View Full Version : My Nova build
I got this little 1993 nova/corsa A yesterday. i am the 3rd owner and it only has 21,912 genuine miles on the clock! it is one of the cleanest sheels i have seen. battery tray, cills, doors, arches and boot floor are all mint :D it has the original radio aswell and it works fine.
it needs a good tidy up as it was dry stored in a shed and full of parts for the last 3 years. i think i need to do a small bit of welding to the rear chassis legs.
my plans so far is to tidy it up. treat any rust under seal it all and waxoyl anywhere i can get it on! i was thinking of building a 1.6 8v on twin 40s with cam and exhaust.
lower it 60mm or get a full gaz coilover kit. fit the rear gsi spoiler i have, get sideskirts and a gsi front bumper if i can find one. not sure what wheels to get yet.

Great starting point. Just looks a bit unloved. What's the spec on the one next to it?
ya it needs a bit of work to get it looking well. it will be getting a full respray. the nova next to it i use for autocross, its a 1.6 16v with a few other bits done to it.

as said it looks like its just been a chep runaround for somone
i got the waxoyl and under sealer yesterday. i took off the bumpers and the back panel is fine except it has one small rust blister. the front of the lower cross member is rotten so that is the only really bad place i can find at the moment.

i got the nova into the shed and over the pit. started to strip off the wings and found no rust!
then had a go at taking the front rotten panel off. the rest of the cross member is very good so just going to fit a new skin. i will take the rest off of it tomorrow. need to turn it around and drill out the spot welds from the pit.
underneath the car is very solid. the chasis legs are very good. the drivers sill seems very solid but if i press hard on the passenger sill it moves in a small bit so it must be rotten.

thanks this is my 3rd nova to build now, only problem is running out of space! have the yard filled with 4 nova's and 3 corsa's including a GSI.
i started to strip out the back of the car, my new sills and front lover valance panel should be here in a few days, i hope to fit a full cage and seam weld most of the shell.
engine wise i am not sure yet, i keep changing my mind, one thing i do know is i am aiming for a lot of power! i was going to fit a 1.6 8v on twin 40s and use it as a daily, track car, but i want to go for more power, i would love to build a 16xe or c20xe on twin 45s but that is going to cost well over €1000.
i think am going to go for a c20let... turbo! i can pick up an engine for around the €1000 and i all ready have a f20 box so just need to get a lsd for it. it wont last as long as the f28 box but it is a lot cheaper and bolts straight onto the mount.
the engine will be the last thing i will be working on, i want to sort out any rust, waxoyl and under seal anywhere i can. then fit the cage full respray.
i will only be doing a few small bits to it over the next few months, starting to run out of room so i am going to build a new shead so i can leave the nova in and work on it there.

small update! i have bought a c20let engine getting it delivered on Thursday hopefully.
it was putting out 260bhp but.... it melted a piston! was ran to lean or to much boost. got it for a good price as well. it has evo 5 ecu chips, arp rod bolts, vxr injectors. plan is to fit new piston, head gasket set,timing belt and water pump and get the engine set up right when its in the nova if i get that far!

ya its fairly good, i could of gotten away with welding over the sills as they were not to bad, but for the price of the new sills i may as well do it right.

been busy buying a few more bits, got a vernier pulley for the xe inlet cam. solid gearbox mount. oil cooler, conrods.
going to be rolling the nova out of the shed for a few days, need to do a bit of work to the red autocross nova and fit a lsd i am collecting Sunday.

engine block stripped,cleaned,painted and new core plugs fitted, bought some pistons off lad in the uk and they got lost in the post along with my money :mad:. (IF ANYONE KNOWS OF SOME LET PISTONS FOR SALE PLEASE LET ME KNOW) I have a wanted ad up aswell
i have all the bearings ready and bolts and crank polished, just waiting for pistons so i can start putting the bottom end together,
not sure what to do for an oil pump, i was going to use the standard one again but not sure if i should rebuild it with the sbd gears and nylon relief valve which i got a price for £300.

started some work on the engine. i have the rods and pistons together fitted with new piston rings. i have the block honed. just need to give the inside of the block and oil galleries a good clean out then fit new bearings and bolt in crank and rods.
i also bought a forge cosworth actuator and bracket and stainless heat shield for the turbo.
probably my last update for a while starting collage in 9 days and need to get a new laptop next week :oops:

thanks, i was the same i originally wanted to put 1.6 8v on twin 40s but i decided i want a lot more power! i was going to go for the c20xe but to get up to 200bhp will cost a fair bit. so decided to go for a let. hope to be about 280bhp for now. should be enough in a tin can!

small update, picked up this complete turbo,manifold, stainless heat shield, and forge motorsport cosworth acuator for handy money. hopefully just throw on my rebuilt turbo and bolt to the head when everything is together.

bit of an update after fitting the crank i noticed a bit of play with the new bearings so need to check them with some plastigauge. need to order a top and bottom end gasket set then do the valve stem seals and regrind all valves to be safe and bolt the engine together.
i wont be able to start any body work until a few weeks because i have to get the kadett together first so i will be just buying parts over the next few weeks and finish building the engine.

small update got my gsi clocks and gauge pod yesterday, still need to get a double pillar pod as well. going fit oil pressure, oil temp, boost and aem wideband gauges. also have to get an omex rev limit and launch control so really not looking forward to have to wire all that in.
i think i am going to use the cage out of my other red nova as it is semi retired. once the kadett is back together i will be starting work on this again. i think i will have a go at spraying this nova with the father, we are getting better and will safe a load of money!

small update, bought a gsi spoiler, some new poly bushes and 280mm drilled and grooved discs so should be here next week. also got gas for the welder so can start work on the shell.
i don't think i all ready said this but last year i got the crank measured and polished and said it was standard. so a few months later i gathered up the money and spent €160 on race spec bearings from poland. fitted them all and noticed play in the crank. took crank back out and measured it myself after i got my hands on a micrometer and looks to have a regrind. that's the reason why the engine is still in pieces! hopefully going somewhere else and get it checked again and get them to order the bearings in a few weeks.

i got discs today. standard compared to new ones. fit lovely behind my 15" wheels with about 5mm clearance from the caliper. started work on the front cross member. going to cut out the bit for the intercooler tomorrow.

need a bit of advice about fitting the cooler. if i fit it like the first pic the top of the cooler is very close to the grill and cant lower it anymore because of the location of the outlets.
i can cut another 60mm out of the front cross member and turn the cooler the other but will the outlets be to high?

got some steel and finished off the cut out just need to weld on the 2 bottom mounts for the cooler. made up a quick bracket for the oil cooler to see what way i can fit it.

Well done for squeezing all that cooling equipment behind the bumper!
took a bit to get it all fitted, had to cut some off the back of the grill and bumper.
some parts i got this week. poly bushes, spoiler, braided brake lines, bailey header tank. also bought a polished stainless dipstick tube and water pipe.

small update, removed the bootlid, bonnet, rear windows. drilled out the spot welds on the sill. bought a new grinder because old one was falling apart! gas will be here Monday or Tuesday.

little update, got new stainless boost pipes, 3" down pipe, and ordered full new engine gasket set with 8v baffle plate and z20let head gasket.
nearly ready to weld on the sill. got the paint so painted inside sill area with the epoxy primer then a rust primer i have, going to get a coat of hammerite under sealer next. once its welded on i will blast in some waxoyl as the welder will burn off some of the paint inside.

You should only really fill on to bare metal. Not painted metal.
That nice red oxide paint will be fun to weld thru and it catch fire nicely.

i sanded where the damage was to bare metal that is just a bit extra so went on the paint.
started on the engine, nearly finished just need to order new bearings then drop crank, oil pump back in and time it up.

well after a long day of been sun Burt, covered in filler, dust and waxoyl i have the sill nearly finished. ran out of sandpaper so will have it finished next week.
i am nearly sure that the other sill is in a lot better condition than this one was. its a shame to do so much work as i will be fitting gsi side skirts so it will cover all my hard work!
didn't really take many pics, sanded after been welded. had to fill one or 2 small holes, hate welding thin metal as can blow holes easily.

I've just started welding skips in my work and actually quite excited to weld the Nova when it needs done, I know how you feel about blowing through thin metal though.. what a pain!

also removed the door glass and windscreen along with a good few other small bits. just leaving the roof lining and dash in and the body shop can mask or cover them up.

what do you lot think about removing the wiper and smooth over the hole on the boot lid? will same a bit of weight as well!

think i will smooth it off should look better. once i get the under sealer/ body shutz on on the inner arches i will go over it with red. having the inner arches the same colour as the body always makes it look a bit better.
trying to pick out the right colour to get it sprayed in, what to go red but not sure which one yet! hope to do the bumpers and skirts in black. if all goes to plan in will be off for a respray in about 2 months but time and money will tell!
When looked after Flake red is stunning.

i sprayed the tank with epoxy primer then gave it a coat with some silver paint, welded up the holes in the boot lid then smoothed them off and gave them a skim of filler.
starting work on the other side tomorrow, plan is to cut the sill off and make a plan from there!

out came the grinder and off came the sill. it was worst than i expected! the outside was not to bad just 3 small holes but the inside of the sill was completely covered in rust.
sanded the inner sill and welded 2 small holes then gave it all a good coat of epoxy primer.

not really an update just some ideas i have. i have not really done a thing sine the last update but i have the week booked off work before Christmas so i have a good few days to get work done.
i plan to finish fitting the sill, do all stitch welding and strengthening, i have now decided to turret the rear for the coilovers so just going to use some light wall 4" box section for that. hope to underseal all underneath and fill sills with waxoyl. hopefully i can fit my roll cage as well.
a new idea i am thinking of is to fit a full wide arch kit which is £675 with out postage. i have now decided to turn this into a full track beast reason for the kit and i want to get it logged for motorsport so it can compete in rallysprints, hillclimbs and even rallycross.
starting to look like it is going to turn into a big money pit so i am in no rush to get this finished.

i got some more done today, dash out wiring loom nearly out. i am going to fit a carb loom as the spi loom has to much wires to start to try and get rid of.
tomorrow going to get all of the loom out, get rid of a few more metal brackets to save a bit of weight. clean out inside and start to get ready for the plates to weld in for my roll cage.

thanks lads :thumb: more done today. stripped all the goodies from my old nova, have a sparco bolt in cage, sparco bucket seat and a 6 point harness, these 2 will be for passenger side going to get new seat and harness for drivers side.
i really want to weld in the cage and add x door bars and x in the back but not sure if it will pass scrutiny if i get it logged for motorsport, something i will have to find out about.
one side just finished, plate will be for strut brae to weld in for more strength.

when i bought my old shell this cage was all ready fitted. when taking it out i noticed that who ever made the cross bar at the back must of been drunk or blind. i taught they would been cheeked before being sold new. completely missed one side with the weld.

small update, i got my oil pump with the sbd inner gear and alloy pulley. the straight cut gearbox i was getting was sold. which is probably a good thing for now because i can now use that money to finish most of the car, i think i am going to get it sprayed Renault flame red. i seen a new Renault clio and fell in love with the colour!
next week i am getting gas for the welder so i can start work on the shell then at the end of the month i will be ordering the wide arch kit so i can start all the body work and get ready for paint.

Great work Jonn but this is the 2nd build thread I've seen this week where the builder clams to have put in spreader plates.
They are called spreader plates because they spread the load transmitted during a crash, making the (spreader plate) only a few mm bigger than the foot of the cage is not what is meant, it should be at lease 2 times the area to spread the load.
Trust me on this one I've had the f**king Big offs, and I would not be happy to get in a motorsport car with these spreader plates.
This is NOT meant as a rip into you but as please think about your own safety, you are doing great work don't slip now.

i appreciate the input. i should of made the plates on the rear turret part bigger but at the time i just went with i taught was wright. in my opinion i think the front 4 mounting points should be fairly ok as they are built into the sill which will also add strength. if the cage was mounted directly to the floor then i would of made bigger spreader plates.
i had a look before at the build manual and i taught mine will be as strong if not stronger that what they used.

I would say not of any noticeable benefit. You have already strengthened the rails with the turret installation.
Regarding the cage feet, they should really be 120cm/sq on the A and B pillars, but depends what its to be used for I suppose.
some work from yesterday, i have all the seat rails welded in now and a plate welded on for strengthening the handbrake.
i have ordered the following:
.bias pedal box that goes where the original one was.
.rose joint track rod ends.
.aero catches for bonnet and normal pins for the boot lid.
.brake bias valve.
.some alloy door handles.
.alloy eccentric top mounts.
i think i can get someone local to make the wide arches cheap, i all ready have a fiberglass rear bumper so i will just need to get the front bumper and side skirts from protec. it was going to cost about €1000 to buy and ship the full kit over so i should be able to save some money this way.
next weeks plans are to raise the gear leaver up about 15mm then i need to weld up a few small holes from the spot welds and tidy up the inside then the new sill will be getting welded on.

Is the Reg on this KDZ 8219? - if so, I used to own it!
its a 93 Dublin reg i forget the rest but its on the log book somewhere.
this weekends work, i got the new sill fitted the bottom of the car epoxy primed then went over it all with zinc primer i then shutzed over it all. i need to put on a final coat of paint but not sure if i should use black or red to match the body colour when it gets sprayed.
i need to paint inside the wheel arches then shutz over. once that is all done i think i will fit the petrol tank then i need to make up a small frame for the front and back with castor wheels to move it around and make it easy for the painter to work with.
would i save much weight by fitting a fiberglass bonnet and bootlid? are they worth the moeny? i am going to fit a light weight battery as well and i have been busy with the hole saw! i need to order one of them dimple dies as well to strengthen the holes.

Thanks Tom. i have underneath all painted now so i just need to shutz under the arches at the weekend and paint over. i still have to cut out the rear arches first for wheel clearance . i also made up a small frame to move the car around needs a bit of bracing still but ran out of stuff to weld on! .
money is a bit tight at the minute so this will be on hold or a few weeks, i need to save up to sort the wide arches and get it resprayed. i also have to sort out a few bits on my other nova as racing season has already started.

done a few small bits over the last few weeks. i got busy with the hole saw to lighten it a small bit. i shutzed the front arches and ordered a full wide arch it from protec motorsport. need to cut out the rear arches this week and paint and shutz inside the rear arches.
the kit wont be here for 2-3 weeks so once it arrives i will start straight into the body work. i want to trial ft the engine first before it goes for paint so i need to finish building that next.

thanks no definitely not again! i used an air impact gun which made it easier. i would hate to have to use a ratchet and spanner! if all goes to plan body work will be finished and ready for a respray in the next month. money is the main problem now so have to try and start saving for this again its a never ending cycle!

How much weight did you save?
not sure yet as i don't have a very accurate way to weigh everything. i will find out and get back to you. i have one question if anyone can help. i plan to fit a redtop 25 light weight battery in the boot to loose some weight from the front of the car are these dry cell and i take it that they wont need a battery box? for fia/motorsport reasons.
i was gonig to cut out the full boot floor and replace it with a carbon fiber sheet but i don't want the back end to be to light so something i will have to think about.
Just check the cutted parts weight in the waste bin! :D
i done a bit today i ordered a fiberglass bootlid and bonnet and a full set of polyarb windows. i cleaned out the shed first as it was starting to get messy. then i started to cut out the rear arches to get ready for the wide arches. decided to drop in the engine to check clearance, feck its tight!
i will need to cut out a good bit to make the air filter to turbo pipe fit and the turbo seems very close to the radiator. the alternator cut out in the chassis looks fine, plenty of clearance there.
i just need to get some sheet steel to make new inner arches next.

i started to see what way to run the boost pipes. the rad was to close to the turbo so moved it forward more. another problem i have is the rad is to close to the intercooler now to fit my slimline fans i need about 65mm and only have about 20mm.
it also took some butchering to get the air filter pipe for turbo to it, bonnet just about closes.

Update time! got a lot of bits this week, 2 9" radiator fans, polycarb windows, bits for the boost pipes, lots of fiberglass parts.
i made a bracket for the oil cooler, all boost pipes fitted, last bit of rust cut out ready to plate over.
i need your opinions on the colour below. i was thinking of going with renaut flame red. i seen this in person and really like it what do you think?

its been a while but not really much of an update. the engine went in my 1.8 astra coupe so i ended up doing a z20let conversion and a lot of other bits so all time and money has gone into my astra over the last few months.
i also built a bit of a shed with my father. a old picture but i still have to plaster the outside and insulate the inside of the roof. i am waiting for a vernier pulley for the xev inlet cam and a hydro dipped rocker cover. hope to map it next january and it should see 320bhp

Wow i've missed alot of update, Hell of a set up you have there. Love the wide arch kit.
its slowly getting there. the only thing that's annoying me is the amount of money i still have to spend on it to get it where i want it. i still need the following parts.
F20 quaife straight cut box.
lightened flywheel.
full rose joint wide track setup.
bias pedal box.
coilover adjustable top mounts.
Sadly to build greatness you have to send the money at the start.
Think Roma was cheap to build? lol
ok change of plan!
time to start back at this again. since the turbo astra is finished i decided one turbo car is enough for now. so going to fit a c20xe instead of a c20let into the nova. i planned to build it into a fast road/ trackday car but i think this the best way to go for now as i all ready have a good engine and gearbox with quaife final drive and LSD. plan to just build this into a track day car and hopefully do rallycross in the future.

A little over a year later and i have still not went near nova lol decided this needs to be finished this year as taking up to much space in shed and have it 4 years now!
brought in my old rwd nova and pulling out the c20xe and f18 box now. plan is to put in engine and make sure everything is ok then sort a few other bits and bring shell to a bodyshop and let them sort that out and full respray. also bought a new stainless 4 into 1 exhaust manifold as new parts always help with motivation when building a car lol

It was pretty awesome! Main reason i am using the engine and box is that it only done a few events a year and i kinda lost interest in the autocross i used it for so would like to have the running gear in new nova as that will be used a lot more as will be a road car and do the odd trackday.
Plan down the road is to put a bike engine in the rwd nova and race it again at some stage. I want to get fiberglass bonnet and bootlid and get a full respray at some stage. Maybe a job for next year! I don't think i will ever sell it as to much blood sweat and tears went into it along with months of time!
dropped the whole subframe today so gonna take engine and box out at weekend and drop into new nova to make sure everything fits ok.

Bang a engine in the RWD one and enter a few drift comps? I love to do that in a Nova.
it would certainly be fun to drift the rwd one! i never really got a chance to but hopefully have it back together someway next year!
some progress today. engine in but i need to either modify the firewall or else remove it all together. also is it possible to buy solid engine mounts separately? reason being i bought a rear gearbox one secondhand a few years back but it was basically new and now i need the engine one and other gearbox one.

not much clearance for pipercross filter but i want to fit is so gonna have to modify firewall. not really a fan of the trumpets or single small filters.

bonnet just about closes so should be ok. thats where i plan on fitting oil cooler. i will run a cold air feed to it and if thats not enough i filt fit a small 4" fan to cooler.
