I thought a would start a project thread for my 1988 merit .it will be a bit of a slow project . The story goes I had a phone call from a old work mate saying the old boy at the garage he just took over had a old nova he was getting rid of after owning it for 18 years. So a quick phone call to my wife to tell her it was a good Idea that I bought another one it was mine.

The start when I first got it back in April in need of some work

Go small block 16v ;-)

The bump stops are out as if I left them in there was no movement in the rear suspension
And it will be a small block of some sort. I would love to put a c20xe in as I have a soft spot for the engine but it will be a small block

A few more progress pics the shell is very good but was just covered in small dents and the n/s/r arch is the worst of the rust

looks a ace base to start with, was you the lad i spoke to a few years ago at Shakeys in stratford?

chris gsi
11-11-12, 07:05 PM
once the rear arch was done the pant was flatened down and the dents were filled and both rear archs were rolled so the wheels would not catch them

http://imageshack.us/a/img17/1895/imageqhk.jpg

http://imageshack.us/a/img844/6568/imagedvm.jpg

then the car when in to be primed

http://imageshack.us/a/img705/1028/imagefpv.jpg
then i had to rub the primer down it was done in normal primer and then in a darker primer so the high spots could be found.

IMO it's just the style of them. There are soooo many nice wheels out there that would suit this car really well, comp TH/MO RFX's cesaros to name a few. All a winner on a mk1 :)

Bit of a up date I picked up a new engine a x16xe but I just could not get the motivation to fit it and then a 1.4 8v with twin webbers came up for sale I had to have it as I use to have the same spec engine in my old sr back in 2001

http://Imageshack.us/a/img818/452/imagelot.jpg
http://Imageshack.us/a/img715/5990/imagefih.jpg

I started to get the engine bay prepped I did want it to go back in the body shop to have it done but to save a bit of money/time I had a go myself it's still not finished just sorted a engine Crane so I can pull the old engine out

I have cleaned and painted most of the parts for the engine will get pics soon
I also ordered new inner and outer cv boots from vauxhall(our parts department love me at the min)and cleaned the shafts/cvs
http://Imageshack.us/a/img687/2100/imagezyql.jpg

I also had my wheels painted again and think it looks loads better

I had a bit of free time today so thought I best put the engine in the nova

I fitted the gearbox back on the engine
http://Imageshack.us/a/img716/399/imagevoww.jpg

Then lifted it in and bolted I all up I still have to put the loom on and plum it all up but it is nice to have the engine back in

http://Imageshack.us/a/img189/438/imageita.jpg
http://Imageshack.us/a/img560/5953/imagewip.jpg

With the engine in I went to merlin motorsport as I needed a few things ended spending a bit more than I wanted

A bit more progress made I have fitted the loom and wired in the new coil
http://Imageshack.us/a/img94/341/imagepkqq.jpg

Sorted the engine bay out with new fuel lines and fitted the drive shafts only the air filters to fit and I also got the car running.
http://Imageshack.us/a/img541/3573/imagebal.jpg

I also picked up some bolts for my Center caps and even had time to add a bit of polish
http://Imageshack.us/a/img209/8492/imageibmw.jpg

All that's left to do is fit the gte rear seats and weld the 60/40 brackets in fit and blead the front brakes and get the carbs set up and exhaust made:thumb:

I wanted to put this engine in from the start but thought a x16xe would be more sensible then thought sod it lets go pure retro.

As the sun was out yesterday I thought I would get a bit more done as I have the nova booked in for its mot next Saturday.
First job was to fit the front brakes and blead the system as I fitted a gte servo/master cylinder when I fitted the engine
http://Imageshack.us/a/img803/5307/imagewly.jpg

Then I thought I would fit the fuel pressure gauge to see if the regulator was set at a good pressure. The car is booked in at mech motorsport on the 26th for the carbs to be set
http://Imageshack.us/a/img594/1963/imagefea.jpg

Last Friday I had the car on the rolling road for the carbs to be set

http://Imageshack.us/a/img824/2529/imageehmm.jpg

http://Imageshack.us/a/img541/5416/imagetrg.jpg

http://Imageshack.us/a/img69/6886/imagegzc.jpg

It was a bit of a frustrating day as the chokes that were in the carbs are way to big
For the engine as they are 36mm and the need do be about 32mm but we were unable to remove the chokes as they are stuck in the carbs so the were set up as best as it could be. The result was 111bhp at 6683rpm

http://Imageshack.us/a/img856/9325/imagerjop.jpg

After driving the car on Saturday to castle combe the car was better but still not right so I have now removed the carbs and sent them off to have the chokes changed and the throttle looked at as the revs hold on to about 1500-2000rpm when in traffic

scott.parker
30-04-13, 10:04 PM
That's a bit of a ****, shame, but Dave will probably re set them cheap for you next time?
Sound bloke I found.

Love the look of this car, totally understated and clean, oh and a proper mk1 of course!

111bhp from a 1.4, not bad at all, what else has been changed on it apart from carbs and exhaust?

chris gsi
30-04-13, 10:24 PM
It is a pain scott as I was hoping I would not have to spend anymore money on it for a bit as I have spent he best part of £800 on it this month would have been cheaper to have put a 20xe in

It's got a corsa Sri head and a piper bp300 cam so not to bad there is a bit more to get out of it but I'm happy with 111 just need to sort the drivability to at lower revs

02-05-13, 09:26 AM
Not bad! Is it have any modified camshaft or something? I think a 296 with a variable cam timing could bring more power (if the carbs correctly set)!
Good to see what will I expect from my 1.3 with Dellortos! :)
I had XE Corsa before and it's better cost/value rate, but the balance was worst. The nose is too heavy in the corners.

Just a quick update to get the car running better.i removed the carbs and had the throttles sorted and the old chokes removed as I could not get them out and I fitted some new 32mm chokes. The car now runs better but still over fuelling so in the morning the nova is back on the rolling road to be set up again. Also the brakes never felt that good and found the 1 way valve to have failed so I ordered some vac pipe and a new valve and that I fitted yesterday and after a quick blast tonight all is good I now have good brakes

scott.parker

chris gsi
16-05-13, 08:32 PM
The nova is now sorted a bit down on power from the last time on the rollers but a lot better to drive still managed 108bhp and actually feels quicker on the road. And put a massive smile on my face when I took it for a blast.

Scott its now a member of bonsai as it only has a small engine

BHP figures are not the be-all and end-all... I've always said I'd rather a car drove nicely and produced for example, 100bhp than it was pushed hard and was a pig to drive, and produced 110bhp, as in reality on the road, you'd need a fair difference to notice anything. Glad you got your problems sorted though. :)

Just a small update I have had a few running faults with the car driving in traffic was a night mare as the car was over fuelling and driving me mad, driving the car over 3000rpm was fine but below it would hesitate, splutter and just feel flat.
Option 1 was to pull the engine out and fit a 20xe (this very nearly happened)
Option 2 was to have a go at setting it up my self.the first thing I did was to fit a new distributor as the spring were broken and the car would not return to idle, then it was time to start re jetting the carbs I started with 50f9 idle f16 emulsion 120 main 35 pump after dirving meny miles and changing lots of jets I have found a sweet spot 45f9 idle f16 emulsion 115 main 35 pump.

update time.

after deciding to keep the nova, i needed to change things again to keep me interested, and i have decided to head over to the big block side again and fit a let to the old girl
its something i have wanted to do for years.so a plan was hatched and a turbo engine was bought and i sold my old engine.

When are you starting yours scott?

Plans are to start September /October, basically put the Astra on the road, then take the nova off.
Will be a slow build, as I plan (plan being the right word) to do quite a lot to it, was going to from beginning of this year but changed plans.

I'm torn on stitching my Bay, but I know there's a few seams I'd like to improve, and smooth a few things and paint so it may as well be done..
Chris, are you just adding the fast Road kit for engine mounts and tie bars?

If you don't mind the potential danger & rebuilding the knuckles then just run those for however long they'll last. In the meantime I'd recommend sourcing the O.E big block drive flanges & audi bearings from someone like harry hockley. He does the knuckle machining also.

I've not seen any fail, I had this type on my xe setups from 2004/2011.
Is there proof they do/can?
Just asking, not being a dick.. lol

Roose Black would look great against the yellow Scott?

Yes, I do like the idea of getting the matt black finish, but it seems so expensive, I am tempted to try just use oem gm hoses and hope they last.

I did think about using the big block hubs and vw/audi bearings, but as Scott said the only ones I have seen that were cracked where the ones I bought second hand and I also ran the lmf conversion hubs for years on my old track car

I have to agree with the Ghost on this one guys... From a safety and drive ability aspect If you want your nova turbos to drive as well as they can you want to go down the modified knuckle and stock flange route also coupled with equal length driveshafts. I know Andy and Karl had issues with cracking flanges and I'm pretty sure Phil did too. Mark Beeson Apparantly almost sheared a conversion flange completely off! For years now the guys above and myself have used the better option and from memory no one has had any failures in this area which speaks for itself as some are regulars at the ring really enjoying the cars properly. The difference in cost isn't that much either and will save you buying twice later etc. You've got to remember the power delivery/torque of an c20let is entirely different to that of an c20xe and must put huge strain on drivetrain components causing weak links to be exposed. The corsa c/z20let boys are having the same issues too nowadays!

Nick.

Will F
02-11-14, 08:39 PM
The flanges that fail can be relatively easy to spot... There are two types that I've seen snap or shear off...
The first are those that have been machined unevenly ie there's more metal on one side than the other
then there's the ones that have just too much machined off, but these are easy to spot as they just slide into the bearing and there's barely any interference at all.
if they're machined properly, they should last. I've seen them last through thorough abuse for years...

another point to mention is the ones that are 'new' on eBay etc are aftermarket flanges, if you machine a mg item, they should go the distance.

BRoadGhost

Road use can be just as hard, if not more so than track use, when it comes to receiving sudden impacts through unsprung suspension parts. It's no coincidence all the proper works stuff looks like it'd survive a drop from orbit; you want more meat on certain components.

My N/s went on turned down flanges from road use; I put that down to sh1t like sunken drain covers. On the flip side I've bounced mine off a kurb with the brakes on killing the tiebar setup & lower arm since running larger bearings & flanges and that was the only thing to fail.

Nice work their chris.... Bay looks well and at least now the fabs done you won't have to cut anything up after it's all built. Fit and forget at least for a little while anyhow! When you decide to go for an f28 let me know as I have a new mount kit lol.

chris gsi
16-12-14, 06:56 PM
Thanks for the comments stealth pipe was by accident as I could not decid what trim to have so I said leave it standard looking and its 2.5" from turbo back as I had the down pipe made as well

A few more jobs off the list.

remounted the rad to allow the intercooler to fit
http://i1050.photobucket.com/albums/s402/christoff8185/Mobile%20Uploads/image-57.jpg (http://s1050.photobucket.com/user/christoff8185/media/Mobile%20Uploads/image-57.jpg.html)

i also went to forge Motorsport again as I cut the inlet to cooler pipe and the swaged the ends

http://i1050.photobucket.com/albums/s402/christoff8185/Mobile%20Uploads/image-59.jpg (http://s1050.photobucket.com/user/christoff8185/media/Mobile%20Uploads/image-59.jpg.html)

and what it will look like when it's done bar the intercooler as that's at a company called Allard having some mounts welded on and two of the old mounts cut off

only a few more jobs, I have all the bits I need now I picked up all the fuel hose and copper pipe yesterday so that will be fitted soon along with the oil cooler then it's just a few wires

chris gsi
02-02-15, 10:05 PM
Getting closer to the end now, fuel system is now complete apart from drilling a hole for the wires
http://i1050.photobucket.com/albums/s402/christoff8185/Mobile%20Uploads/image-63.jpg (http://s1050.photobucket.com/user/christoff8185/media/Mobile%20Uploads/image-63.jpg.html)

after lots of trimming to the bumper and having the intercooler modified the front bumper fits

http://i1050.photobucket.com/albums/s402/christoff8185/Mobile%20Uploads/image-60.jpg (http://s1050.photobucket.com/user/christoff8185/media/Mobile%20Uploads/image-60.jpg.html)

all that's left to do is wire the 2 cooling fans in and secure the oil cooler lines and fill with oil

Nice progress Chris. Love the Stealth Pipe!

the stealth pipe was by accident as the choice of trims was limited due the the shape of the pipe as the rear box is so big

so glad you held on to this and chucked a proper engine in!

its the engine I should have fitted in the first place

now the engine runs and I sorted the coolant leak thanks to dar for the pipe, and hopefully I have found the cause of my misfire (injector on cylinder 2) it just a mot to sort and swap the insurance over :)

Good spot Iain it did have one fitted when a went to start it but that pump is now in the bin as it leaked

chris gsi
06-04-15, 10:47 PM
Mot is booked for next Saturday, and the good news the misfire has now gone thanks to the new injectors but the bad news I decided to run the car up to temp for the first time 10 mins in and I noticed a slight knocking noise :( checked the oil pressure gauge and it was very low switched it off and checked the oil and it looked like I put cream in there? Drained it out and refilled and fingers crossed when I run it tomorrow it will be ok

Will F
07-04-15, 08:13 AM
Eek - that's not good matey! was it creamy in the sump too or just on the dip stick?

chris gsi
07-04-15, 11:55 AM
It was on the dip stick oil filler cap, im hoping its just from when the engine was built and a few oil changes will flush it through

Will F
08-04-15, 08:37 AM
Ahh yeah - just condensation from running it up/cooling it down and not driving it probably...

Steve, just so you know, my comment on the other pages wasn't aimed at you, or meant to be negative towards your services etc, I was just voicing my opinion on "normal" second hand seller's.

Time for a update,Steve gave me the news I have been waiting for the engine is ready,so last Sunday I did the 5 hour road trip to pick it up.monday I fitted the cam belt flywheel and clutch and put the gear box on,and today I started putting it back together.

Thought I best bring this up date

i did start the engine but found the oil pressure was really low,I then stripped the sump off and fitted another set of main and big end bearing that Steve sent me and rebuilt it back up and turned the key, to find I still had really low oil pressure, I then pulled the engine apart again and fitted a z20let oil pump and modified pick up that I bought and started the car again and all was spot on until the engine warmed up then it rattled and smoked badly,so a call to Steve and he gave me a option of strip it pull it apart to find what's up with it or return the engine so last Tuesday I took him up on the offer and returned it.
One of the strip downs
http://i1050.photobucket.com/albums/s402/christoff8185/Mobile%20Uploads/image_12.jpg (http://s1050.photobucket.com/user/christoff8185/media/Mobile%20Uploads/image_12.jpg.html)

i also had the engine covers painted to cheer me up as I was fed up of looking at the old ones
http://i1050.photobucket.com/albums/s402/christoff8185/Mobile%20Uploads/image_13.jpg (http://s1050.photobucket.com/user/christoff8185/media/Mobile%20Uploads/image_13.jpg.html)

this is how it currently how it looks awaiting it new engine that will be delivered soon

chris gsi
27-07-15, 06:44 PM
I'm not sure what the problem is with it i got a chap I work with around to listen to it as I had lost all interest at this point
and he thought it was piston slap? I'm sure Steve will find the problem but the new engine is a runner from a calibra that had a close I counter with a tractor

chris gsi
14-08-15, 10:16 PM
The best type of update it's now alive and runs sweet
the new engine arived on a pallet from the Isle of Man to my work last Friday so the mission was to get it in over the weekend but unfortunately the cambelt and water pump I had for it was not correct so I had to wait until Monday:cry:.so Monday I fitted my leg oil pump, cambelt and water pump and cleaned the engine up and then dropped it in the car over the last week I have been going out to the garage after work to put it back together
