when welding new metal onto the cross member or any other void, what do you do to the back of the metal to stop it rusting from the inside out?

There's usually a hole you can poke a nozzle through for waxoil, e.g. holes around the bottom of the crossmember or up the chassis legs.

It's never going to be as well protected as on the outside though is it.

As Iain said. unless you want to get it dipped in primer you are screwed.

I use weld through zinc primer, spray loads on put it together and weld...as its weldable

1last question what thickness steel, will 1mm be enough?

Yeah but I would use 1.5 my self.
