View Full Version : Novavan rescue project - without spending a penny?!

Well its been a while in the making, well actually since Nov 2009, but its getting closer to completion so thought id share where id got upto thus far.

The aim is to rebuild it into a useable car again as it was a part firedamaged car (Full loom damage and interior beyond any rescue) when i started, but decided to attempt to complete this without spending a penny of my own money, hence the current duration of this build.

Simply i just buy broken stuff from fleabay and fix it to sell it on again, or find the misslabled items that no one buys to then just relist them to make money on...

to give you an idea of what i mean, one case i remember well about 8 months ago, was an old-ish lady at a car boot who had some stuff she found at a clearence sale near her and she was selling it on with no clue of what it all was, however for those who know, she had amongst other things 5 x A7 Vibe slick amps and 7 x JL Audio subs still sealed, brand new in their boxes, i had a nose, agreed a price for £200 for the lot (she only wanted £100 but i felt bad) and sold most of it back off again on fleabay for over 1k...

to date (May-11) i have only spent £54 of my own money on it, and spend pretty much every weekend working on it, English weather permitting!

(if you wonder about all the electrical shizzle, I work at Bentley as a spark and also was a trimmer) but i seem to have along my way tried to put far to much electrical gumf into it!

I was never quite sure how much the vents are needed under the screen, so decided to fiberglass over them, and reroute a vent into the wing for the interior fan

unfortunatley no, but the airbag does!

i struggled to find a slipdisc with more than 3 connections on that would fit,

1xhorn 2xairbag!

I was thinkin along that route, but wasnt sure if the letters would be too big or is some scrote would try to pinch the shiney letters?

Cheers mate, :thumb: n tbh theres nothin that I do that would be typical of most ppl, ergo, the tigra airbag with corsa controller and veccy seats for example lol

In a way yes and no, yes that the manifold is standard, but I got an adaptor plate/block made by a nice man at work to take the offset of the new tub as they dont allign as per, but ive not turned the boost past 1.6 yet, gonna wait til its on the road before messin too much

Is the turbo liquid cooled still? whats the lag like?

Geez lol, bit mastermindish with all the q's! lol

The turbo I got was from a scrappy off a '93 plate isuzu trooper 3.1 turbo 4jg2 type, and the best part was when I took it off it looked almost new and the clocks said 68k, so I stuffed some rags in the ends and coveted it in sh*te from the yard floor so when I went to pay they didnt want more! lol n tbh ive not seen anyone else's with mani mods etc and as to lag ive only pootled round the estate in it as its not got insur/tax on it atm so abit unsure how laggy itl be!

So whats the deciding factor for you to do the mod to the 3.1 tub?

Well thats easy, disconnect the pyro, put a multimeter onto the wire and smack the bumper with a nerf baseball bat!

Effective enough lol

woow i wonderd where this went it was my best mates for a while we did loads of work on it welding, engine, corsa gsi breaks etc it was a little ripper round here i loved going out in it even unpainted and i know jordan regrets selling it lol

lol If it was mine I would be driving the first 100 miles with the airbag disconnected and the wiring connected to a 5W capless bulb I reckon!

Did 5 miles and drivers side wiper stopped
Got to wigan turnoff and dash went dark
Had to pull off at Lymm as there was smoke from the dash
Limped to J18 and then the dash set light, luckily there was a fire engine there as I got off!

Dont worry theres no ill feelings, infact its what makes owning a Nova just that bit more interesting, the UNKNOWN! Lmao

shame mate, i guess the tigra one wouldn't fit the column? if you did a corsa C EPAS conversion (I know its a bit :gay:) then you could fit the corsa C clock spring from a model with wheel controls, then you can have it all :)

Corsa C is electric hydraulic steering so wouldn't be very easy to do!

I know a larger turbo will allow a larger area of air to enter but I may only get 20psi.. This is a worry as am not sure weather a 20 psi through a 2 inch pipe is as much air as 34psi through a inch and 3/4?

I know fuel isn't a issue now as I have got a lot more on tap, I think I will let you get yours sorted before I go into it..

What I/c are you running?

B and C columns are pretty similar and as said, are both electric.

Funny how the airbag works..... Theres no sensors or nothing in the front bumper, It has a control unit bolted to the floor that has a accelerometer inside.

Stock ic atm, but ive got one in thr shed off a evo that I play with fitting on monday, either that or a techy at work said about trying a charge cooler, not sure yet tbh, still have original tub, but just outta intrest, how did u get it upto 34psi on the standard unit?

As far as I could see it was the loom behind the dash, looked like it had come loose and rubbed thru on the steering coloum brackets.

Lol like I said, dont worry bowt it!
Its what makes driving a Nova more fun, the unknown!

N besides if it wasnt for that id probably not have done half the things I have done to date :)

Still a little puzzled as to how your air bag works where's the mercury switch and accelerometer and Ecu thats a lot of shizzle to figure out but fair play if you have

forgive the poor drawing that i used but youl see that its really quite simple to set-up provided that you take decent measurements of the tilt angles from the donor car before you remove it then fab a plate to fit into your Nova to take the plate so when the cars at rest the plate is in the same level as the donor car

the key point is to make sure you reset the unit after testing it, otherwise it wont fire again until the codes been reset on it, but you could just buy a unit on i-net for about £15 thatl do the job or just ask someone friendly at a vauxhall dealer to do it for you.

*if anyone wants to build it and test it, Id reccomend using a multimeter over the yellow + yellow/white of pins 1+2 and bridge the connections with a 220k resistor, otherwise the unit goes into fault mode as it thinks theres no airbag module connected, but make sure you remove the resistor on pins 1+2 boefore connection the airbag


**edit** i forgot to mention that you will also need to put a 220k resistor permanently over pins 3 and 4 otherwise it will go into fault as it thinks theres a problem with the passenger airbag

That's prity cool it's not the kinda thing ya just pick up on but fair play on it electrics was always a strong point for me mechanicing and in college and that but never went deep enough in to it to do that kinda thing but wouldn mind brushing up on it best of luck with it

I kinda had a good understanding for electronics at school (all those years ago!) but tbh if it wasnt for Bentley and getting the chance to change onto electrics to refresh what i knew and learn more on the job, then i doubt i would have attempted it in the first place, but its all good now tho! :d

Did you actually check that then? lol

Theres no need for a resistor on the pass airbag as most corsa's dont have the pass airbag, the wiring is there just not connected, To fit the pass airbag you just have to plug it in, Nothing needs messing with. The ECU only brings up a error code if the drivers side is disconnected. As the ECU can do pre-tensioners too.

I know this as I have diagnostic type software on my laptop that can look at all the airbag stuff and re-program the ecu after a crash.

yeah thats why i was toying with the idea of fitting them, but cba as theres no spare space lol


Theres no need for a resistor on the pass airbag as most corsa's dont have the pass airbag, the wiring is there just not connected

well the led i hooked up kept giving me a error code of 33 (passenger open circuit??) before i added the resistor to the passenger connections of airbag ecu which stopped it.

yeah thats one of the benefits of where i work, can learn anything from any dept,


also as an update, the airbag ecu was throwing up another error code, so luckily i disconnected the battery to inspect, then powered up, reset and tested the feed to the airbag, which was live, ive tried several times to reset the airbag ecu but it just wont cut the live feed, so decided that id best take the airbag out of the car completley rather than have it detonate in my face on the motorway or wherever!

balley you gotta get a bigger turbo sorted, you wont believe the differance it makes, but you will want to run the n/a inlet so you dont restricted all the extra air the turbo will be producing:)

well i decided to get some rattle cans on the go to carry on with my theme and blast some more clementine orange on key areas.

i then nipped down the road to flash most of it over in the base flat black prior to the top coat

and then it went back for its top coat in high gloss black only for it to piss down as i drove it back up the street

not content with this i wondered what it would look like with a "dusting" of met silver over the whole car, so a few days later it was to go back again so in the mean time i faffed some more on the wing mirror repeaters

using these white SMD LEDs from maplin to put behind and after seal it up with clear mastic to stop the water/rain

i was originally thinkin of that, but its alot more drastic than just flake, put it like this, its somthing you DONT want to put on paint, albeit new or old!

thanks, i wanted orange, but the other half has a big thumb and said,
"its one thing to have a nova, its another to work on it for far too long, but its not gonna be orange......"

hence everything i can get away with is orange!
ps were goin a weddin next month and i managed to convince her that an orange dress was the way forward, so slowly but surely shes buyin into it, and maybe next year as we use it at work, i'll be treating myself to some House of Kolor paint and going this colour

right o,

heres what i decided to do on another mad idea with my paintwork, i had done this several days ago, but due to what i'd done i had to wait for a few days just to be sure the paint wasnt shifting anymore....

confused, well basically i decided it would be a good idea to cover my new paint work in DOT 4 brake fluid to melt the top surface of the paintwork,

what i did was buy a mini foam roller and a small tray to suit and rollered the brake fluid over a panel at a time, i covered the panel evenly and left it on for 2 mins, then jet washed it off to nutralise it, like i said i had done this on every panel and stuck to the 2 mins timeframe and in total went over the car 3 times in total..

Different usually people after painting there car would be scared sh1tless to have brake fluid near there car I no I am are you goin to leave as is or try lacquer over it

so anyway, went to tax it today, but just found out id have to pay for the rest of this month if i did as its been sorn for 2 years lol, i think she said somthing about been able to get it 2 working days before the end of the month tho, bit of a bugger tho as i wanted to drive it about to see if theres out creaking etc that may need looking at as on the 1st of next month im off to sunny north wales in the beast so dont fancy finding stuff en-route!

Your a brave man!! When you said brake fluid, i was expecting for big sections of the paint to be missing lol. Actually very subtle :D

Looks good, personally im not a fan of the orange details, bit ott for me, but its all been done well.

yeah Isuzu 1.7 with the 3.1 4jg2 Turbo from a SWB Trooper, but thinkin of changing it back for the time being as yesterday ran it round and the 3.1 tub feels a bit laggy, may have alot to do with the restricting intercooler pipework, I have a FMIC from an evo 8 but its too big for the front bumper but i may try n find either a med size FMIC or charge cooler and larger bore pipework before re-fitting it again

I have just cut the hole lower panel, half the cross member and wings off mine to allow room for a front mount! lol And its ment to be at Billing the Sunday lmao

Well yet another set back, on Monday the drivers side engine mount decided to let go 90 miles from home!, so I jacked it up and used a set of jump leads as rope to tie off the lifting eyes to the strut bar to hold the block up for the drive home, and tonight stared to have a look at what's up and found that both bolts have sheered off flush with the block side!

Just wonderin if anyone has successfully got them out and how you did it.

This exact thing happened to me not once but TWICE on my TD more door, first time it happened i removed the drivers side engine mount out the way and both bolts had sheered perfectly in line with the block. Thankfully i could simply hand turn the rest of the bolts out and replaced them with new ones.

Then about 18 months later the exact same thing happened to me, but this time the excess bolts were tight in the threads of the block, so i ended up jacking the engine up to a height where i could just drill the bolts out slowly starting with a very small drill piece, then eventually moving up in size until i could get a flat head screw driver in there and tap them loose until they wound fully out.

Then i used strengthened/hardened bolts after the second incident and it never gave up on me, but then unfortunately the car got scrapped.

You can get a set of easy outs just drill through the centre of the bolt and tap them in and twist them out and stronger bolts would be best to replace them with and not to use thread lock incase it shears again as it'll just make it baser to remove

yeah thats the kinda method i had thought of, il give it a go on friday aft t drill them out and see how i get on hopefully get it done and back on the road for sat aft if i can source some new bolts, just out of interest did you take the cam belt off first or just drill it as is?

well ive been to the scrappy today, could i find a 3 bolt mount.... could i hell..., well looks like as i want her back on the road asap i'll just drill out the old bolts and use my 2 bolt one for now and keep an eye out for a 3 bolt one... unless anyone has a spare one floating about?? :p

so anyway, managed to get the old bolts out today, but as they had sheered of so flush with the block they were a pig to get out, I did take the cam belt and tensioner off to make life easier and even used a bendy telescopic drill, but even using HSS or titanium bits i couldnt get anything more than a dent on the bolts but i had noticed that the bolts were nearly loose in the threads of the block, so tried to use a point of a screw driver to spin the bolts out but it wasnt havin it, so anyway i remembered i had this from back when i made our wedding favours....

as its stoke length is about 0.5mm @ about 50 times a second i just tapped them on the outer edge in the direction to get them out using the engravers tip, took like 30 seconds to get them both out using it, but was too late to get some new bolts n cam belt, so will be done tomorrow now

the next plans are to refit the 3.1 tub now that i have a generic chargecooler system which i picked up for just over £100 inc all rads pumps & fluid hoses etc etc, then i can turn the boost down due to volume increase?? then i need to look at getting a N/A inlet as the current one looks rubbish, alopng withy some new boost hoses if i can find some decent ones in the right colour lol

**edit**
the total cost so far for everything you see to be done including MOT and tax in order to get it on the road has now hit a whopping £262.11

i know this is a double post, but thought id add this onto my WIP

I decided the other day in my ultimate wisdom to ramp the boost up to a healthy 38psi on my 4JG2 (RHB5) turbo, I had a fun few miles before a nice smell greeted my nasal passages, so i pulled over to see oil everywhere, I then decided in another moment of inspiration to drive it the 2 miles home only for it to leg go completely.

Today i find its a lot worse than first expected.... 38psi seems to do some damage...

Ill just list what needs replacing as a result
Some valves
2 new pistons
crank
exhaust manifold
intercooler
and a new turbo

im taking a guess by the looks of the damage as to how it happened, and it looks like the wastegate flap has "fused" itself shut from heat??

tbh ive not heard of this happening before but its exactly what looks like to me, im just assuming that a surge couldnt escape and voila.... funked engine

its a sad day :(

after ringing around on Wed i managed to source a new engine, but when i got to the scrappy i saw a 4JB1T (2.8 Isuzu lump) and he wanted £150 for the whole Trooper which had a RWD MSG manual box..... i started toying with the idea of ripping it all out and start a fresh RWD Derv project, but alas I couldnt imagine the inlaws b'in too impressed with me taking over there garage for another winter.

Anyway as i would be having a long weekend i decided to get the replacement 1.7 lump i had gone for in the first place and get it in asap, so after getting it back home, putting my pump, alternator, inlet manifold and original turbo back on it, i spent until 3am last night shoe-horning it in and after breaking a finger of the hired helps hand, it was in, today i have just finished putting the strutbar, wires, coolant, oil etc etc and joy of joys its alive!

So now im back on the road again, but im still thinkin of a RWD Derv as a winter jobby now lol


also has this still got the corsa gsi breaks on it like when you bought it? and what size are your wheels?

yeah still got them on it and have the SR/GTE 3 spokes on it atm but had to space them out by 5mm to clear the calliper from the wheel, but looking at getting some cav fanblades or similar to give me more clearance

thanks for answering my question the only reason i asked is becose ive got the same breaks for my project but wasnt sure weather thay would fit under 13" sr banded steelies.
