still isnt finished would probably be sufficiant as it is though! ive been on with it for 12 month now.
I did see the shell at eurorallye (its only 10min down the road) wasnt a bad price considering.

Not much of an update. Car was taken down to my mates bodyshop last week to have the shell finished. EVERY pannel is being removed and replaced with carbon and the cage is getting finished (semi space frame) a hoop is being made to hang the engine from along with tie bars. The rear is getting and independant setup fabricated. Going to look similar to the golf in the pics below. Will get some wics up when work commences.

Ive nearly finished the engine just waiting for the dry sump to come from martyn bowyer. Need to order my diff so i can get the box finished.

Not much of an update. Had a quiet half hour last night at work so decided to make a start on modding my cam cover for the dry sump system

Started like this:
http://i227.photobucket.com/albums/dd315/ste_ed/Image006.jpg

Removed the plate with the breather on from the underside of the cover by drilling the rivets:
http://i227.photobucket.com/albums/dd315/ste_ed/Image009.jpg

Removed this with the angle grinder (going to use this piece as a test piece for welding not sure what it will weld like being die cast):
http://i227.photobucket.com/albums/dd315/ste_ed/Image012.jpg

I then clamped it up on the bridgeport and milled off the excess ally:
http://i227.photobucket.com/albums/dd315/ste_ed/Image018.jpg

This is as far as i got:

http://i227.photobucket.com/albums/dd315/ste_ed/Image019.jpg

Going to make a plate tonight to fill the hole, may even get chance to fire up the AC set and weld it in. Still unsure whether to remove th oil filler as well as it wont be used? Opinions?

Off to bed. Night :)

Adam
12-03-08, 05:41 PM

Made a start on fitting the diff and new seals. Cant finish it yet due to not having the final drive bolts!

Take 1 straight cut gearbox

http://i227.photobucket.com/albums/dd315/ste_ed/DSCI0186.jpg

A 4:18 final drive

http://i227.photobucket.com/albums/dd315/ste_ed/Crownwheeelpinion.jpg

And a tran x diff with f20 side gears so i can run equal length shafts :D

http://i227.photobucket.com/albums/dd315/ste_ed/Shaftindiff.jpg

And a seal/gasket kit

http://i227.photobucket.com/albums/dd315/ste_ed/Newseals.jpg

Remove turret from box

http://i227.photobucket.com/albums/dd315/ste_ed/turreton.jpg

http://i227.photobucket.com/albums/dd315/ste_ed/turretoff.jpg

Next remove the gears. Some of you may notice that the end of the box isnt the same as most f13's. Thats due to it being an f10 ge****t in the f13 casing. Had to do this as the f10 casing isnt suitable for the 1600.

Remove the c clip and press the pinion gear on

http://i227.photobucket.com/albums/dd315/ste_ed/Pinionon.jpg

Next was to replace the seal behind the clutch

http://i227.photobucket.com/albums/dd315/ste_ed/Clutchrelease.jpg

Knocked the seal out using a 20mm socket on an extension bar

http://i227.photobucket.com/albums/dd315/ste_ed/Inputshaftseal.jpg

New and old

http://i227.photobucket.com/albums/dd315/ste_ed/Oldandnew.jpg

Next was the diff seals, knocked these out with a 35mm socket like so..

http://i227.photobucket.com/albums/dd315/ste_ed/knockingsealout.jpg

http://i227.photobucket.com/albums/dd315/ste_ed/Preppdforseal.jpg

Done

http://i227.photobucket.com/albums/dd315/ste_ed/Newsealin.jpg

http://i227.photobucket.com/albums/dd315/ste_ed/sealin.jpg

Thats as far as i got need to modify the turret to take the straight to box linkage. As soon as i get the bolts will get the diff in and stick all new gaskets on the box.

Ash
18-05-08, 09:19 PM
Top work! Will you need to get the equal length shaft shortened at all to allow for the smaller block or space the braket out?

Can I just ask, what is the blue gel/grease you've put around the diff seals? I've recently rebuilt my 'box and both the new diff seals are leaking....

t45_ste
18-05-08, 09:38 PM
Because im running a wide track i can keep the shaft lengths standard. Im going to have to make a bracket to hang the bracket off due to only one hole lining up.

The "blue stuff" is called universal blue and is made by Hylomar. Dont know what it will be like on seals. The company i work for (rolls royce) originally invented the stuff for their engines and sold the recipe to hylomar so if its good enough for the merlin engine its good enough for the nova lol .

Ash
18-05-08, 10:49 PM
Ideal! Sorry I didn't reliese it was going to be wide tracked/arched

Cheers for the heads up on the universal blue, I'll see what I can get hold of.

Liking the box setup.
BUT that box casing to me, looks like a 4speed?

t45_ste
19-05-08, 06:41 PM
Its an f13 casing with a 4 speed straight cut cluster, thats why the end of the casing looks like it does. Unless you mean somwhere else on the case?

Adam
19-05-08, 06:43 PM
Ahh right, yeah the casing is a 4spd type.
So are you just having 4gears?

t45_ste
19-05-08, 06:56 PM
Afraid so. Probably going to be the biggest draw bak of the car, not much in the top end. Once the cars built i will start saving for the 6 speed kit probably.

t45_ste
20-05-08, 08:53 AM

Off to bed now, bloody nights. When i get up im going to press the nova hubs out and the cavalier hubs out there carriers. Can then take them into work and machine them for the group A bearings :) .

t45_ste
23-05-08, 03:07 PM
Not much of an update. Still trying to source the diff bearings, might have to go direct to vauxhall? Made myself a tool for tightning the diff nut, made a blanking plug for the hole where the speed sender lived and did bit more on my cam cover. Heres a few pics:

From this:

http://i227.photobucket.com/albums/dd315/ste_ed/toolplate.jpg

To this:

http://i227.photobucket.com/albums/dd315/ste_ed/tool.jpg

Sender plug made from alumium

http://i227.photobucket.com/albums/dd315/ste_ed/bar.jpg

voila

http://i227.photobucket.com/albums/dd315/ste_ed/plug.jpg

http://i227.photobucket.com/albums/dd315/ste_ed/plugin.jpg

Made a fixture for my cam cover so that i can weld the piece of ally in level, also elongated the whole as its easier too make a plate.

Just drilled and tapped a piece of 10mm steel. Used m8 bolts to hold eiher end down and three m8's to level the plate up. Simple.

Done a bit of work on the inlet today

Firstly used the ac tig to weld up the vacum take off for the servo

http://i227.photobucket.com/albums/dd315/ste_ed/Weld.jpg

Then opened up the ports on the inlet to match the gasket as the cylinder head has also been matched.

Before

After

Cylinder head (excuse the crappy photo)
http://i227.photobucket.com/albums/dd315/ste_ed/Gasketonhead.jpg

Heres a photo of the inlet on port 4. Smoooth
http://i227.photobucket.com/albums/dd315/ste_ed/Port.jpg

Waiting for my new studs and nuts from vaux so i can bolt the inlet side of things on. Iv also been stripping dow the taperd bodys and cleaning them up. Sat down and wrote down my full engine spec:

Bottom end
SBD dry sump kit
Ultra light fly wheel
SBD multi vee pulley with crank sensor
ARP rod bolts
Steel con rods
Omega 80.00 mm forged pistons
SBD steel idler rollers
Cometic 1.3mm laminated metal head gasket
SBD starter motor

Top end
ARP head stud kit
Ported and polished cylinder head
SBD Titanium valve cap
SBD valve spring platform
Bronze valve guides
SBD double valve springs
SBD solid cam followers
SBD underground shims
Pair of SBD/Kent 295 degree, with 11.60mm lift cam shafts
SBD/Kent vernier pulleys
SBD/Jenvey inlet manifold
SBD/Jenvey Taper throttle body kit with 90mm trumpets
SBD fuel rail
Peco cream injectors
MBE 967 engine management
SBD wiring harness
SBD ultra small alternator and mounting kit
Modified cam cover for dry sump system
BTB exhaust manifold

Im unsure whether to sell one of the 295 cams and buy the 11.90mm/Lift 300 degrees duration?

Any body running this setup? Comments?

Thanks for looking

Hi Steve.

First time I've had chance to catch up with this thread, and it's looking like a most interesting and unusual build.

I'm looking forward to seeing the way the shell develops, it will be interesting to compare it with mine.

Your engine spec. is precisely what I will be looking for if I go small block with my Nova (although I still can't decide which motor to go for).

Talk to you soon.

Ive made a start on the fuel system just waiting for my cell now so i can finish it.

Welded the car to the jig and set the height it will run at. Its unbelivebly low. 4ft from the ground to the roof of the car.

Bought a new seat as well :)

Car sat on frame, hub carriers have yet to be welded to the frame:

Lazer cut hub carriers are to hold the hubs in position whilst the cars are build around them:

The cars welded to the frame on 3" blocks. This will be the cars ride height but will be able to adjust another 2" down:

I'm running a very similar ride height on my saloon. Because I'm running turrets at the rear I've moved the top mount higher to get plenty of shock travel but fronts obviously I can't! What are you planning on doing - running much shorter shocks so they don't bottom out? What are you doing regarding driveshaft angles?

Cheers.

I'm running 16" cav turbo rims.

I'm running an 20XE on f28 for now but will be converting to rwd using escort running gear in the future so not looking for a permanent solution for the driveshaft angles. I'm only running around 180bhp so will just see how many cv's I eat!

How do I go about measuring up for the custom shocks? At the moment I have avo's on there with an 8" spring wound right to the bottom and I want to come down at least another inch.

This is my height at the rear (tape indicating std hatch box arch) that I'm wanting to match up front with preferably a slight nose dip. Its pretty much max for the std height of the inner arches.

I will try again!

As promised i said i would try and post a few more pics of what we have been upto with the car.

Firstly we had to get all the hub carriers mounted on the jig in the correct place, these allow us to build the car up with out the wheels on and hold everything square and solid. These are 6mm lazer cut with a 90deg support bracket. The pcd is 4 x 100 (obviously) these are cut to suit a 17" wheel with a 50 profile tyre.

We had to find all the centrelines of the hubs by building the car up then taking all the measurment from a datum point (a piece of box across the front tie bar mounts).

http://i227.photobucket.com/albums/dd315/ste_ed/rearplate.jpg

You can see in this pic where the centre of the wheels sit in relation to the shell :)

http://i227.photobucket.com/albums/dd315/ste_ed/frontwheelheight.jpg

And the rear

http://i227.photobucket.com/albums/dd315/ste_ed/rearwheelheight.jpg

Now everythig is sitting how it should we could make a start on the hub carriers and wishbone's.

Firstly we needed to make the hub carriers. Wev decided to use the standard stub axle to make sourchig bearings and spares easier.

We originally had the bent up from a flat piece of 6mm lazer cut plate, but the press break wasnt doing its job properly and not leaving them square  My mate has ended up tigging them together. Afraid i dont have any progress pics. They arnt quite finished yet. Heres what we have for now:

Side view:

http://i227.photobucket.com/albums/dd315/ste_ed/hubcarrieronplate.jpg

Top view, theres still a plate to be welded on the top:

http://i227.photobucket.com/albums/dd315/ste_ed/stuaxle2.jpg

The tubes than run acros the top and bottom of the stub axle carrier are CDS, they still have to be welded on the inside of the carriers.

These then have steel slugs with an M12 thread pressed ino each side and pudle welded into the tube, these welds have been polished out cos im a poof.

The slugs were knocked up on this baby:

http://i227.photobucket.com/albums/dd315/ste_ed/lathe.jpg

Voila, 8 off m12 slugs, these all had o be an interfearance fit in the tube with a 45 chamfer to get a decent penetration with the weld.

http://i227.photobucket.com/albums/dd315/ste_ed/8x12mminsert.jpg

Whilst on the lathe i had to make 8 nylon bush's and 16 nylon washers  very time consuming as i aint no machinist im a leccy lol

http://i227.photobucket.com/albums/dd315/ste_ed/nylonbush.jpg

Christ that will be low!
the rear frame looks trick as funk.

t45_ste
05-06-09, 08:01 PM
It was then time to make a start on the wishbones.

Started off by cutting 8 lenghts of the same CDS tube that we used on the stub axle carriers. We then profiled one end of each tube. I also parted off 8 32mm pieces of CDS to used for the bush housing.

I then welded the 32mm pieces to the profiled end of the tube:

http://i227.photobucket.com/albums/dd315/ste_ed/endweldedon.jpg

No bush:

http://i227.photobucket.com/albums/dd315/ste_ed/endon2.jpg

Once all 8 were welded up i could press the nylon bushs in using the enerpac. These have to be aight fit as i donnt want the spinning in the housing.

Going in:

http://i227.photobucket.com/albums/dd315/ste_ed/pushingbushin.jpg

Finished item:

http://i227.photobucket.com/albums/dd315/ste_ed/bushin.jpg

Now i have 8 complete bush housings and all the washers i could start making the bolts that hold the wishbones to the carriers. These all had to be made as sets so once the washers were matched up to the housing they had to stay with bolts. So i marked the washers and bushes to keep them in these sets.

I started off with 32mm high tensile bolts i then turned them down to match the inside dia of the bush and washer. The length of the turned down part is determined by the width of the washer and bush housing. The rest of the bolt was then turned down to acept an m12 thread. I dont have any pics at the min of the bolt un assembled, will get some later. Heres the bolt loosley assembled with the washer and housing into the carrier.

Once tightned up these are the pivot points for the wishbones/carriers:

The next part was to weld the x braces into the centre of the wishbones. Im afraid i have no delailed pics of these.

On the opposite side of the wishbone's there will be 4 M12 fine rose joints. In order to mount these rose joints i had to make 8 slugs with an M12 fine thread down the centre.

http://i227.photobucket.com/albums/dd315/ste_ed/m12fineinsert.jpg

These will be pushed down the CDS tube and puddle welded:

http://i227.photobucket.com/albums/dd315/ste_ed/insertpartin.jpg

All the rose joints are going to be mounted on on 2 hoops that run in the centre of the car. Wev had 16 tabs cut that we will weld onto the hoops, these will hold the rose joints. More to come wth the hoop's hopefully will get them bent up this weekend.

My mates bent the hoop that runs the length of the car, these pick up at the front on the front wishbone mounts. The hoop is where the tank will sit. Very low and central.

http://i227.photobucket.com/albums/dd315/ste_ed/hoop.jpg

Thats it for now, hopefully will have some updates after the weekend but im off to see oasis so may not get much done :D

Thanks for looking

Just a simple question...

Where did the idea come from for the car? Seems to be very well planned out like you have something else you are building it against?

t45_ste

Just kit cars in general. My mate has a bodyshop and has always built custom cars. He's into rods etc.

The wishbones will probably need some fine tuning maybe even re-designing will have to see how they perform. In THEORY they will work...........

was thinking this myself, remember reading about a guy with a ur quattro engine in a golf and he managed to blow up a 6mm thick aluminium plenumn with staged injectors in a similar setup. think he had nos tho and never set it up to stop when he hit the limiter. think he ended up putting some sort of pressure releif valve on it. mabee you could use some sort of bursting disc to avoid blowing up your lovely plenumn if per chance it was to backfire.

good luck with the build.

For The Simps, a few more photos of my seat installation. In my Nova it can't go any further back because of the roll cage bars running to the floor....

Im unsure as it was on the engine already. they will build you one to your design or design one for you.

Give them a ring, the system was just over 1K but that included 2 re-packable silencers.
