exhaust/ manifold didn't fit correctly, so had to cut & weld it, wasn't too much of a job - just cut a cheese wedge shape out of the exhaust, and bent it back on itself on the flip side to straighten it out a little

now she's finished, here's the spec-sheet

Engine:
20XE, Late 2.0 16v DOHC engine with dispack, NGK Super-4 plugs, lightened, skimmed & balanced flywheel (5.1kgs), XE Blue Injectors, K&N Induction Kit, TAS competition solid engine mounts, breather mod carried out. Wizards of Nitrous kit with 50bhp jets and alloy 11lb bottle. Sierra Cosworth uprated fuel pump.

Manfiold & Exhaust
Modified standard 4-2-1 Astra GTE manifold, with Ashley Group-A Competition 2” bore pipework mandrel bent exhaust system with a middle silencer and 2?” straight cut powdercoated black tailpipe

Chassis
1988 Vauxhall Nova Merit 1.2, 3door, hatchback with 31k miles, Stitch welded engine bay, boxed out alternator modification, with 12x chassis strengthening plates welded in throughout the complete shell.

Engine Bay
Stitch welded & chassis strengthening plates added, sprayed in RAL7061 Anthracite, Rocker cover, cambelt cover both Satin Black, Spark Plug cover silver with black lettering. Everything else removed, cleaned & repainted.

Transmission:
F20CR (Close Ratio) gearbox with Quaife ATB limited slip differential with Vauxhall Manual Transmission fluid, Shortened gear lever. Painted black with silver inspection plate and clutch arm

Suspension:
Spax RSX432 race coilovers allround (TuV), height & damper adjustable, lowered to -70mm allround, PolySport bushes allround on rear beam, wishbones and tiebars, GTE rear antiroll bar. Sparco alloy upper front strut brace.

Brakes:

if your shafts are the 22 spline's you use nova outter cv's for the hub & mk 2 cav 1600cc(circa '88) for the gearbox end

those bits didn't really need doing, just a case of getting an "open pit" trackday booked, don't want to go on a sessioned day for its first outting, as I will be setting it up through-out the day, so will be in and out the bits altering the height/ stiffness of the suspension etc

cheers everyone - yeah, the lower valance is the same anthracite colour as the engine bay (got a bit carried away with the spray gun)

it'll be going champaygne when i can be bothered, but as a tracktoy - it'll get chipped etc anyway.

ste - only done 1 of the cesaro's lol :p

scott - its been done over a while, just bits and bobs - i posted this build all at once tho, bought the car in february - took it for its mot in august, so a good 6 months or so.

in preperation for the trackday week tomorrow... sorted gearlinkage so all 6 gears are easily accessible now, sorted the shorting out behind the clocks which kept the engine running after i'd turned off with the key
need a 12v strip of LEDs to attach to my rollcage now, as my interior light is blocked due to windscreen bar on cage

finally (much to ste's delight) rubbed down, prepped and painted my cesaro wheels ready for tyres tomorrow

also - finally a complete engine shot now its' finished (previous engine shot had no water hoses etc), removed cambelt covers and rocker to spray them up again - come up nice, and added a heatshield also in satin black

scott - i only used 2x plasticote rattle cans (my faves) thats what i used all the time on the white nova - god send! albeit - its a track car, so the finish on the alloys isn't really important to me

longlive - yeah, happy with standard power (for now) and just going to go throttlebodies again like last time

i think the tigra wheels are a definate no no, decision is between the cav gsis and the cesaros, now i think its because of the colour of my car - which is why i dont like the cesaros black, maybe they'd look better in silver?

The cesaro shot is the latest shot, as i've lowered the front end moreso, in comparison to the two previous pics.

I think I'm swaying towards standard cav slabs, in which case i'll sell the cesaros on, and get another set for road going...

right, now im not sure on how many different bad paint reactions there are in the world, either way I think my little session experienced all of them!!!

either way - looking alot better (imo of course) now its sprayed a similar colour

local halfords didn't sell the vauxhall champayne colour, so I bought the ford colour, and it's not tooooooo bad (or is it?) lol (untrained eye talking)

anyway, loving the black cesaros now personally, so maybe it was that front valance that was just putting me right off :)

i'll redo it when i have more time, but in time for the trackday - this'll do now

it has just took me about alf hour to look through this thread but its amazing, and the car is amazing, just love it. i would love to see that go round a trak, espacilly as it looks so standard sleeper haha, but good job alot of time and effort put into this project and lets not forget the DOSH lol, but yer perfection, my dads the same lol.

Well - new bits have almost completed arriving due to Royal Mail that sucks.

I now have 600amp cabling, alloy battery tray, both terminals, distribution block all for battery relocation to boot.

New tyres are ready to go onto Cesaros, Cav slabs are sold along with Proxe T1Rs

Swirl pot is here - ready for installation once battery is out of bay

encountered the problem that the front was too low

still the same .... raising the car at the front sorted the problem, as the bottom coil of the spring now sits slightly higher than the tyre wall, and the rears now don't scrub either with the -60s on, instead of the -90s

Knew she'd need some spacers too. Starting to look very well Olly.

Last job on those arches is to skim some fiberglass up inside to prevent the arch skin separating from the inner arch. Once youve done that, sand the lot flat.

it's coming together slowly, well - rather quickly - ordered Facet Redtop fuel pump, and some braided hosing, got an oil cooler and standard pipework - but apparently it'll catch my wheel? :confused:

dash and heaters are coming out midweek, as is firewall (maybe) :wtf:

TBH i wouldnt go near the inner wing. They should be routed from the cooler straight onto the tie bar. Your getting good clearance Chris cos your running 14's. Chris Tunnicliffe has nearly worn straight through his pipes and theyre in the OE clips lol

After buying a standard oil cooler, and pipework, I set about fitting with some advice from Ernie, Lee & Dar as to the routing of the pipework, once I'd found a nice place to seat it I went about making up some bracketery and fitted it securely with rubber mountings, oh and sprayed it up black, as it was chipped

The route we took originally wasn't the route we ended up with, due to the pipework being too short, and when the car was lowered to the floor, the tiebar was pushing the pipe up onto the bottom pully - no good

After alot of fettling with the car down on the ground, we finally got everything clear and sorted, albeit not with alot of clearance... wasn't over joyed, but went with the "as long as it doesn't touch, its fine"

Anyway - new powercable finally came for battery relocation, so I could start the car, to find leaks everywhere, both from the sandwich plate banjo, and the oil cooler threads itself, after investigations it turns out I was sold a duff cooler with hardly any threads holding the pipework onto the cooler itself, so off came the cooler again grrr lol

Spotted a Mocal oil cooler, Mocal sandwich plate, and bits and bobs on CS last night, after a couple of PMs I went down to Milton Keynes this morning at 8am to collect them

You would need to have some -10 fittings welded onto your cooler mate.

Not worth the aggro IMO

Hydraulic hose will do it fine, ran it on my let with jubilees without a problem, not how I would do things now but it did work for me then so i expect you would be fine with it too

Olly that fitting is the wrong way. You can see its tapered. Undo it and have a look at the other end, that should be coned to fit the fitting. The taper should go into the caliper.

been out in garage for an hour, done bolt to stud conversion, with plenty of loctite thread locker! lol , fitted disk spiggot ringsfitted strut brace, finished off oil cooler, fitted filter and checked for leaks - none, and finally done other passenger side brake conversion

had some spacers made up for my wheels to replace the universal jobbies

they're 7mm instead of 5mm, which gave me more brake clearance (but wasn't necessary)

but after a test drive, the front arches were catching too much and didn't want it raising anymore, so i put my 5mm's back on, to take them in all of 2mm (every little helps tho)

also done some more weight saving, completely removed front lips from the front wings

Last weekends work was to source a AX wiper linkage & motor, ended up scrapping the motor and using Nova one for easy of wiring, fits straight on the linkage with no alterations to be made... made up a supporting bracket to the scuttle panel so its well secure and a neat job

Putting the red plug cover back on now, as some bits I've been buying are red - which I don't want to change the colour of, so I guess that'll be my 'theme' - Black & Red

oh, bought some bonnet strut aswell, as much i as don't like them... since cutting out the inner skin of the bonnet - its gone mega floppy... lol

used to hang down on the passenger side by a foot, and kept hitting me head

at least it sits even now!

Bought the TBs and Box from Used Rally Spares wesbite, was also advertised on Motorsport Classifieds :)

That will be in for the trackday next Saturday, TB's won't be though

ive got a very tidy calypso red gte and its in my mind evry time i look at the car just to have the 20 xe in there make it a nice sleeper how much would it cost to have this kinda work done, very interested

I know so so so easy by looking at this project build but i reckon if i attepted it (soon hopefully) would take me months and months and still wouldnt finish it but hey he knows what he's doin

been watching this build for a bit and just have to say well done mate and i am very Jealous as you have just ticked all the boxes on my wish list. it will be a very diffrant car from llandow earlyer this year

Used new bolts and washers to secure it down, don't want this coming loose

Once in place, and "dry fitted" the pump and filter, I knew where I wanted the electrics to enter, so drilled a small 4mm hole and grommitted it

Question, I want to make a little plate for my toggle switches to go on, where my stereo used to be (mk1 dash)... any ideas of what material to use, and where to buy from? thinking a little ally plate? or carbon? or just plastic?

Any ideas?

i have an alloy one if you want...?

Hey Jon - yes please mate, will get you some measurements, I presume its 7" long by 2.5" wide, but i'll double check before you start cutting :)

well what a bugger that was!

took us about hour and half to remove the F20 with the Quaife Diff, but wasn't as simple as most people made out - but then again, tis the first time I've done a box removal with engine in situ.

I was told to just pull the pins from the linkage so I wouldn't have to set it back up again, and all other bits off, jack under both engine box and it will just slide off...

lol lol lol

ended up removing the rear mount completely, and seperating the linkage, seperating the manifold from the mid-section exhaust to get the long bar bolt from the TAS mount.

anyway - it was out, then Steve'o had to go, so I tried to put the new box back in alone... all i can say is lol lol lol no chance

spent about 2 hours trying tho, arms are killing now, and gearbox is still laying on the floor in the bay

so i gave it a coat of black paint seeing as i was packing up for the night, and left it

can hardly type my arms are killing from trying to lift the box onto the engine through the top of the bay lol

will get it done tomorrow, buy some Comma AQ3 gear oil, and take her for spin... do a bolt check, check for leaks, make sure I can select all gears... then onto the next thing i need to get done before Saturday!

in all seriousness though - couldn't have done it today without the help from Olly & Steve - thanks both loads if you read this

within 10 mins of Olly being here, we'd had a bellhousing bolt in, and they were mated, first time, then went in for a coffee then Steve arrived and we continued

unfortunately we had a bit of a disaster with the passenger shaft/ cv not going in due to over exagerrated shoulders on the circular circlip - after 2x brand new CV's - and a bit of effing and jeffing - we were rocking
(also after a trip down to motorfactors to buy more inner CVs lol)

set up linkage, went out for a drive, first of all - my god a plate diff is awesome in comparison to an ATB, feels great the fact its always engaged, much more torque steer, but i love that, kinda tells you "HEY IM HERE - DONT YOU FOOKING FORGET ABOUT ME, ELSE I'LL HAVE YOUR ASS"

very very happy, noise is awesome, diff is amazing - next up is a paddle clutch me thinks!

oh - had to lose speedo aswell, so will be looking how other plate diff users have made a speedo up, due to not having a an open cog in the speedo drive hole! any idas?
