To much amps and/or to little pre heat. Depends wether its silicon or magnesium aswell.

when welding proper metal to monkey metal, all you need to do is remember HEAT and lots of it, but being a coded welder what do i know lol

Not much, however, our welder in work didnt get it right either, although alot better than me:thumb:

Yep, more heat = less amps. Better weld with less pool effect.

30 years of what? Starting out back in the day with an Arc welder (like nearly ALL seasoned welders) then moving onto MiG, an eventually barely using TiG now & again? Not doubting him, just merely raising a point like. Ive got nearly 25 years experiencing w@nking, yet still feels like the same old hand doing the same old juggle like.
does the same go for mig>?

He is an excellent welder, and plain ali is fine.
I am however, unsure of the materials etc, just try it?
surely, making it in 2 bits would be way better, then bolting it together. you could create the plenum, machine the intake flat & then fix them together.
it also means you can get at it for maintenance, modification or repair

alloy, is just **** to weld full stop, cast or sheet, you need it hot but to hot it just melts and falls on the floor,
Personally Id just by a proper 888 Works type plenum for £500 & change the inlet flange.
i know that one.. i had to repair the ally side rail on a wagon the other week. it had been bent by a forklift.. the killer was the bit of steel bar in behind it. i had to heat that up & bend it first, then do the extruded ally to fit. 4 hrs of struggling.. looked ok afterwards.

i tried "tigging" the other day, and fook me it was hard.
the foot pedal and both hands, to many things for me lol.
i might just keep trying at it at work, and see if i can get better lol.
Inlet manifold mated onto Vaux flanges are worth scrap value.
Aren't they made by Dewis on Vs? Wnay sort of gains does it offer?

I feel sorry for cylinder 3 & 4 on that Sunny GTR / XE inlet hybrid - while the principle is sound the execution sucks.
Is there ANY breathing space between ram pipe opening & back of plenum? Needs to be spaced out ~ the trumpets should be flush with the backing plate not the other side.
