Thought I would share my restoration project, which, by the way, is currently still underway, of my 1991 Luxe to a GTE.

Started the shell work in June of this year (2014) and finished restoring it only a couple of days ago (September 2014). - not a bad time frame for a full restoration during my time off as a student during the summer.

I have added are some photos of the car as it stood when I bought it a year ago (April 2013). The car had only 42,000 on the clock, and purchased it off a young gentleman who had neither the time nor the inclination to restore it to its former glory (as most people who appreciate these old cars now want to do).

With the old engine and gearbox being removed, inspection of the old girl was made a lot easier, and like most Novas that look good you can usually bet your bottom dollar (like my one) that they're still going to require a fair share of work in order to get them looking like they did when they rolled out of the factory 24 years ago (and in some cases, hopefully, better).

Nevertheless, panels and many bits and bobs were purchased over the course of the year from when I purchased the car, trying my best to buy genuine GM parts where possible with the vast majority being reproductions, such as the wings, front end, and n/s rear quarter repair section, battery tray etc., etc,. In fact, the only genuine panel I managed to source was a full o/s rear quarter from a helpful gentleman on here who brought me one back from the Netherlands after miraculously discovering that such panels were still available at a time when my car had recently been stolen, joy ridden and crashed whilst being pursued by the police. So, understandably very grateful to that particular individual without naming names.

Have just realised how much I have to write in talking those who are interested in reading this thread through my restoration project when I should in fact be studying. Think I will do a bit each evening or so, and hopefully not bore everyone to death.

Next step was to purchase a rollover jig in preparation for having the shell soda blasted (not sand blasted, as sand contains a lot of moisture and gets everywhere - in places you would never imagine - which for these old things is really not very advisable given that they are quite partial to rusting in ordinary circumstances).

With the jig purchased and the date arranged for the soda blaster to come and strip the old paint and sealer off the shell, I waited in eager anticipation to see the extent of work that would necessarily need to be carried out. For those who have never used soda before as a medium for removing paint and sealer, I have mixed opinions on the method. The good points are that it only removes what is necessary, and by that I mean it doesn't remove sealer which doesn't need removed. Also, not only is it a lot finer than sand and therefore doesn't pit the metal, the soda left on the bare metal acts as a barrier to slow the process of oxidation which gives you a bigger window for carrying out the necessary work on the shell without feeling like the car is falling apart as fast as you're attempts are to prevent it from doing so.

Broken, you say? As in not being displayed? No clue how to fix that. Must say, I find this site less than straight forward to upload pictures onto. Alas, my project remains anonymous ha.

Seems to be more hassle than it's worth trying to figure out how to upload photos of my restoration project on here, but I'm sure those of you who have an interest in it will get to see it in the flesh next summer at one or two of the events :)

How are you trying to upload? Get a photbucket and put then on there. Then it'll give you and IMG link and just paste that on here and that's it

Definitely a useful (and probably easier) alternative, thanks. Will try uploading using Facebook if I have no luck using XnView... Typical, tried downloading photobucket but is incompatible with windows 7, hence XnView.

Holy Mary and Jerome, I must be computer-dead to not be able to upload these photos. Cannot see how to do it using either XnView or Facebook.

So.... Some more photos are needed, I would say...

https://scontent-lhr3-1.xx.fbcdn.net/hphotos-frc3/v/t1.0-9/944244_10200824456766653_1481808470_n.jpg?oh=263a1 c0e2f83c50baf241f5790ad0a2d&oe=563BCF50

Rear quarter after aforementioned, and "beloved", car thief had finished with it. One thing I will say is that he kept the damage local to the o/s quarter - so not all bad in that respect. Not that it made much difference anyway, as the car was knowingly getting stripped. Nonetheless, I got another 9 months use out of her before removing the old 1.4 engine and gearbox.

https://scontent-lhr3-1.xx.fbcdn.net/hphotos-xaf1/v/t1.0-9/1001627_10200955616085554_1192774792_n.jpg?oh=1be7 5f1ac820aead28913c230d4dd86e&oe=5673572B

Lovely new GM quarter, which, by the way, made possible the continued idea of the project itself, as the car would've been written off had I not been able to source a replacement panel. Coincidence and luck were definitely on my side that month; even the car getting stolen actually worked to my advantage due to the o/s rear quarter needing replaced, which otherwise would have cost me rather my insurance. Pros and cons to it, I guess, but there you are.

Out with the old rotten battery tray and spot weld in with a new one. Finishing i.e., seam sealing and plating comes towards at the end. Be patient. Is not as debaucherous as it looks, and the workmanship vastly improves as I get back into the swing of things after having never served my time and been out of the trade for more than 8 years.

I also dug all of the rust out near the bottom of the guard and made up another plate to piece into it. A lot of the work, depicting the extent of what was done, was unfortunately missed out due to getting stuck in and absorbed with the task at hand.

I can tell you it had been years since I had done any cataloying and rubbing the stuff, so was absolutely buggered after doing the quarter that day. the repair was quite a bit out, but fixed with after giving it a good block towards the end of the project and another skim of poly to finish it off... Or so I hoped :)

Cont'd.... Front end welded up, alongside 14 piece strengthening kit, and painted in P0R15 rust prevention paint. Not entirely sure or even convinced that the stuff works, as I don't think anyone can claim to have the cure for rust. Nonetheless, gave it try and it seemed to take quite well.

Bonnet was worse than I thought, and had no choice but to repair it after spending a couple of days fitting the GTE bonnet vents. Those took me ages - you only get one shot, so there was no room for error.

Ended up spraying the bonnet in reface to combat any sinkage, as was almost guaranteed with that amount of cataloy on it.

Passenger's door was relatively okay, with only a few expected dings here and there. The driver's door, however, was pretty bad once I had a closer look, and so after skimming the entire door gave it a coat of the reface before primer just to be on the safe side in terms of getting the repair more spot on.

Yeah, have noticed some minor differences between producers of the kits. Quite liked the front end plates on both chassis legs with this kit in terms of how they folded down and round towards the underside of the chassis legs.

Brilliant thread. So refreshing to see someone making a tidy job of a restoration and hats off to your workmanship.

A question - did you make or buy your roll over jig? I am in the market for one like yours which mounts on the original bumper mounting points.

Thanks, nice to get some appreciation. I bought the jig as a kit from a company online http://www.rolloverjigs.com/. I would have offered to sell you mine for cheap, but sold it just the other week after having finished the restoration work. Really make life a lot easier when undertaking this much work.

The shell finally scuttled into the paint booth for its first coat to show any imperfections with my repairs etc, as was likely to be the case. Chose a random grey in direct gloss, as they shine like mad and help show up any ripples. Thought the car suited the grey so much that I couldn't not keep it that colour.

Probably not going to use these slabs, as much prefer the 16" Alessio Speedlines, but they are always there as an alternative. Interior will be getting completely re-upholstered, half in charcoal grey alcantara and leather, with a flocked mkI dash.

Thanks dude; there's loads of photos I haven't been able to upload from 'my documents' on my laptop detailing all the intricate bits, such as the plating work and seam sealing which i did in finishing off the battery tray before paint, as well as loads of others bits and pieces, which really do look a lot better than I thought they would given my level of experience. Have to say, I am delighted with how it looks, and cant; wait to get it rolling for next summer :)

Anymore pics of it, and if you don't want to put it in public pm what they charge, would it work OK on a mk1?

Not entirely sure where they're based, if I'm totally honest. The gentleman I dealt with who faxed me the drawings to make sure it was the correct set up before ordering was really helpful. They take approximately 20 days to make, so bare that in mind if you're thinking of going down that road, and it will fit a mkI given that it fits mine, as I went from mkII facelift to mkI GTE front and rear bumpers and grill to keep things as original as possible in replicating a GTE. I even managed to fit the oil cooler in front of the intercooler without having to cut the shell or the bumper and the reinforcement bar (wish I had taken photos of it all fitted!.. I will get photos of it all fitted up, but not for a while, sorry.)

As for cost, I'm not sure you want to know lol... perhaps best calling them and finding out for yourself - you'll need to anyway if you want that particular set up.

The cav slabs will suit it I reckon, they're the heaviest wheels of that decade though lol

I think they'll suit it too, though much prefer a pair of brand new, unmolested, speedlines :) You're right though, slabs weigh a tonne!

They based in cannock?
Anymore pics of it, and if you don't want to put it in public pm what they charge, would it work OK on a mk1?

IMO they are more suited to the mk1 as there is more often than not no bumper covering the front end. Again only my opinion but this is the only way to do the conversion properly. 9 times out of ten the 4 figure price tag puts people off and they take the alternitive route (ebay etc)

It is touches like this which set cars apart. Great thread you have going here.

Well, I guess I'll just have to be one of the 9 out of 10 car builds then, because I don't think I could justify spending a four figure price on a rad/intercooler for my nova, I'm realistic in my budget, Ive done the "keeping up with the Jones" don't want to waste my money again.

Both kev and scott are right, but if you have plans for more power later on then if you can afford to do it now then do it and get the cost over with.

Judgeing by the engine spec it has good potential for power, fitting a large IC in the front of a nova with out making it look ridiculous is a good acheivement. IMO the turbo lets the spec down, also the rad on that set up looks a bit small for how warm these motors run.

@Brucer - The rad core is very thick compared to standard OEM rads. That was my initial thought but on speaking to Radtec and other owners of this setup it runs faultlessly even for prolonged periods in traffic.

I would like to get it close to 300hp, though just not sure what to do and how much it would cost to get that kind of power. Always open to suggestions, so feel free to fire some my way if you have any mind. If it really is a big cost, then I am happy with it the way it is - it's not so much about the power, but rather enjoying an older car which I rebuilt and love its aesthetics. I'm not in any particular rush to get it finished, though would like to enjoy driving it on the road for next summer.

I know what you mean as regards the radiator and cooling. One of the advantages of this set up, which was explained to me when I asked the same question you ask about cooling, is that the intercooler is designed not only to suck air in but also to pass through to the radiator. It is actually quite an obvious point when explained, and makes a lot of sense from a design strategy in order for it to work as a functioning unit. Nevertheless, I still think a double fan might've been more substantial, and like most of these projects which involve fitting larger engines than originally intended and designed for, it is mostly a case of trial and error. You're absolutely spot on, as they sure do get hot no matter how slow or fast you push the LETs, though I do think that radiator will accommodate for the style of driving that I do.... unless I end up tuning it to the moon, in which case I'm buggered lol

The easiest way and most proven result is to get hold of some phase 2 chips for the ecu, there rated at 280hp depending on other engine mods, yours shouldnt be no problem for that. Phase 3/evo 5 chips would see you closer to 300, just puts more strain on the turbo. If you a had a k26 hybrid it would be well into the 300s.

This was my plan as i had a phase 2 ecu already, i then bought a phase 3.5 but i sold this in favour for differant management. I also didnt want to run the k26 at its peak all the time so i abandoned this and im now going down the td05 evo turbo route.

The single fan should cope, i use 2 7inch fans on mine. Although ive only used it for drag racing since it was built it had no problem with fans being smaller than average. I have now rigged up a switch inside the car to turn them on when i please, it still is controlled by the rad switch but after a hard drag run i want to cool it down as much as i could before the next run.

Thanks for the suggestions, I'll have a look into what's involved with buying, fitting and setting up the phase 2 chips for the ecu management. Problem with taking other routes to gaining more power, as you say, is the amount of strain placed on the turbo (and probably other components) - sounds potentially very expensive upgrading the turbo etc.

Morning off the brainwork (Uni) and onto something a bit more practical: bonnet finally de-nibbed and polished after paint; bonnet vents fitted, along with handmade backing covers to help draw the vents in tighter for a more snug (factory-like) fit; and painted the lower lip on the front bumper satin black to match the rest of the plastics :) Still to put the griffin badge on the bonnet; the coachline tape on the front bumper; and build the bonnet back up, which I will do on Monday.

Thanks. My original plan was to paint the plastics and front and rear splitters in 'hurricane grey', but soon realised that too many shades of grey becomes monotone. The satin black, for me, works perfectly against this particular shade of grey in creating a discernible contrast.

Almost that time of year again... First undertaking of the year to bed the ol' hands and shoulders in: long-awaited refurbishment of the gearbox. Took Saturday morning off the books and capitalised on the gearbox being stripped down, thus making it light and maneuverable for a proper clean, primer, and paint, before sending it back to engineers to be fitted with the new Quaife LSD, diff bearings, drive shaft seals, F20 speedo ring, etc. Ooh aye, and primered and painted the new rear drums in heat resistant gloss black while I was at it : ) Included a bit of before and after action just to compare how she (the gearbox) was when I bought her, to how she looks now after much elbow gumshoe! Roll on those summer days of tinker, tailoring, and scratching my **** : )

Glad you like what I'm doing, thanks. Uncertain when it will be on the road - most likely next summer now - though should have it completely rebuilt by the end of year, as still got a few quid to spend: full interior reupholstering is going to be the single biggest cost next to the brakes - the latter of which are in the process of being ordered; just waiting to hear back from the company who are making up a bespoke kit with regards to whether I can get away with fitting 215- or 220x28mm discs on the front. If neither, might just need to be 304/5mm. Also yet to buy a dsop downpipe, Bastuck exhaust system, and OE black silicon hosing. Trying not to wish time away for the sake of seeing the finished product, but I really can't wait to drive it when it's completed and take along to next year's PVS.

Your intercooler is the setup which was created for Andy B's Nova about 8/9 years ago. They made three at the same time as a group deal for Me, Andy and Another. It's a good setup and has run well on my car now for 7 years.

Cheers Keith :thumb: Is reassuring to hear from someone who has tried and tested the same kit, especially over a considerable time slice as 7 years. The gentleman I spoke to when ordering the intercooler/rad kit remembered well the original order you refer to. Once you see it in the flesh and fitted, you just know it will work well (...) Wouldn't do an LET conversion without it.

Choking to get this car finished, running and set up perfectly to take to PVS (and hopefully a couple of other Vauxhall shows) next summer :)

Lots of work has been going on behind the scene with this project; just not the sort of progress that makes you feel like you've actually achieved anything, not least because I've not much to show for it (at least pictorially, but that will soon change).

The things I've achieved but nothing to show for yet are as follows:
(1) finally committed to and ordered a custom made big brake kit for the front, of which I ended up going for an AP Racing set-up. Pictures will follow in 3-4 weeks once the kit has arrived, and it does look to be a nice bit of kit.

(2) Helix 6 paddle clutch kit and lightened flywheel soon to be fitted upon receiving lightened flywheel back after having the ring gear transferred from old flywheel onto the new.

(3) gearbox has finally had all the new parts that I bought for it - diff bearings, black F20 speedo ring for GTE digital dash, Quaiff LSD, drive shaft seals, housing tapped for rear engine mount bracket, and a couple of other minor things - and will soon get fitted/coupled to the block once the new clutch and flywheel are re-fitted.

(4) purchased an Astra F in-tank fuel pump for the GTE tank, which is stubbier than the Cavalier in-tank fuel pump cradle, yet using a Cavalier 2.0 fuel pump which I transferred into the Astra F cradle and re-soldered the electrodes to the pump. All I need to do now is drill the fuel tank and screw it on, as the Astra F fuel pump lid is slightly larger in circumference than the Nova GTE/GSI/SRI fuel sender unit lid. Fingers crossed all works accordingly!

Couple of pictures of what I have taken and can share is a section of my F28 gear linkage that I rose-jointed, then stripped down for a good clean and metal polish (came up quite well, I thought); and also had some custom GM decals made up for my mudflaps - not sure whether I'm going to use these mudflaps, as might not tie in with the rest of the car, as have another set of Astra mudflaps that I might end up using which are a lot more subtle, but we'll see.

The only problem I'm having with the gear linkage is figuring out how it connects to the gear selector rod. Anyone have any clue here? Wondering if I need to weld something, such as an old section from a Nova linkage, onto the F28 linkage in order for the linkage rod to have something to link onto - bit stumped at that at the moment.

Anyway, here's a few pictures...

Custom made some seat rails for mounting the Recaro seats to the Nova subframes, then prepped, primed and painted them in direct gloss black. Also primed and painted the new GM F28 gearbox plate while I was at it.

Be carefull with the seat bracket, you might end up sitting very high. I mounted that same style of seat in the same kinda way and found my head touched the headlining at times.

I was very conscious of this fact when making the brackets up, Benn. When I removed the old VW Golf or Ford Sierra subframes that the seats came off, I removed the whole subframe so that the seats would sit lower than they usually would as standard (though I appreciate that sitting them lower than the subframes that they came off might still not be low enough for a Nova). Moreover, the Recaro seats now sit almost exactly where the original Nova seats should on their rightful subframes. The only difference is that the seats sit a fraction higher at the back of the subframe where a pin locator would usually slot into a hole/locator.

I'm also 5ft 8", so can't see my head ever touching the roof lol but I get your meaning: so long as the headrests aren't too close to the roof lining, then I'll be fine, which I think I will. If I'm not, then it's a relatively easy fix - can always lower the seats by cutting/grinding a section from the rear of the brackets at an angle towards the front, which is adjustable, and then re-welding the non-adjustable section at the rear to the Nova subframe.

Only just stubbled on this Thread, build looks stunning.

As Keith says, The Intercooler, Rad, cooler setup was my design, I wanted to have the Intercooler and everything tucked behind the bumper, straight across the front end with the Radiator sat to the side of the Turbo, Smaller, but bigger core and taller. I drew up my ideas and sent them to Darren and Keith at Radtec in 2007 along with some photos and then they built it up on my car during its rebuild. I've never had a problem with it overheating, stuck in traffic, round the Nurburgring etc. Expensive but worth the money for a discreet decent setup.

Only thing I would recommend is putting some heat shielding around the fan cowling next to the Turbo.

and i thought there was only going to be 3 of these setup's....

Thanks Andy, appreciate it :)

It's nice to finally speak to the originator of the RadTech set up. Such a beautiful design - don't think the design could've been any better tbh - it fits so neatly into that space. When the kit arrived I was amazed at the thought that went into designing it, and understood why the radiator was narrower but taller for clearing the turbo. So top marks for coming up with that fella, as (to me) that is perhaps the single most important, and effective, contribution to solving one of the most problematic hurdles in making a Nova LET conversion work as it should. As a student who is permanently skint, I would still rather wait a year for one of these kits than settle for anything less if it meant putting the project on hold just to finish it - really is worth the paper.

As for preventing the rad fan cowling from melting or overheating (which had occurred to me as one of the only potential problems), I was planning on wrapping the downpipe up to the turbo in order to circumnavigate this.

Best,
Tony

Just read this from the beginning, can't believe I have missed this thread. The work you have put in and quality of the finish is brilliant, can't wait to see this finished. It has persuaded me there may be light at the end of the tunnel for my build too, although I wish I'd invested in a rollover jig at the beginning, looks like it makes everything a lot easier!

Thanks for having a read through my thread and the nice comments, Josh :) Glad to hear it's given you some motivation to keep on with your project - the roll-over jig made life so much easier, and really helps in achieving a first class finish all over.

Best of luck in finishing yours off!

Boring to most but exciting to me - another piece of the jigsaw puzzle to get fitted up: Helix 6 paddle clutch kit : ) Big-ass AP Racing brakes next on the order list.

I assume you'll be running the standard KKK turbo setup? Possibly phase 2? If so, I would highly recommend you sell that clutch and run a standard turbo clutch. My car has run 280bhp for 7 years, done about 12k miles and two ring trips and the clutch is still like new. The standard clutch will handle the power fine, remember a nova is much lighter and 2wd.

Paddle clutches are horrible things. They make the clutch pedal really really heavy and are on/off. Making the car really annoying to drive, especially in traffic.

Yeah, standard KKK turbo with phase 2. I did wonder whether a standard (or organic) clutch would've been better. From previous experience with a 4 paddle, I was hoping the 6 would be a good compromise between a 4 paddle and an organic - the 6 being a tad lighter on the foot than the 4, but more hard-wearing than an organic. Interesting what you say, however, about the durability of a standard clutch and it withstanding 7 years of general wear and tear, which is roughly no more or less than what mine will endure.

One of my next jobs is fitting the clutch - just waiting on flywheel bolts from Vauxhall - so would need to sell it fast in order to afford a standard clutch kit. You're correct in what you say, however, as I did ask the gentleman on the phone at Helix before purchasing the clutch, and he did say it would be a bit easier to drive, but did explain that it would be a case of on or off at traffic lights. My only consolation, I guess (which isn't really a consolation), is that it won't be getting driven around town, nor will it be an everyday driver; but, rather, a summer car for days away and roads trips.

Decisions, decisions.

Cheers for the heads up about that :)

Think queing to get into billing for an hour on a Friday. Or stuck on the m1 on the way home from the show. It'll be like leg day at the Gym only one leg will end up massive lol.

Cars I drove were 4 paddle though, never used a 6. Might be ok!

I've driven a Calibra with a 6, a Skyline with a 6. A Astra with a 4.

All where horrible to use, nasty to use "around town" or in traffic, worse when moving the car about around the bodyshop.

Helix 6 paddle is the main reason I sold my Nova, regretted fitting it instantly however my new standard clutch slipped from day 1 on phase 2 and its not a pleasant job to change with an F28. Guess I was maybe unlucky.

Great work so far, I'm liking the gearbox!

About the clutch situation, I put a 4 paddle in my gt4 was the biggest waste of £1000 I've ever spent. Could feel the whole transmission shaking etc. As others have said i wouldn't recommend at all!

Looks like it could do the job perfectly. Was just with Lee H saying he experienced slippage issues with the standard clutch, thought the kevlar one might be a sure bet. Keeping my fingers crossed that the paddle clutch kit sells.

I had a new standard LUK clutch kit in my phase 2 spec, after about 5-10 hard drag runs it would slip from too much heat.

Plumping for a phase 2 Regal Motorsport Kevlar number, so hopefully won't experience the same problems as yourself, and more importantly without the sacrifice of drivability. Moreover, I won't be drag racing; just ordinary driving for enjoyment and the odd car show. Nonetheless, cheers for the feedback.

After months of searching for a new external dash insulator to no avail I finally bit the bullet and decided to apply some of my trusty OCD cleaning habits to my old (original) one. And like new she is : ) Secondhand standard C20LET air filter box also finally arrived the other day looking filthy and scratched, so took a nail file with soapy water to flatten out the gouges, then rubbed black shoe polish into it before burnishing with a polishing brush. I've definitely lost the plot with the detailing on this build project lol.

Was meant to be 7, but like most deadlines in life it ended up going over by 10 days, which really isn't too bad at all. Nevertheless worth the choice-worthy wait, as these babies look every bit as impressive as I expected them to. You also know you've received a bespoke brake kit when your name is etched onto every component. Plumped for some Ferodo DS2500 brake pads to with the kit, and had the bells machined down to 7mm. Also surprised at how light the calipers are, as well as the rotors and bells!

Very much looking forward to seeing these fitted with the wheels on, which won't be long as this means I can now commence with the long-awaited fitting of the engine and gearbox as soon as my new Exclusive Dual Friction Carbon Kevlar clutch kit arrives this week, which by the way was a fraction of the cost of the Helix 6 Paddle that I bought but returned after discovering the one that I'm waiting on arriving has the benefit of being able to withstand the torque that a paddle clutch can, yet has the driveability of a standard clutch :)

Brakes fit (just!), which is a stroke of luck, as the dimensions I gave to the company who made the kit were pure guesswork, albeit not completely random. Have ordered 3mm spacers (not ideal) to create a few mm's of clearance, as you really couldn't get a finger nail between the calliper and spoke, so now fit perfectly. Very much loving them! :)

Dual friction carbon kevlar clutch kit arrived the other week, too, and looks pretty good; just doesn't feel as robust as the Helix 6-paddle that I returned. Fingers crossed it will cope alright - I can't see why it won't to be honest.

Sourced an equal length driveshaft set up from an old calibra turbo. The female CV joint on the equal length shaft felt good, and cleaned up well after a good wire brushing, coat of primer and paint. Everything other than the female CV and the intermediary shaft was bought new, and had the equal length shafts themselves powder coated.

Cheers Benn :) Aye, the cover is cotton and quite light, so allows the paint to breathe. The bearing on the intermediary shaft (which is what I presume you mean?) is smooth and free, so fingers crossed it doesn't rattle or cause any issues, as they're not the easiest of parts to come by!

What is it that you do Tony if you don't mind me asking? Are you at uni or full time employment?

I'm a full-time student at uni. Going into my 4th (and final) year in September, then applying to do a masters the following year in between doing an internship.

How far away fitting the engine are you?

Just got to fit a new timing belt belt, as realised the other day that they only last 5 years (whether brand new and/or unused) as they apparently perish. Thus doing that on Wednesday to be on the safe side, then finger's crossed engine and box in either this w/end or next, as want to fit the brake pipes, fuel tank, rear beam and suspension first in order to get the rear wheels on. Then it's just a case of dropping the engine and box in and building up the running gear so as to fit the front brakes and wheels to get her rolling.

Have ordered a dsop downpipe and Bastuck exhaust system, which should be here in a few weeks, then get it booked in for fitting once it arrives.

The rest is the wiring, which thanks to yourself I now understand what I'm doing, as have spent an inordinate amount of time trying to get my head around due to not having the first clue about wiring.

Last is the re-upholstering of the interior, which will have to wait till around Nov/Dec.

The rebuild has been held up due to an acute infection of my finger which is still infected after 3 weeks, but now on the mend after lancing the barsteward and squeezing all the poison out of it on Friday.

Time for a quick update. Been working frantically to try and get the old girl up to a certain stage of progress before I started back at uni last week, and just about everything that could've gone wrong went wrong lol. Threaded one of my powder coated hub carriers due to the threads for the caliper mounting bracket bolts to go in being powder coated! So had to source a secondhand carrier as quick as I could, strip the sod, send it for powder coating, and re-order a new wheel bearing, and that is just one aspect which went wrong ... There were loads of others I'd really rather not recant lol.

Anyway, with that all said, I have achieved some progress, namely getting my head around the wiring, re-fitting many bits and pieces, including re-doing my brake pipes in kunifer, then hand polishing them before fitment. Built up my new GSI tank, fitted the sender unit etc, which I shall fit up soon once I get the car on its wheels and out the lock-up.

Engine and box will also be going in very soon - hopefully over the next couple of weeks.

Dsop downpipe arrived the other week; and still waiting on my exhaust (which will arrived this Thursday) due to the person who placed my order at Regal forgetting to actually place the order with Bastuck themselves despite paying for it 3-4 weeks ago.

Here's a couple of pics for the thread ...

Thanks bud :thumb: Have to say I love it too - was a purely random turn of events that led me to choosing the colour, which was originally only meant to be used as a base coat to show up any imperfections in my repairs due to being direct gloss. Is definitely one of, if not my favourite colours.

Things are a lot more together than what I am able to show in my updates due to lack of light and space in my lock-up and not being able to pull the car out at the moment due to the mishap with the wheel bub carrier. You're spot on though: fitting the engine will be a massive leap forward in the progression of this build.

Have ordered a bespoke car cover for it, which has a 3-4 week lead time, so once that arrives and the engine is in I'll be able to book the car in to get the exhaust system fitted, as the front windscreen and rear quarter windows can't be fitted until the roof lining has been re-upholstered along with the rest of the interior, which means ensuring the car is covered in transit. Once the exhaust system is fitted, it really won't be far away at all: some wiring (which I'm sure will throw some unexpected problems my way) and plumbing, and then the re-upholstering of my interior, which I'll be booking for November.

Exhaust finally arrived today and is a pretty stunning piece of workmanship if I do say so myself :) Opted for no silencer in the centre section, and a 70mm non-rolled tailpipe. The exhaust itself is 64mm (or 2.5") diameter, which will pair well with the 70mm dsop downpipe, as it is generally fine to go from a larger downpipe to a slightly smaller exhaust pipe.

A nice little touch from Bastuck is that they etch/stamp the specifications of the make and model of car that the exhaust is designed for, where it was made and part no./code on the rear silencer; the centre section has a chrome plate tack-welded to it with the same details :thumb:

Had one of these before on my previous LET Nova and they really do sound lovely - not too loud, not too quiet; just right - and it lasted the test of time very well. The build-quality and methods used in making them really are second-to-none if anyone is ever thinking about getting one for their Nova.

Aye, they're well made, for sure. It wasn't cheap at 449 sterling; but, then, I didn't think it was over-priced either given the quality over cheaper alternatives. Worth upgrading to if you want to invest in a decent system for your CLET.

Okay, so time for a quick update, as some progress was made today. Engine is now finally in after a 7 hour stint, albeit not without some problems along the way which I'm optimistic about solving. This, it should be mentioned, was after a lot of f*#king around with various problems the weeks previous, namely redoing the timing belt due to a major cock-up by the person who found TDC and retarded the vernier pulley, and retarding the pulley 3.5 degrees on the Cam as opposed to the 7 degrees that it was set to.

The alternator was just fractionally touching the chassis leg recess, so have a couple of possible approaches to circumnavigate this, i.e., try fractionally adjusting the alternator bracket itself towards the block to bring the pulley away from the leg (and therefore finding a shorter belt); or have the pulley itself machined, effectively reducing its size. The other alternative would be to fit a Mk2 Astra GTE alternator, though this all depends on the difference in size between mine and the Mk2 pulley - I have a feeling there isn't much difference, but I'll see. Sorry I don't have pictures of the alternator issue - the two of us fitting it really were more concerned with getting on with it.

The other problem is the anti-roll bar touching the gearbox, which I had thought might be overcome by having some aluminium billet blocks machined as spacers and attaching them between the suspension arm and anti-roll bar, except fitting the anti-roll bar on the bottom of the suspension arm as opposed to the top of it. i fitted a HH tie-bar lowering kit on the cross-member, but feel there needs to be an equal drop (or slightly less) on the suspension arm. Any help/advice welcome if anyone has reason why this shouldn't be done!

Looks like the tiebars touching not just the arb. On an f28 I'm sure you space the back of the bar down on the arm too by spacer blocks. All looking minty mint under there.

Looking sweet. My xe inlet pulley is retarded 7', I thought that was the norm?

Cheers Scott. I was of the mind that, from everything I've read online, you retard the XE inlet pulley on a vernier Cam by 7 degrees, but that refers to crank degrees, not cam degrees. Therefore, 7 degrees on the crank would be 3.5 on the cam. Don't get me wrong, nothing touched when I turned the engine over by hand after being retarded 7 degrees on the cam, which is more or less equivalent to a full tooth; but you don't need to adjust it that much; only by about half a tooth. At least that was my understanding anyway. Pretty sure there is a Total Vauxhall article on this, and that was part of their conclusion.

Here's the TV link: http://www.totalvauxhall.co.uk/files/2007/12/TOV76.tech_.pdf

Above all else, there is a certain logic to why you retard the inlet by 7 crank degrees and not cam degrees, simply because there would be almost no point to fitting a vernier pulley and then retarding it by a full tooth when you could do that on a standard pulley. The point of an adjustable vernier pulley is surely to enable thousandth of inches of adjustment.

Iain, you're spot on. I definitely need to space the back too, as you say, at the suspension arm, effectively switching the way the anti-roll bar mounts to the arm from the top to the bottom with some aluminium billet spacer blocks in between. I could only get one bolt in the front gearbox mount due to the anti-roll and tie bar being in the way, so still needs to come down a bit before both the holes on the gearbox mount line up with the rubber mount.

I've yet to fit the rear gearbox mount too, which, once I do, may or may not bring it up a bit at the rear once fixed in situ and off the anti-roll bar, as well as down and in-line with the front gearbox rubber mount. Though I will need to wait until I get aluminium spacer blocks, which should be within the week. This may also be what is causing a tiny bit of chaff of the alternator pulley on the chassis ... Well, at least that's what I'm hoping anyway.

And cheers :thumb: Slowly getting there.

Manny things i like.

Love the you dropped the engine and box in from the top.

The Astra alt will be the same size. I machined my pulleys down on mine to give better clearance.

Tie bar wise, you want a spacer of about 25mm (atleast) on the arm end, to space them down.
Cars looking fantastic too.

yeah that makes sense now lol I've retarded mine 3.5 marks on the cam pulley and it says on it each mark is equivalent to 2 degrees at the crank :)

I like that you like many things about it, Benn :thumb: Going in from the top was a tad precarious, and ever so slightly nerving lol Also good to know that someone has machined their alternator pulley, as that looks to be the easiest (and perhaps only) solution aside from adjusting the alternator forwards and finding a smaller belt, albeit as a last-ditch contingency plan.

Would be interesting to see how much you milled off the alternator pulley if you have any photos or can recall measurements etc,?

Re: the 25mm (minimum) tie bar spacers for the suspension arms - can you buy these ready made or is it just a case of buying aluminium block and making them up yourself?

I used these.

http://img.photobucket.com/albums/v321/bennh/Car%20Updates%20May%2010%20on/Tiebarmods10.jpg (http://smg.photobucket.com/user/bennh/media/Car%20Updates%20May%2010%20on/Tiebarmods10.jpg.html)

Which where made for spacing down ARB. I just had to redrill them. But they arnt off the shelf items.

*edit. Sadly i can't find any photos from when my alt was done. But both pulleys where shorten till they had maybe 1mm above the level of the belt and the main shaft was cut down by at least 5+mm.

U can take the washer or nut off from behind the alternator pulley wheel and refit the wheel to bring it in abit but the belt is off set abit and the cam belt cover will need cutting abit to stop the belt rubbing, mine been ok for 5k miles, ( it's an option )

These look similar to what came with my tie bar lowering brackets. I presume the distance between the bolt holes on those spacers are equal to that between the bolt holes on the suspension arm, albeit of a slightly smaller hole diameter? If so, then they look as near to perfect as I will get. The only thing you don't mention is where you got them; and if they're not an off the shelf item, did you have them made? If you have the dimensions of the spacers, i.e., height, width, length, that would be very helpful, as I will just order some aluminium blocks at the correct size and drill the holes accordingly to fit the bottom of the arms.

*Edit: are these the above spacers you used? http://www.lmfvauxhall.co.uk/Anti-Roll-Bar-Fixing-Kit-Nova.html; or these ones: http://www.ebay.co.uk/itm/Anti-roll-bar-lowering-blocks-for-corsa-tigra-Nova-C20LET-C20XE-2-0-16V-turbo-/161143787647?_trksid=p2054897.l4275

Sorry didn't see your reply.

Yes the blocks in the photo are for lowering the ARb, but they work perfectly for dropping the tie bars down. I had to redrill one hole they are central in the tie bars.

Guess they were hosted on photoscumbucket? They are charging for 3rd party hosting, at $400 most are moving to other hosts.

As you've seen alot of the linked photos from photobucket don't work.
This can nova be fixed by adding in

" ~original "

between the jpg and the [img]

This hack makes the images show again.
Now i've been trying to edit a few threads, but i cant do them all, so please please these and edit your threads as you see fit.

Love and kisses Ben
