View Full Version : Building a Corsa C C20XE 1600cc Rally Car

I'm just in the progress of building a Corsa C Tarmac Rally Car with a mate - At the moment he runs an Astra GSI with a Bowyer Developments 260 ish engine and Quaife Dog box/ Proflex etc

The engine has since being rebuilt to a higher kitcar spec - with barrel throttle bodies !!!!


However - A six speed sequential dog box is on order from Holland (about 12 grand !!!!!)

This, with the engine out of the Astra will end up in the Corsa - Running Super1600 bodykit, but with fibreglass wings/bonnet/tailgate/doors

All in all is should be a lightweight flier !!!!


I've already been on the http://www.corsasuper1600.com/ website - and managed to gain access to the build details via a password :D


Right then - here's the update so far !!!


Bought a Corsa C shell with the intention of having a complete weld-in roll cage fitted and all the modified inner arches and suspension pickup points fitted - booked in with Harry Hockley to have that lot done at a cost of over 3 grand !!!!!


But then this ex-works bare shell came up for sale

Managed to get Carbon Fibre Doors Tailgate and Bonnet with the deal as well !!!! - Should be a real light weight flyer !!!!

The challenge now is to make it a rolling shell - ready for the engine transplant


Has anyone any info/contact details/pictures of any corsa C rally cars to help us on our way

We've already been in contact with Ray Mallock Ltd - who built the works cars - but has anyone any more contact


Contacts so far include Rob Palmer (Ran Kriss Meeke for Colin Mcrae) and Chris Birckbeck who also ran a works team - Harry Hockley and Walden Engineering - but as you can guess they want big money !!!


Help !!!!

What I'm after is as much information/pictures on any Corsa C rallycars/Rallycross etc to assist in the build and possible problems/solutions we may come across

Couldn't you look at some old rally entrant lists & try contacting some of the privateer teams, I bet they would be more helpful than the works boys. I'm sure there were loads of these run privately & still are.

Corsa C's are now starting to be used in UK motorsport, Walden are producing a fair amount and Ive helped on a privately built car.

Got two words for you though : Driveshaft Breakers! :lol:

Nice wee cars though, keep us up to date with progress pics :wink:

????? Why? What engine's have they ran, spec of shafts etc - We've not had any breakages in the astra YET (reaches out and touches wood !!! ) - which is donating its running gear - whats the reason for breakages in the corsa ??

Unfortunatley - Not many of these Ex works Corsa's have made it to Clubman Rallying yet !!! - Just too expensive !!! (Cost over 70K new!!)


Due to the shell being modified to works spec - a lot of the mods only allow works stuff to be fitted ?????? -

Take for example the rear suspension/beam

Standard Corsa C's run a similar setup to a nova - solid rear beam

However the works Corsa's ran independant rear suspension

So our shell has a mountings for the rear beam like this - 3 bolts either side

So without modifiying the shell back to original spec (A step backwards in terms of handling) things start getting expensive

eg

B23-E1029 SWING ARM LH ASSY ?1682.06 (complete left hand swing arm assembly including bearings/fixings etc.)

23-E1037\5 SWING ARM LH ?1360.98 (swing arm only)

B23-E1030 SWING ARM RH ASSY ?1682.06

23-E1038\5 SWING ARM RH ?1360.98

B23-E1031 SUBFRAME BEAM INDEP MTG ?674.07 (complete assembly including rollcentre spacers/bolts etc.)


All Plus VAT

!!!
And thats just for the rear beam and 2 swinging arms - doesn't include suspension or brakes !!!!!

Your looking at about 12 grand for the rear suspension/brakes !!!!!



I've managed to contact 2 teams that ran them in the Junior WRC - just a matter of negotiating a deal for some of their spares packages ??????

One "C" Ive seen out competing has broken a short shaft everytime its been out on tarmac. Engine is a redtop with TB's, exact spec is unknown.

As for the one Ive helped with, its sitting in a workshop as the driver has been given a drive in a Escort Cossie, so this "C" is 90% built and just sitting idle. The owner has a library of photos, can ask about getting some, but hes a bit secretive.

Another friend has just recieved one from Walden and promptly blew the engine up on the Jim Clark a few weekends ago. Should be rebuilt for the Manx at the end of the month though.

**** UPDATE **** (at last :thumb: )

Years have pasted and some progress has been made

The spec of the car has changed somewhat since the original plan of transfering most of the running gear from the Astra Gsi he was running. The original plan of a cheap reshell using the C20XE engine and Dog box and Proflex suspension/AP brakes from the Astra has now turned into a money pit - using new proflex, sequential box, new brakes and a Destroked C20XE into an all steel 1600 screamer :d

The shell is now a rolling shell with a Hockly Motorsport independant rear beam - with the shell modified to allow even more suspension travel front and rear - running on proflex dampers all round
Brakes are Works OPC AP Calipers and 355mm front discs and Alcon rear calipers/disc
A new 6 speed sequential Sadev gearbox and gearlever have been purchased
A dummy engine has been fitted to the box and all mounts and driveshafts fabricated by HHMS
Martin Bowyer (Bowyer Developments) is in the progress of building the destroked C20XE into a 1600cc (steel crank/rods, new pistons, new throttle bodies etc) which expects 220+ bhp on his dyno

So most of the fabrication etc has been done

Just completing the final mods to the shell (RHD conversion) and then it can be painted and assembled :nod:

Will try and update with pics soon - I'll take my camera next time I'm in his garage

He wants it finished this year - so just prepping the shell for paint - then its just a matter of throwing all the parts back on it

Spoke to Martin Bowyer last week - just a nudge to remind him we need the engine soon

He's got our dash display unit - so a trip down in a few weeks to pick it up

Finally got round to throwing some paint on the underside, wheel arches and inside - nothing too fancy - just stonechip and white paint where neccesary

I'm just in the process of creating a wiring loom at the moment seeing as the corsa C uses Multiplex wiring :doh:- So bining that and using a mixture of Corsa B & C looms as we only need Lights and wipers to function - pictures to follow soon

Looks a proper build Mr France, plenty of nice upgrades I must say, what's happening engine wise with it? Also any completion date or is that a silly question.

Brilliant work regardless and proves that the best things do come to those who wait and wait and wait and yes wait, that little bit more.

Engine is being built as we speak by Martin Bowyer

Will be an Alloy Block C20XE destroke to 1600cc - Steel Crank etc, Throttle bodies - Martin expects around 230bhp on his dyno - reving to over 9000 Rpm

Should be quite entertaining

Sounds an expensive bit of kit but sod it your only here once. Is the destroking of a 2.0 a common thing to do these days in a 1600 class?

De-stroking the C20XE Block should produce a stronger 1600 that will hopefully be more reliable and not as highly stressed as a 1600XE version

Not sure of the figures of a 1600 compared to a Destroked 1600 - I don't think its a common mod but Bowyer speaks highly of it

If its not quick enough it will probably end up with a rebore to 2000cc/new pistons and crank - and then wait for the gearbox to blow !!!! :)

fearlless, the corsa b stalks fit the c cloumn, so you can use the full in car loom, and jjust change the light plugs over and extend it where needed.

Already done that - Used the Corsa B loom from fuse box across the dash - and then used Corsa C loom for lights Front and rear

Stripped out all extra wiring for CDL/speakers/airbag etc - so now have a quite a simple basic loom for Lights and front wiper - not much to go wrong hopefully

Engine loom will be MBE - Dash Display has its own loom with sensors so a hell of a weight saving over the standard loom :thumb:

Told Bowyer we need engine by Christmas - he has all the bits and the block is machined - he just needs to throw it together and map it

He's good friends with my mate so I don't think he will let us down

Basically a standard RHD Corsa C front wiper motor/linkage but the mounting plate for the motor has had the spot welds drilled out and the plate moved further along the bar due to having to relocate the motor to clear the cage :thumb:
All the linkage bars remained the same - works in theory but yet to power up the motor to test

Got the new bonnet intakes from Germany - very good quality - just need to cut some holes in the kevlar bonnet and bond them on

Engine all paid for with Martin Bowyer - told him we need it by christmas - then we can plumb in radiator and coolant system etc

Will be running Acusump system so need to find a home for that

Still loads to do but have most of the major components - but all the finishing touches can add £££ to the final bill !!!

Expect the car to be finished by early next year - following a trip to Harry Hocklys Motorsport to set up Geometry/suspension hope to a do a track day somewhere to do a shakedown and explore the limits

Rally events will be Tarmac based in UK mainly in the north (Single venues /epynt etc) - along with trip back to Belgium montebourg rallysprint

Can't wait for a drive :)

Not ideal painting it in a garage - but for a rally car where we expect some panel damage we feel its acceptable

Quite a few tiny silicon marks if you get up close in the orange paint - whats the best remedy for these - touch in with paint - flat and buff ?

It's difficult to decide whether to repaint for a perfect finish - but in the back of your mind you think you might have a slight 'off' on the next rally and have to paint/re panel it anyway !!!:confused:


To be honest - the finish isnt that bad - using a small smart repair gun - managed to get quite a good shine :thumb:


Once the final paint scheme/ stripes / stickers etc are on the car I don't think it will be that bad

Saw a Ford WRC Stobart Focus with a rear quarter panel riveted on over the original panel - the close up finish was terrible - but the overall car was amazing

If its good enough for the works rally teams - Our home garage work of art shouldn't be that bad :thumb:


Ps - I'm sure i've seen a Anti Silicone paint additive - is it any good - does it work (still using Cellulose Paint !!!)

Hi Dave,

The way I usually remedy silicone is to..... 1. Flat the silicones and the small area around them using 1500/2000 wet/dry 2. Touch them in with activated topcoat. 3. Lastly give it a few days to dry then block off the touch ups until flat with 2000 wet/dry then polish with the machine/cutting compound to bring your finish back to life and with a bit of luck it should be spot on.

Hope the above helps. Ive never used the anti silicone additives so I cant comment on how well they work Im afraid. Im sure the car will look great when finished as you say its a rally car your building not a show winner so function over form at the end of the day. You will have to let us know when the cars at melbourne as thats only a few miles from me so Id like to see the car put through its paces etc.

Not much of an update - too cold to work in the garage lol

But planning a big push in the next few months - Rest of the panels (Doors/Bonnet/Tailgate/Bumperas/Arch's etc) being painted next week

Engine is being built as we speak by Martin Bowyer

Will be an Alloy Block C20XE destroke to 1600cc - Steel Crank etc, Throttle bodies - Martin expects around 230bhp on his dyno - reving to over 9000 Rpm

Should be quite entertaining

Just helping a mate out Martin - Wednesday night is spent in his garage, he does the odd night when he has spare time - He's built a few rally cars in the past so has a good idea what he's doing !

It's a high spec build so a bit out of my price range - I recon it will have cost in the region of 35-40K when its finally finished

I recon I can blag a few drives when its finished:)

Looks like it's not going to make it to Monteberg Rallysprint (Belgian) - So last sunday we went on a 9 hour roadtrip to Essex (towing a trailer) to look at an 1.6 16V Anglia Rally car to do a bit of drifting and having a bit of a laugh in Belgian instead http://www.migweb.co.uk/forums/images/smilies/smile.gif

So another update on the Corsa S1600 :thumb:


In an attempt to push the progress forward - we have put an entry in to compete in a rally at the Abingdon Car-nival rally on the 12th June - Only 6 weeks away :eek: - with me sat in the Co-Drivers seat - will have to dust off my racesuit/Helmet and loose a bit of weight to get into them lol

Meaning a lot to do in a very little time - hopefully Bowyer will supply the engine sooner rather than later

Then the mamoth task of creating and fitting the wiring harness
Seeing as the Corsa C uses a canbus wiring system - things get rather restricted with modifications to instrumentation and the removal of unneccessary comforts (Airbags/Electric windows/Central locking etc)

The rally car only needs simple lights and wipers - Engine will be taken care of with its own MBE loom, and the aftermarket Dash runs off it's own loom

So we binned the extremely heavy and complex Corsa C loom and went back to basics with a simple modified Corsa B loom, using parts of C loom where appropriate

Relocated and simplified the fuse box - and extended the harness where neccessary

I'm very happy with the results - very light loom and really easy to diagnose faults if they occur

Thanks - making a carbon panel for the centre to house switch's, push button start and electric cutout and fire extinguisher etc

Instrument cluster will also mount on a carbon panel

A few more looms need to be made - 1 for electric front screen - 1 for electric steering column and another to power the twin fuel pumps

Tested all the lights and wipers etc - Worked first time :)

But with only 6 weeks before the rally we've entered - I think it will be a miracle if we make it


Really hope Martin gets the engine finished soon - Need to get an exhaust system fabricated at Tony Law Exhausts in Leeds - needs to go to Hockleys to have all the Geometry setup , still needs an MOT and MSA Logbook

And could do to have a blast at a test venue before the Rally in 6 weeks

Had to cancel the entry for the rally at weekend - still waiting on the engine from Bowyer - although he did actually ring us this week - so hopefully have an engine update soon http://www.migweb.co.uk/forums/images/smilies/smile.gif

Even when we get the engine fitted - still have to book into Tony Law exhausts for the system and then a trip to Hockly's to get the Geometry/suspension set up - so realistically the rally on the 12th was unlikely to have happened anyway - just needed something to aim for and hopefully push Bowyer on a bit


The inner carbon panels, drivers foot tray and mirrors are being fabricated at the moment - so should have them in the next week or so

I'll try and get some updated photo's together soon

In an attempt to save weight we scrapped the original heater/air distribtion housing as it's very heavy - to be replace by this little heater/blower

It's tiny and will supply warm air to the Heated screen we have on order - best to be safe than sorry - It no good having all this fancy equipement if you cant see where your going !!!

Hydraulic handbrake plumbed in - Just need to extend the lever to be in easy reach

Unfortunately for a legal MOT and to pass Rally scrutineering we need to have a cable handbrake :(

So I am pleased to announce - We are using a Nova handbrake lever :) - linked to cables
We are mounting this on the transmission tunnel within reach of the driver - but will only be used to satisfy legal requirements

Yeh - I heard good reviews for them - Will probably route fresh air to it - as recirculating moist air within the cabin area is not as efficient

Definetly dont recirc moist air, itll insight condensation when the outside air temperature is lower then cabin temp (so pretty much all the time).

You could take an air inlet from the driver/codriver door jamb. Thats how I routed mine on a 106/205 & a Corsa B.

had one of these little heaters lyin around a while ago dont no where ti got to now got it from a 1.5ton mini digger with intensions of using it in some thing had a little rad pipes and a 2 speed blower built in

Described as Base Orange - just the orange they use for mixing - says 433 on the tin !!!!


A nice cheap solid orange - readly available for those frequent repaint moments following a rally !!!

Orange has always been a favourite of mine, but I was reluctant to use it on the Nova as one of my Mini rivals has an orange paintjob.

Who knows, one minute I want one colour, the next something completely different.........but I will have to decide soon, as you will see on my 'Project' thread, my Nova is back home and in primer.

Has a carbon cover that fits over the bag tank so no need for a fire wall :)

Progress has almost come to a halt - lack of an engine is holding us up :(

Our other project (Chevette) however is taking shape :) - will update that thread after weekend after we have fitted the engine :)

did you have to do much modification to the the dash to fit round the roll cage. I am about to start building a c for road rallying but want to have the cage run behind the dash and didn't know if you had problems with this.

Dash took a bit of time to fit - lots of fitting and taking out to trim a bit more off

Only had to trim round the 'A' pillar of the cage as we had removed all the heater box to save weight and replaced with a small light weight fan/heater

It's very tight to get back in but we don't plan on taking it out again :)

Unfortunately I didn’t get to see it run on the dyno and I don’t have a power graph, so will just have to wait until it’s fitted and run up the road, but mated to the sadev sequential box it should be quick enough

Hi Craig,

the first swindon S1600 had 214bhp.
Evo 1 218bhp
last evo2 224bhp.

We build on an engine with the basic from the s1600 and the first run on a dyno was 248bhp. I hope, we can fit it next year in my s1600 with some more bhp :-)
