I've just ordered £400 worth of fibreglass resin and cloth to make the moulds and body kit.

I'll be ordering a roll over Jig as well and will be cracking on with this thing!

I'm taking the radical step of undoing alot of the front end and fitting a proper Punto slam panel to ensure both lights are 100% level. The break from the project has been really good because on revisiting it I can see MANY floors - and I'm not happy with the look of the front - nothings level, its messy and over engineered.

Well - new house, new (double) garage and lots of space so with a day off work I thought I'd restart project Puntova.

It's actually been really good to ignore it for so long because as mentioned a few posts back coming back to it after so long its amazing how many FAULTS were on it - especially the front end structure I;d built. I'd grown to hate every aspect of it - the welds were shoddy, it was uneven, it weighed a ton and looked gash!

So - armed with grinder - I hacked it ALL off -

drastic - perhaps (basically scrapped 8 weeks of work!) but my welding's improved 10 fold and I've also discovered that the actual Punto slam panel is a really good fit - and looks much better! The above pic shows the new panels I'm welding in on the inner arches.

The next step is to line up the Punto slam panel. The panel is wider than the Novas inner arches so needs cutting down. A simple case of splitting it in the middle, removing 10cm and rewelding -

Because I've cur the inner arches back so far I need to support it on tabs just now (see pic 1). Once the panels in place and the lights are aligned to the wings I'll weld up the sides of the inner arches to fit the lights snuggly.

Current process though it to ensure the panel fits the front. Apart from the obvious aesthetic improvements, the punto slam panel is obviously preset for the lights so they align perfectly and are level!

Also - the Punto slam panel has a built in bimper bar - the 2 "teeth" at the front. This pic shows the gaping holes at the side that will be filled once level -

I'll need to add some supports to the front however the Punto itself hardly has any supports relying on the bumper to anchor the slam panel in place!

Before I weld up the middle, I need to ensure that the wings still fit. These pics show how theyre almost perfect -

I'll need to adjust them a little and the panel will need fettling and bending a tad to get them flush but for a 1st time attempt theyre really close. I suppose it shows that my original light housings I'd built (and scrapped) were pretty bang on.

I'd added a support behind the weld cut from the original panel - this ave it excellent strength. This will help to keep the old centre bar on the Nova in position and assist in holding up the slam panel.

Wow ade thats a drastic move but it will be beneficial in the long run, you might wanna check the fit of the nearside wing as on the frontal shot it seems to havg lower than the other one, i know the bolts to the front panel arent in but it might be worth having a look see just to be sure:thumb:

those that asked I'm not changing the body kit - although it will need some tweakage.

Spent most of the day at work but spent a few hours on the front end of Puntova. Managed to line up the slam panel perfectly and the wings need nor fettling at all!

My Nova original centre bar that runs in the middle of the radiator to support slam panel was f00ked so I salvaged the reinforcement from the underside of the old Punto bonnet I bought yrs ago (knew it'd come in handy some day!) and made 3 support bars - 1 in the middle and 2 either side to support the corners of the lights. I removed the wings then exposing the holes between the bacls of the new slam panel and the existing inner wings.

Tomorrow evenings game is to clean up welds, fabricate panels and weld up said holes.

Had a slight accident towards end of evening - mega burn across soft flesh on palm of hand as I vaulted out of the engine bay and used the new freshly welded (and very hot) centre of the slam panel to aim in supporting body!

Smelling your own cooked melted flesh is never good. have a HUGE burn across half of hand - stings like feck!

he's building a full one off body kit for it too, personally it's not to my taste, but i admire ade for the work he's doing on it, proper skilled stuff :thumb:

Pie - I own 2 Novas - a standard MK1 White SR (see ades drive in sig) and this red one now dubbed "puntova"

The red one was a 1.2merit originally - I modded it up to a GSi spec back in 2002 with a 1.4carb'd engine and resprayed it myself but I was never happy with it and wanted to do something "different".

I started the project 6 years ago when the modding scene still had lots of fibreglass kits and ott modded cars - styles have changed since then, however when I set out to do this project I wanted to do something that wasnt an ott modded car with an after market kit, but sa subtle design to my own style and tastes. I wanted something that would look good amongst other cars and not just out of the ordinary. I dont want a stickered up chav machine - the engine will be standard (apart from a cone filter) and the interior will just be retrimmed although I am planning a custom flocked dash with built in in car touch screen PC. This little luxury is more tfor the music and also to allow me to downbload and process the hundreds of images I always take at car shows.

The body kit I designed is an attempt to bring the Nova "up to date" and is based losely on the OPC Corsa C (bumpers), Monaro (side skirts and bumpers) and Astra H styling. I chose Punto lights because I always liked the power of them and the way they "twinkled" when you saw them in a rear view mirror coming up behind you. I also thing their rectangular shape suite the Nova.

Since I started modding this car (back when it was a GSi - many people off here will remember the thread) I always used the project as an excuse to practice new skills such as spraying, body work and now welding. This latest rendition is combining many of these skills and I'd like to think I'm doing something thats totally original.

I dont know anyone whos built their own body kit so from that perspective I'll have a unique car to my own style which to me makes is special.

Its also an excuse to get me out of the house and in to my garage!

Aye i know what youre saying dude and tbh i think shoddykits are gash no matter what vehicle theyre bolted fillered or just plain hanging off, but the fact that its lil old ade tinkering away in his garage doing everything himself kinda makes it alright, plus anyways he is a nazi so will just ban anyone who disagrees lol

Still think you should change the engine to at least a 1.6 16v. A modern, sharp looking car will be severely let down by a ratty old 8v under the hood :(

I agree though ade it does need something a little more up to date and refined, i have nothing against the little 8v's, i still (and always have) intend to build a high spec 1300/1400 myself one day but with all the effort and thought thats gone into your car even a baby valver under that widely european bonnet would pay it a huge compliment.

lol - Ive got loads of pics of current progress but havent had time to update it! Worek and house stuff have taken over (as usual) and Christmas is on the horizon so game over any spare time!

My current problem is MICE! Fecking little feckers are everywhere! Theyve got into the car qand have made nests is whats left of the interior! theres mice shat everywhere and therye scurrying about in the spare parts in the office space above my garage.

Hundreds of them came in off the fields... The cat however is haveing a field day!

I've a few days off work so will try and update it...

And as for bigger engine- I have a 1600 gsio lump in the garage - however am warming towards a 2ltr or 1.6 16v - I'm crap when it comes to engines and mechanics though...

can always learn I guess...

Not worked onthe car for a while - mainlky due to house projects and the weather being too cold - also I think taking a break from stuff like this gives you a new perspective of things.

The last time a worked on the car I'd rebuilt the front ens using proper Punto slam panel and modded the wings a little. When I went back in to the garage at the start of February I took one look at the wings and decided I really wasnt happy with the welds around the lights - these parts were originally hand fettled and some of the 1st welding work I did - however after much sanding and adjusting the welds on the drivers wing cracked - I'd also without realising it applkied a fair amount of filler to even the wings and wheel flare out. I wanted shot of this and wanted to return back to as much bare metal as I could - for strength and weight and ease more than anything...

So out came the grinder...I removed the original light surrounds

I'd already acquired some original Punto surrounds from a scrapper so just needed to weld these in the old surrounds place -

The Punto profiles are a little shallower than the original Nova wings however I can get away with a thin skim of filler to balance them out and they fit the lights perfectly!

Once completed it became very clear that the bonnet which I'd been messing with for "years" really didnt look right. The plan was to make a master and then take a mold from this to make a fibreglass skin to fit to an original Nova bonnet. However I'd never been sure how I'd securely finish off the gap between the front of the new bonnet and the existing Nova boinnet from the underside. I'd need some kind of reinforcement and anything I considered would either crack the extra frontage (about 6") or add too much weight.

So - after watching an feww episodes of chop shop (!) I decided to bin the bonnet and make a full metal skin - merging a Nova and a Punto bonnet together!

The benefits of this are obvious - the Punto curves will contour the lights perfectly, strength, weight and I can "merge" the 2 under structures together to make a solid reinforcement for the skin.

The biggest problem was the 2 swage lines on the Nova bonnet - these fade to the front of the car where as the Punto ones fade from front to rear. The solution was to extend the Nova ones into the Punto sections -

which left the big bit in the middle. The Nova bonet curves down sharply at the front so I needed to level this off a little -

I then merged the Punto centre sections to the centre of the Nova bonnet. I had to cut about 7cm out of the Punto bonnet which is a fair bit wider...tacked them in place...

Once the top section was done I sanded back the welds and tidies up the underside...

I then added the 2 grill side panels. These clean up the line between the lights and the grill and meet the bumper when in place.

These were roughly tacked in place as I need to build supports from behind to reinforce them.

I now needed to start building a reinforcing layer to support both bonnets.
I separated the underside from the Nova bonnet leaving a single bonnet skin -

and welded the front of the Punto underside together to match the slam panel profile -

Before I could fit the underside properly I needed to remove some of the warping left by the welds. Bonnet skin is thin and with so much work being done it buckled in places...so out came the hammer and dollys...

Its as flat as I can be bothered with at the moment - once the understructure is secure the whole bonnet will receive a thin skim of filler the level it out - at which point I can fettle it further if necessary...

I then started working on the under side - how to join a Punto understructure to a Nova one...

Vaughan - lol re SR/sport fail spottage...

Baxter - bumper isnt low (coughs and gets tape measure) - the cars been on a set of 15's and it cleared the road by 6" with 60mm suspension - allowing for engine weight (drfops by about 2") I should still have 3"-4" off the ground.

back end will be modded a little - smoothed boot with VW new style badge bonnet opener. New styled rear bumper and different custom lights.

I'm starting from the front then working down the sides ending up at the back.

I've pretty much finished the bonnet now - under skin to reinforce it is all welded up - just need to work out a bonnet latch mechanism - I've opted not to use bonnet pins.

Off to scrappy's - once I can see out my right eye again (wear goggles people - metal and eyes dont mix!)

seriously impressed ade when i first started reading this and read the words massive kit i sort of hung my head and was a little dissapointed but i will honestly say i will happily take that back and eat humble pie as i like it

wheather i like it or not though i am massivly impressed with the engineering and body work goinging into this any body that slates it obviously doesnt understand it a real credit to you mate and you should be proud

(05th to 09th March 2010).

As some of you know I was made redundant last week (see club chat for thread) so I've decided to give myself some well earned time off from all that worky stuff and enjoy the next couple of months off. Pros and cons of paid redundancy.

Anyway - 'tis a perfect time to work on the Puntova flat out. Heres what I've done in the last 4 days...

Finished metal working on the bonnet - under side and upper skin taken as about as far as my panel beating skills will allow and are primed ready for joining and skimming with filler.

I'll not be doing this though until the rest of the metal work on the car is complete. So with this in mind and to quote Discovery channels "overhaulin" TV show - its deconstruction time...

started by removing the interior (what was left anyway). And I HATE mice - everything reaks of mouse p1sh. They even got into the roof of the car and made a nest out of the soft cotton sound deadening material behind the roof lining! Dash removed and wiring loom exposed. Never seen so much spaghetti!

All the glass was removed - even managed to remove the windscreen without cracking it!

Then the doors came off - drivers door was fine (the last time I rebuilt the car the pins were replaced with lipped cavvy ones) however the passenger door was a real pig (same as the last time) - and it wouldnt budge. Both doors are rotten so I ended up grinding off the passenger one which gave me a good amount of spare metal for patching up the rear!

With the car stripped internally I removed the suspension and underside. Started with the front

the dropped the nose on the ground and jacked up the rear nice and high so I could get to the rear axle and petrol tank (a little precariously balanced!)

The exle came off really easily as did the petrol tank although the filler neck retaining bolts on the underside were seized solid!

The petrol tank was shagged and I'm amazed I got any mileage at all! One of the fuel line metal connectors was compeltely cracked and when I tried to remove the fuel line it snapped clean off!

With all but the rear brake lines removed I was now ready to get the shell on the A frames so I could clean the underside...

I bought 2 A frame rotisserie style kits from www.mk2mania.co.uk for £120. They came flat packed and were really easy to weld together

I started by raising the nose back up

I then bolted the special bumper bar to the chassis via the existing bumper iron bolt holed. With the front of the car modified the company made custom arms for the project at no extra cost!
I then lifted the shell up (not v heavy at all!) and slotted it into the A frame...which was then bolted

At this point I realised Id done it back to front - your supposed to bolt the rear A frame on 1st due to weight distribution however using my handy engine crane I managed to lift the rear of the car high enough to get the rear bar in place and slot the A frame in to position.

The car can be rolled a full 180' either side and is so light it can be rotated with one hand!

The plan now is to repair the sills and rear 1/4 panels - I'll then lower the car and repair the rear panel...

The pics say it all really. Wish I could do that. Probably have the room but the garage is full of s*it (90% of it not even mine. Grrr! :mad: )

Really can't wait for this to be finished. With such a huge engine bay now, coz of the extended front you could have a big block with a HUGE turbo lol

Wednesday and Thursday 10th and 11th March 2010
The last 2 days I are mostly be chopping off the passenger side sill and replacing it - and what a horror story I found!

I knew the car had had some bodge work done to it in the past and suspected the rear arches had been fibreglassed at some point (noticed this when I resprayed it several yrs ago in Ades Garage v1).

Anyway what I found was scarey!

1st I removed the remaining underside parts - fuel and brake lines, clips etc.

overall the underside is in pretty good condition considering the state of the arches

Both sills however are shot with both mounting points on the passenger one collapsed

and the drives one had a big patch welded in it in the past

I started to pick away as the passenger sill and found a HUGE hole in the sill that had been poacked with fibreglass and WOOD!

The rear 1/4 was also totally rotten

its shocking what people will do to get a car sold on.

about 12 years ago a friend asked me to look at a purple sr his son had bought which had a caliper fault. i noticed that it was 2 cars made into 1...... from 10 yards away you could see the lines in the sills where they had welded it up

it all had to go!

Heres a pic of the new panel from Hadrian panels (full sill was £25 inc delivery) offered up to checl for fit...

Needs a little fettling just on the edges but overall its an excellent fit and lines up with whats left of the original jack piunts really well

I then ground down the paint to reveal the spot welds. The new sill will be "plug welded" to where the prev spot werlds were to replicate the fit and the edges that bond to the existing panels will be seam welded. The old welds need drilling out 1st

The bottom edge of the sill was so rotten I only needed to drill out a couple of welds - the rest just knocked out with a hammer and chisel!

I then marked up guide lines to where the new panel would go so I could cut the old one out - I left 10mm extra just incase and also to allow for some "lap welding" on the straight sections for added strength

I then cut the passenger sill off and was confronted with this right next to the passenger seatbelt mounting point!

I removed the wood (which was well and triely secure!) and cleaned up the edges

removing the sill revealed loads of rotten metal which needed to be removed and new panels welded in place. I spent most of a day patching up inner sill linings and seams to give the new outer panel something to attach to!

After removing most of the underseal and sound deadening from the sill edges I started work on patching up the passenger seatbelt floor pan area

This needed 2 sections - one from the floor to the sill and one to the body as well as a new lower section running the length of the rear 1/4 to the arch -

These new sections were plug welded to the metal behind them and were ready for the new sill. However I now needed to repair the front mounting section which was more complex because it backed on to the inner front wheel arch. A replacement panel had at some point been welded in there in the past but instead of cutting out the old one they'd just welded fresh metal over rusty - which as we know just rots the fresh metal!

Three sections were needed just to strengthen the mounting point

With most of the inside of the sill repaired (theres a still a small section to do at the front but I need to fit the sill 1st before I can do that) I test fitted the sill again and then cut plug weld holes.

To to this I used a tool called a "joggler" which has a built in hole punch on the back of it. A joggler is like a pair of pliers but it bends metal to form a lip so that when you do a lap weld (which is one bit of metal overlapping another) both panels are nice and flush with one sitting in the groove of the other. The weld then grips both panels making for a very strong weld - the only downside it is leaves a lip on the inside whoch needs properly sealed - however I used weld through primer so a little seam sealer will sort this.

Theres still the front wheel arch section to finish off and I've also not welded up the lower edge yet - I need to mount the door to ensure the gaps are still level although the replacement sill slotted in to the mounting points smoothly and theres literally no room for moving it!

Looking good ! Havnt checked back on this in a long time, it's looking alot more professional now, i know exactly what you mean regarding doing something and then coming back to it after a long time and thinking "Why did i do this" ha ha, some very good work now though ! Liking the previous bodge job on the sill ha ha, i've seen plenty of stupid bodge jobs like that before ! expanding foam and filler seems to be another popular one with sills, anyhow good luck with it all and look forward to seeing another update.

lol - I've not touched my puntova project in nearly 18 months. The wife is desperate for me to chuck it in the skip and make me convert my garage in to a photo studio. We've just had a new baby girl (our first) and with the business things have literally ground to a halt!

I'd lovel to finish it - perhaps before 2015? lol

hey guys n gals. Many thanks for the congrats re the little one. Shes adorable!

I really have not been on here much and in fact I've not even touched the Puntova project since I sold my SR over 2 years ago (god do i miss that little car!). the project is looking really sorry for itself propped up on its side in on the chassis roller covered in tons of crap!

the last thing I built was a trailer to lug my on site printing equipment about for my photography business. been really busy which taking the summer weather and the amount of shows and events that have been cancelled is amazing! Have to say I've been really lucky.

Just bought myself a new car - Kia Sorento KX2 - great for the business but totally boring from a fun perspective - although the 2.2 lump really shifts when you plunge the foot to the floor!

Anyway - my wife has advised me I need to get my backside in order before she goes back to work (my time management skills have gone to pot!) so I'm hoping to have at least one day a week all to myself (no baby or business distractions!) when I can gut my garage and start work on Puntova again!

I'll keep you posted :-D

HELLO WORLD!

Blimey I cant believe its been over 2 years since I updated this thread - or even came on PNG!
I'm afraid life has seriously got in the way of the Project. Its been sat in my garage with so much stuff piled on it you cant actually see the shell anymore.

Still doing the photography - now have a team of ten photographers working freelance most weekends at big events. Never been busier which means I get absolutely no time to do any projects - that and my daughter Rowan is now 2 1/2 years old and running me ragged!

I've dot of got a new project as well - bought a Ford NewHolland Tractor! Its a K reg so ages with the Nova but not as rusty - athough atm its a damn sight faster lol!

Had a fantastic year so think 2-15 will see me start tor project again as I'm now in a position to let my team do the running about whilst I do more admin based stuff so watch this space

OO - and if anyone knows where I can get hold of a 3dr hatch rear panel (the bit that goes across the whole width of the back end the bumper bolts on to) let me know...

SO - a small Ades Garage V2 update... been busy collecting a few more parts...ebay has been my friend of late :-)

Bought -
a replacement rear panel (full section from behind the bumper) - my existing one appears to be mostly fibreglass!
Two full new read 1/4 panels - the full section from door to window to rear C pillar

and a set of of mint 16" Speedline Allesios with caps!

However - just discovered my wife and I are now expecting our second baby mid July so despite my ongoing collection of bits I'm not sure when I'll be able to get my fingers in to the old project...still running my own photography buisiness which is mental busy atm!
