Ive been meaning to get a project thread up on here now for a few weeks but just havent got around to it, so i think its time to get one done.

sorry if the first few posts dont make sense in some bits as im copying it over from my migweb thread, but as of now any progress will be updated

Evening all, as some of you who have been looking at the unit thread will know i have recently bought myself a g plate nova star as a project after breaking a corsa gsi i had that was rotten. I thought that the project could do with its own thread as its taking over the general stufff that the unit thread is for and it will be easier for people to read here. The plan with the car is going to be a x16xe from the corsa, stripped out, bucket seats, lowered, black cesaros and as time goes on i would like to get a cage for it. then who knows when i get bored of the 1.6 which i will maybe an xe. No lets or turbos here tho sorry ive got the astra for the turbo and this is all going to be done on a budget, buying things as and when i can afford them and not spending silly mone on new things when used stuff that is cheaper can be just as good.
Sorry if any of the first few posts have anything repeated i copied things over from the other thread to start this one

So to start it was time to strip the corsa of everything and make some space

In this time i was also looking through the net for a nova that would be suitable for what i wanted for a sensible price as the project is going to be on a budget and all done by myself, im not into spending stupid amounts on new parts and paying for labour. i try to do everything myself.

i found myself a nice cheap g plate nova star in white on ebay, after some calls it was bought and dougie and lynz very kindly sorted out transporting it from birmingham down to south wales for a very good price for me.

but anyway its home and ive looked over it im well impressed with how solid it is so ill let the photos do the talking

another update as billing has now been and gone. got a fair amount done today considering the time i we were there for. I decided due to all the bits around and nuts bolts etc that i wanted to rebuild the engine before i started anything else so today when i finished work i was in the right mood, as well as still being very very tired from the weekend lol. so with help from don i got cracking on the bottom end which is now built and ready.
tommorrow night i will strip the head down and rebuild it and hopefully get that bolted on so i can then start on the 1.2 engine and the bodywork.
Also removed the battery tonight as it was flat and looked for rust and apart from a slight dirty colour its all as it should be, solid.
The car got de-rubstriped aswell whislt i was there but no photos sorry as i still got the black stuff to reomve and some paint to repair.
so some pics :D
It came out for a drive and don was loving it. i love how high the front is because the back is full of crap lol

well more updates :D
popped up yesterday to crack on with a bit more, whilst i was messin with the astra don cracked on with rebuilding the head and dealing with the stupid split collets so the head is back on now on thing is stupid me left the head bolts up the house so nothing else could be done to the engine. hopfuly tommorrow ill trya nd get the rest of the engine back together and its then ready to drop in.
I then started on the wheels they are going back on the black corsa so i started reapiring them ready to spray them white, some chemical metal has been used to fill the curb marks
Then it was time to try and sort out some little bits of rust to stop it getting worse so the wing came off and all the rust got rubbed back before getting treated. ive bought some filler aswell to skim the welded bits on the back.

at last an up to date update, went straight up the unit today after work to fit the rarb to the astra but couldnt be arsed so more work on the nova has been done.
firstly i recieved my tow stickers so needed to get the rear bumper off and sprayed. So that was done, found no rust underneath but put a lick of paint on the panel joins anyway. refitted the bumper and stuck my sticker and stripe on. I reckon it looks 1million times betterer.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo441.jpg
the boot handle then needed doing to match the satin black goodness of the bumpers, so at the same time i decided to get rid of the rear wiper motor and cover to save weight lol

Need to remove the nipple next and fit a gromet, also looking for a sr or ste spoiler to fit.

Took the front bumper back off to repaint where someone had done some brush painting lol.

Refitted with the tow sticker in place :D
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo444.jpg

The toffee wheel came out to try and got the rest of the bump stripes off and the stickers. I love how easy the toffee wheel removes them, was gonna try some sealant remover but forgot it, never mind tho all done now. will use intensive tar remover next time to get rid of the marks left. The drivers door needs paint tho as some came off with the strip gutting
Took it for a quick spin on a private road as i just couldnt resist. lmao
How it stands at the moment, really happy with it and how simple things can make all the difference imo

Made a start on strippin the nova out yesterday, removed all the seats and the rear part of the carpet, im thinking on keeping the front carpeted and either leaving the door cards on or getting some black plastic perspex stuff to make cards up.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo457.jpg
got one of the seats mounted but its only temp so i can drive the car in and out of the unit as its sat way to high and at tottaly the wrong angle.
I couldnt see a way of fixxing the mounts into the car as they would be to low fitted straight in so i dismantled the front seat to get to the standard subframe which i was going to make into a flat frame but the way the mount points are fitted i couldnt do it, so for now they are just bolted temp onto the original frame.
original subframe, notice the front sits higher, the bit i was going to remove

ive now also removed the rear carpets and boot panels.
with the seats ive got a few ideas of how to fit them with either some 2" box section or some scaffoling tube welded in and get rid of the standard frames, gonna see how others have gone about fitting into novas first tho. anyone got any suggestions please?
Cheers

you rebuilding standard or you chucking in some added Extras lol

being rebuilt standard for now, if i see one for good money i will also get and inlet for it. i would like bike carbs or throttle bodies but cant afford it at the mo, would like to get a rollcage first before spending on the engine tho. and tbh its probably more worthwhile going the redtop route.

rite as i was up the unit today doing brakes on my grandads corsa i already had the grinder out so thought i would have a go at the body work on the nova again
so firstly take one dodgy repair of drivers side wing with lots of weld, take one angle grinder complete with flap disk and you get something that looks like this
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo473.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo474.jpg
Then carry on up the door where the paint is damaged due to rub stripe removal, follow with wet and dry and then filler primer to get this
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo475.jpg
then fill the wing to a smooth (ish) finish lol
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo476.jpg
when the filler is dry tommorrow i will take it back and if needed apply more, the door is still a bit rough so bought a sanding block to get a flat finish

i then started on the cesaros by apply some nitromorse to remove the bad attempt at painting from when i was choosing a colour lol
so nitromorsed then wire brushed ready for a go over with wet and dry to tidy up before primer and gloss black paint
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo477.jpg
Tip of the day dont get paint striper on your arm as it fecking burns like hell lmao

A bit more done im a bit short of time at the moment tho so only small updates.
Firstly i was unhappy with the door as where the paint had come off it just wasnt flat so i bought some sanding discs and started atacking it until it was loads better. the i zinc primered and filler primered which has now come out alot better just needs rubbing back to level off for paint, also need to look at the quarter as the primer seems to of reacted for soem reason.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo484.jpg
Filler sanded back also ready for another light skim
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo483.jpg
I then carried on with the wheels, the paint stripper did a great job but the powdercoat still neededs sanding its tough stuff to get off, when that is done these 2 will be ready for paint, the other 2 just need a light rub back rather than full paint removal. When they are ready for paint im thinking on doing a colour that is a bit different, something quite bright :D

cheers lads, yea definalty gonna try and get something manifold wise for the engine, i had a dbilas inlet on my old corsa and it made hell of a difference. with this tho i wouldnt mind getting bike carbs, need to find a manifold then tho or atleast a flange. unless do i just cut a standard inlet and use that with the rubber connections from the carbs?

Jay
02-08-09, 09:31 PM
You have to use a custom inlet manifold, you can get them from bogg bros for around £150 i think. Looking good chap jst had a read through.

Also on corsasport the is a seller on there who makes up copy mantzels for £138 delivered, good mod there. Std inlet is far to restricted.

Will look good and cesaro's what colour are you going for?

That looks LOUD!:d

Fow16v

Ive fitted that backbox onto the standard system atm for a laugh its loud as ****, love the way it comes out at an angle tho lol. may have to get a bigger centre box see what its like when i get the whole thing on. Otherwise it wont be doing many track days due to noise restrictions lol

Fow16v

so got the back box fitted to see how loud it is, i think it probably wont pass noise restrictions with it, i may have to get a large centre section when i fit the whole thing and try to quiten it down a bit. does sound awsome tho on the 1.2 lol

I then started welding up the slam panel where it had rusted into holes, this was a pain in the ass as it was so thin it just kept blowing holes, still with some plate cut to shape and welded underneath then ground back i got the filler on and it should look ok and it strong as a new one.

just a quick update from yesterday, i started by rubbing back the filler that i applied to the slam panel, most of it rubbed back really smooth but there was 2 small bits where it needed another skim, so being me rather than just skim it i slapped it on and now i know when i rub it back it will be flat

finally managed to get some substansial amount of work done to the nova today, hopefully an update to keep people interested.
the day started with me and don going up the unit with engine removal in mind, the engine came out with real ease, no looms etc to disconnect.
so firstly up on axle stands, wheels off and started undoing driveshafts and ball joints, notice the small 1.2 brakes they will soon be gone too.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo534.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo535.jpg
started disconnnecting pipes, throttle, chock, clutch etc. not alot on these engines to remove really
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo538.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo539.jpg
air powered impact guns make removing the 30mm nut on the shafts light work :)
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo540.jpg
and one small engine and 4 speed box out ready to go to a new home, any use to anyone? any autograss people etc that mite need the 4 spd box?
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo541.jpg
next i started clearing the bay and got it outside for a clean, autobrite acid stuff and a pressure washer took care of most of it.

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo546.jpg
i then fired up the gas heater and got everything nice and dry before any paint to keep the rust at bay
when dried it was time for some zinc primer over all the seams etc to stop any rust coming through the paint.

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo548.jpg
now earlier on in the day i had decided that the whole engine bay was going to be gloss black because i had some for the paint gun, but i then thought it mite look **** so got the white gloss rattle cans out.

Did you paint them with rattle cans? How many did it take to do a wheel?

Thanks

cheers mate, yea did them with a rattle can i used simoniz gloss white as its nice and bright i also used a clear laquar even tho its not needed as it makes it more glossy and more protection, i can normally do a set of wheels with 3 cans as they are quite big. ive not done the best of jobs on these tho tbh and there are a few run marks, not to bothered tho as you can only see them close up

so today another hour or so another bit done. i was planning on dropping the engine in and getting it bolted up and then working from there a bit at a time, but i realisied there was too much left to bolt on the engine that is easier out of the car. i still need to paint and fit the gearbox along with flywheel, clutch, and some pipes. today i fitted the wings back on temp to stop them getting damaged and in my way, then started on the engine took me ages to find bits as they have gone walking lol.
got the alternator bolted on along with the starter. stripped the inlet back off and the rocker cover as i forgot to tighten the cam pulleys, fitted the mini loom, cam sensor, coilpack etc. Then timed her up turned it over by hand a few times and started fiting the covers, all is good and its very near to going in. im hoping to have it in by tuesday or wednesday this week. when its in it will be a bit at a time then piping up and wiring etc.

Another tidy amount done today, started off cleaning the gearbox up after it had leaked oil all over the floor of the unit. dragged it outside and pressure washed it but didnt bother with painting after as it would of been too wet to in today. so rather than paint its just cleanish.
dropped the engine down off the stand and got the flywheel clutch and box all bolted and got it in position on the engine lifter ready to drop in (from the top), we then realised that all the moving of scrap shells with it hasnt done it many favors and the arm is bent and doesnt lift as high as it used to so the engine got dropped back down and slide up the car ready to lift in position.
so all lifted in and bolted up to the original mounts nice and simple its now offically a 16v nova, shafts are in and suspension back together. all pipes are on and done. just need to sort one out that has a split in it and is leaking. and then t the return from throttle body into the return from rad to save getting a mpi header tank. the rad is all in fine just need to sort out a fan to fit onto it.
started the wiring on the starter loom and headlights. the engine loom should be straight forward enough just need to find somewhere to put the ecu.
also started fitting the exhaust that i bought only to find it hits the linkage so wont fit. anyone know what the difference is between a mk1 and mk2 exhaust system?

so some pics to prove it is now 16v :D

not alot going on with this at the mo. the engine loom is on, exhaust is on but i need some rubbers as it on with cable ties atm lol. i picked up a gsi fuel pump on the weekend and there is a tank in the post to me http://www.migweb.co.uk/forums/images/smilies/biggrin.gif all the immobiliser wiring has been cut from the old corsa dash loom and ive figured that out should be fairly straight forward to do. probably wont get alot done on it now before i go on hols. as i still need to buy cav internal shifter and weld a plate on. need exhaust rubbers, 8mm microbore pipe for fuel lines, some more rubber fuel hose for either end, mount pump somewhere. and then it should run. http://www.migweb.co.uk/forums/images/smilies/smile.gif

bit of a sort out and weight saving exercise today, the car has been full of crap in the boot since i got it as i was just using it to store all the parts to stop them getting lost or damaged, as i now needed to sort the engine loom out behind the dash and sort out the floor for internal cav shift i decided to strip the dash and the carpet seats etc out of the front, this then led to getting all the crap out and starting to remove all the unwanted loom, not alot to remove on a base spec nova tbh, did strip all the dash illumination exept clocks, radio loom, speakers, rear wash wipe switches and loom, lighter etc. also ran 2 cabels for the fuel pump in the existing loom ready to go. connected a battery and everything works as should after a slight issue with an earth that i forgot under the bonnet. it even turns over whoo hoo. lmao

yea not sure if i will use them yet craig havent had a look at the condition tbh, ill have a look tommorrow see what they clean up like if they are crap ive got some 8mm microbore copper there that i was going to use. will just use the steel as a guide and fit the new stuff.

should have an update on this tomorrow hopefully.

just to add, it starts, it drives, it doesnt leak. and it feels pretty nippy to me lol. athough i was stuck in second, wiring is a mess atm and it still smokes. pics and vid laters :D

right then some photos from today. first of all started with the tank, a nice lick of undersealer paint along with the filler neck and replace all cut up some new lengths of rubber hose to replace all the smaller pieces that were hard. so dropped the old carb tank off and got the new one in place and fitted after undersealing the underside of the car behind the tank to stop any rot getting in. welded the bracket in place to hold the external pump and little thing with a bolt in the top that im not sure what it is lol.

had a look at the steel pipes and as craig said they were ready to burst infact the one already had a pin hole in it, so thanks to don some nice new 8mm microbore was bent into shape and fitted with all new rubber aswell.

as for wiring it needs alot of work yet lol i didnt want to solder anything yet as i wanted to be sure with the immobiliser etc and i also need to fit a gte digi dash and mk2 dash board so for now connector blocks have been bodged in lmao.

after a slight issue with forgetting an earth it started. the eml is still on and its limiting at around 4k just as it was in the corsa, ive changed knock sensor, cam sensor and crank sensors anyone have any ideas on what else will do this?
its also smoking a fair bit when you rev it some oil smoke but some is black like its over fueling again not sure on this as its a standard reg and rail with a gsi pump and tank.

but i did manage to get in and have a drive, locked it in second and drive it that way as i still need a cav internal shifter to fit.

bit of bodgetastic cable tie madness here

cheers for looking, anyone sugest any reasons for the over fueling or eml?

Right then today i popped up to get the fault codes read off the ecu. There are a lot of them but most of them were present when the engine was in the corsa, im sure this ecu will only clear the code after so many clear starts.

Here goes in the order they read off:
28 - Fuel Pump relay - Circuit Malfunction (pump seems to be working fine)
47 - Egr Position Sensor - Circuit Malfunction (cleaned out valve but not yet replaced)
85 - Immobiliser - wrong signal (this is ok now)
84 - Immobiliser - no signal (this is ok Now)
63 - Engine control module, ignition signal cylinders 2+3 - Low voltage (changed faulty coilpac when engine in corsa)
16 - Knock Sensor - Signal (changed knock sensor)
17 - Injectors - Circuit malfunction (one injector found unplugged when engine in corsa)
64 - Engine Control Module, ignition signal cylinders 1+4 - Low voltage (as above changed coilpack)
29 - Fuel Pump Relay - Low voltage (again pmp seems to be fine?)
92 - Camshaft position sensor - Incorrect signal (This fault was not present before, new sensor has been fitted tho may try the old one back on)
19 - Engine speed sensor - Incorrect signal (This fault was not present in corsa, what creates rpm signal on x16xe? cam sensor or crank?)
24 - VSS - No Signal
13 - Oxygen sensor - open circuit
22 - TPS - Low voltage

All the above codes where already on the ecu when i bought the corsa, the only 2 that are new are the code 92 and 19 would these be caused by the cam sensor? should i change it back to the original?

in brackets are the things that i have done or think etc.
things i have changed so far are,
Cam sensor although there is now a cam sensor fault present.
Crank sensor old one looked dodgy
Knock sensor
Map sensor (had one here was worth a try)
Cleaned egr valve.
Coilpack (cleared a missfire)

Problem is eml on constant and engine limits at 4k.

Has anyone got anyideas on this?

im half tempted to try an ecu off the black corsa which is clear of any fault codes, only thing is its the later siemens multitec and its an x14xe will it be ok to just start up and check for fault codes?

any help much appreciated

well some good news, thanks to TiGrasshole sending me a new ecu loom chip and transponder yesterday its running tidy at last.
just need to get some new plugs as its missing sometimes and a cts now as its a later loom and the cts was different on later ones.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/08102009063.jpg
had to strip the loom back and mova a few things to suit the nova engine bay so everything reaches nicely without streching cables, still need to tidy the loom up and tuck it all away tidy. Only problem i had when istarted it up was an eml for a map sensor, tried the one off the tigra but it still same so checked wiring and found one of the pins had pulled out of the plug fixed that and eml went out and its now revving as should be. :D

also reicved a parcel from loggyboy at the same time, a cav internal shifter ready modded to fit and a quickrack. :) will be giving the rack a lick of paint before fitting to freshen it up and hopefully sorting the internal shifter tomorrow, just gotta drill all the spot wleds out of the tunnel first :(

Gear selector now fitted and working :) me and don cracked on with this yesterday sorta following the how to off png but it didnt fit quite right as the car it came out of was slightly different, so we set about altering it slightly, firstly welded a plate into the car to cover the hole from the nova selector. then cut the hole 30mm x 100mm in the tunnel just below the floor join, now for some reason the base of the selector wanted to sit in the passenger seat when like this so i had to open the hole up mahoosively using an air saw, there was also alot of throw in it due to the stick being a normal length one so to reduce this we will be using a don special selector that has been chopped down to minimal length, this meant bringing the height of the base up to a more comfrtable height, so thanks to don as i chopped the hole out sorta neatly he cut, drilled and welded some box section with some nice captive nuts to bolt the selector to, this then got welded to the new plate on the exhaust tunnel and raised it up nicely, it also means its easily removable if needs be. :D
also got some materials coming to get the seats in, hopefully crack on with this early next week. S
something im not happy with tho is yesterday after a quick blast up the unit raod its making a knocking noise and its sounds too much like big ends for my liking, im pissed off if it is as i spent money on bearings etc and measured all tolerances tourqued up correctly.
if it is and the engine goes im just gonna go redtop route, they are easier to get bits for bike carb manifolds etc.
so some pics, i didnt get many as my phone is full so will get some better ones of the box section etc andhow it all sits, i need to get some rubber now to cover the hole so the rod goes through.
plate welded in place.

well ive got some more progress lol, the whole not touching it thing didnt last long. so yesterday i went up the unit armed with the megs da that i bought a while back but never used as i was a bit scared, you see these things about burning the paint etc, so anyway i gave it a go and now feel confident in using it, unfortunatly i only had a finishing pad here so will have to get a compounding pad, im really pleased with how well its come up tho, almost like new. i need to sort out the paint work i started now on the door and rear arch which need more paint before flatting and compounding.
so using a megs da with g3 compound and a finishing head, followed by a snow foam and a quick wash ive managed to get this from the novas 20 year old paint work :D

So today i started messing about with the wiring, soldered the map sensor plug up with longer wires and raided an old car loom for the plastic wrap stuff and tidied up and adapted things to fit sorta tidy. also sorted the cables for the oil pressure gauge and the digidash speedo sender all in with the car loom, i think the only other thing to wire in the bay is the alarm bonnet pin but i cant find the wiring diagrams
how it was yesterday

finally then the drivers seat is in, after how long? saying that i was going to get it done.
started off removing all the old brackets for the original subrame unfortunaltly ive lost the spot weld drills and had to use a grinder ah well **** happens. unbolted the original bodged on nova subframe from the seat. Leaving me with the cobra seats and univeral sliding subframes. Took some measurements of hole centres etc, and started measuring and messing and deciding position in the car.

Firstly cut up some 3mm think mild steel plate to use as spreader plates and a good base to weld the box too 70mm squared was perfect, then welded these to the car, my welding must be getting better as i didnt blow any holes at all. its still not pretty but it is strong enough.
so box sections cut and welding in after much measuring and altering and leveling etc.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo023.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo024.jpg

The Welding you see here still isnt finished so i know that it needs more, i need to sort some more gas first as the sodding disposible bottles dont last 10 mins
Marked it all up and drilled bolted it in with some nice m8 bolts and lock nuts :)
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo027.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo028.jpg

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo030.jpg

As you can see the seat is sitting nice and low and it feels like a tidy position to sit in with full feel for the wheel and pedals etc, will need to take it for a proper drive to be sure but after a quick spin it feels tidy :D

Also have a modded gearstick now in true don short shift fashion lmao
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo031.jpg
so i just need to get some more gas and finish the welding on that side and then start again for the passenger seat lol
Massive thanks to don for sorting the materials out and using the grinder where i was scared lmao lmao lmao.

just a quick bump on this as i am still doing little things all be it not a great deal.

For the moment i have refitted the mk1 dash which im going to attempt to fit the digi dash clocks behind. im pretty sure that this will get replaced with a mk2 dash at some point any way so not realy too bothered if it goes wrong, its 10x better now than with all the wires and ecu getting wrapped around my feet
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo070.jpg

The 1.6 ecu sits nicely on the tray, but is an even better fit in the space next to the fuse box, just need to screw it up in there
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo071.jpg

Thats about it for now nothing too exciting really, i did take it for a quick drive yesterday to the local motorfactors in the rain i think there is still alot of work to do suspension wise as it felt really loose on the road. im gonna try and attack the quick rack next week as that should make one hell of a difference to start with

firstly i got the white wheels done and back on the corsa, so this is the reason that the nova has been gettting wheels swapped and changed all the time.

The seat was removed and i finished welding the rails in securely as ive bought some gas. so all welded in ground back a bit as my welding is not pretty and then the footwell painted roughly until i get some proper paint and do the whole inside one day.
Then fitted the harness using the seat mounting points on the front and the rear seat mount on the back for now, i think i will be mounting the back one around the strut brace tho when the other seat is in and i get another harness.

Righty then at last i have some progress on the nova and its kinda given me the bug to get back into it, most of the things needed to finish it are with me, ive got some clocks, got some brakes, got wheels, and got a quickrack all to be fitted soon.

Today then i popped do to welsh coast customs to pick up a safety devices 6 point rollcage off Gary (discoinferno), all bundled in the back of the van including all the roof bars, door bars and fixxing bolts i set off to have a go at fitting it :D

Big pile of bits
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo142.jpg

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo143.jpg

had to remove a few more bits from the car to get the cage to fit, firstly the drivers seat and harness just to make some space and then the passenger seatbelt and rooflining as it didnt wanna fit with it still in. also sunvisors rear view mirror and a few other bits are all gone :)
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo152.jpg

Then a bit of a pain on my own i got it all in and bolted together to mark out where i need to drill the floor etc and make some spreader plates for it.
so for now its all in and bolted together and just needs fixxing in place, its pretty solid where it is without the bolts through the floor lmao
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo146.jpg

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo147.jpg

Just a quicky really, decided today that i was going to get another one of the wheels sprayed so i can atleast get the fronts on and get the brakes done as im hoping to get an mot soon.
so popped up the unit to pick up the cesaros as its too cold to spray up there so they are being done in the house.
firstly rubbed down and in primer

first coat of black on

the photos look a bit patchy but it must just be the reflection as they are nice even coats. Tyres are in the back of the van so ill try and get them fitted tommorrow and get them on the car. :)

A bit more progress followed by a bit more back step today lol
Firstly after getting up i popped down the tyre place to get my goodyear eagle f1 tyres fitted to the newly painted wheels. All good with no scratches or anything
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo175.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo176.jpg

Now i had wheels that the brakes would fit under i decided to crack on and get them fitted so started by stripping off the old stuff which came off really easily they look like new so must not of been on there that long
Old and new comparisons

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo179.jpg
size is quite a difference so hopefully they should be good enough

Some copper grease and spigot rings fitted, i also had to remove the rear dust guard as it didnt fit with the new disks
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo181.jpg

And done

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo183.jpg

I think it looks mcuh better on the cesaros, just need to pick the centre caps up and get them painted now
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo184.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo185.jpg

Nice and big to fill the wheels
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo186.jpg

This is then where the trouble started lmao, i removed all old brakes no problems, got the grinder out and removed the back plate as the screws where tight as a bastrad.
Got the new stuff fitted with no problems but as i was tightening the last bolt, the slide pin sheared in the ****ing caliper bracket, tried loads to get it out, centre punch, drill and easy out, drill and tap, blow torch etc but its not having any of it, gonna give it another go tonight with another type of stud exctractor and see how i get on, other wise i need a new bracket. So at the moment its got one cav turbo brake and one 1.2 nova brake lol

no i dont think the tyres will last lol, im not sure what to do tyre wise tbh, i could go spending on decent tyres which dont last but grip well but cost, or i could by cheapys which dont matter but then i lose grip. im in two minds whether to keep the rears a tidy make for grip and then chuck some budgets on the front. whatever i buy wont last anyway.

A little progress time today on the nova, im hoping to get a bit more when i get rid of the car and van lmao

I've managed to get hold of another caliper after the threads stripped on the driver side and it got delivered today so i can get it fitted and have the brakes finished all round :)

At the spares day i picked up a mk2 dash off dougie so i can fit the digidash properly so today i set about taking out the front half of the rollcage and the mk1 dash and started soldering the wiring up properly, got all the wires for the digidash done and working and started on the ecu wiring, i got a few more todo before the dash can go in for the final time, for now ive just placed it in to see whats what with the digi dash fitment

**UPDATE TIME**

Its been a long time coming but today had some motivation to get some work done on the nova after buying my castle combe tickets and realising how close it is.

Firstly now the red van is gone the unit has some space so up on four axle stands and off with the wheels for better access
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo370-1.jpg

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo371-1.jpg

Whilst i cracked on with a few jobs at the front Don started hacking away at the boot floor and cutting away the small bit of rust that was there.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo372-1.jpg

some cad and some oversize steel plate later and the was one nicely welded hole
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo378-1.jpg

Whilst this was going on, i was up front sorting out some powerflex bushes, quickrack, new ball joints and new track rod ends.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo373-1.jpg

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo374-1.jpg

one done
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo375-1.jpg

i then came across a slight problem, i had 3 of one type of bush but one was the wrong size so i need to order some more. think ill go for the rally design poly race ones this time as they are harder
one old rack removed
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo383-1.jpg

At the spares day i picked up a sparco 4 point harness for a bargin £10, this meant the strut brace could get welded in properly with the belts on.
Don got cutting and more welding

The mk2 dash came back out as it was just placed in and all the mk2 plugs soldered on in place of the old ones, the ecu and immobilser wiring also got sorted and soldered up nice and tidy after months of black tape

Then back in with the dash all bolted up and everything fixed in and working as should do.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo381-1.jpg
Much better than the old mk1 dash i think and the digi dash fits aswell, result

Back in with the drivers seat and new 4 point harness to keep the driver nice and secure in the seat
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo382-1.jpg

I then got happy with the paint whilst don was swearing at the radiator fan, Rear arches and rear end all undersealed to keep the rust away. Rear beam, drums, front calipers and disks all done in hammered black for a freshen up
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo385-1.jpg

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo386-1.jpg

Rear strut brace got a coat of red too

Rad fan of the coupe fitted nicely
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo391-1.jpg

And last job for the day was get the rollcage bolted back together and in the correct place

Fit some fuel hose in engine bay
Fit side repeaters
Sort drivers side caliper as i ordered the wrong one
Get back wheels painted

Gave it an oil change as it was like piss, now doesnt tap or smoke anymore :D, for some reason it starts with the crank sensor unplugged tho

After getting it back on its wheels i took it down the tyre bay and got the tracking sorted, it now drives much much better but the quick rack has made the steering quite a lot heaver than before.

As she stands now :)

got the nova ready for its mot this morning, treated it to new front number plate, new wiper blades and some mk4 repeators

mostly good news with the mot but i did walk away with a fail ticket :(
Failed on emissions idle test
Front o/s headlight no beam pattern
Rear number plate light

The emissions test is only a idle test as its pre 93 but for some reason its really high on co's, i think its running rich due to faulty lambda so a new one is on order and the tester recommended fitting a cat as the engine is designed for it, he said it should help.

The rear number plate light was just a bad connection and is now sorted, im not sure on the headlight will have a quick look tommorrow or order a new light, its sort of just a big blob of light lol.

A few things he recommended aswell are, tighten rear bearing slightly both sides, fit split pins to driveshaft nuts which i forgot to do. Also crank sensor bracket is loose and slight oil leak from sump area

On the way back to the unit, on the direct route of course lol i went over the mountain and gave it some death, which did end up in me spinning it on a bend lol, but overall it does drive pretty well and gives a good amount of feedback off the road. Im sorting out a front gte antiroll bar for it to help things a bit more for now.

New bits

Fow16v
31-03-10, 09:43 PM
Bit of a random one tonight, firstly got the bits done for mot,
2 x split pins fitted to drive shafts
Headlight sorted the bulb was fitted wrong
Sorted a bad connection on side repeater
Number plate light connection sorted

Fitted new spark plugs, new lambda sensor, new cts, whilst sorting the cts out i realised that the reason its over fueling is because it had a 1.2 cts fitted, i did this as a temp measure when i changed to the newer type loom as its all i had lying around. it now uses the correct amount of petrol and doesnt make your eyes water when running lmao

Then as a random thought whilst looking at a few dents in the roof, don suggested painting the roof satin black to hide them, that idea went out the window when i only had half a can left.

SO as id been dying to get the compressor and gun on the go, i decided to have a go with some gloss black id had on the shelf.

It came out okish to be fair, its only the second time ive sprayed anything and the last time i completly cocked up so first time properly. Its not perfect but then i dont really care tbh as it looks ok and its just for the track.

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo406-1.jpg

Gave the wheels a coat to as there was some left, again **** finish as i didnt rub back properly but im fed up of having non matching set on there.

im hoping to self teach myself how to spray properly so tbh this car being a track car is perfect for me to practice on so im sure the roof will end up going back to the same colour as the car at some point anyway

a few people have said they prefer the tigra wheels tbh im not sure on them, not even sure if they will fit over the 284 brakes either, maybe the cesaross would be better in white?

Fow16v

Good day for the nova today :)

Firstly i took it for its retest where it flew through with no advisorys, emisions are pretty much non existant now compared to the first test. Just looked through the mot history and the last time it was moted was 2007, it expired on 22/07/2008 so that would of been the last time it was on the road.
Also the last 2 mots shown on the history show no advisorys

So after that was sorted i shot down the tyre place to have the tyres swapped onto the cesaros for the back, at last they are on :D

and the other day i set about getting some paint onto the rear quarter after treating and filling the areas where the arch had been repaired.

In primer
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/Photo412-1.jpg

And then all painted up, not bad finish for a rattle can, filler is still a bit lumpy on the bottom where the arch was badly repaired but its nothing a set of gte skirts wont hide lol

right then, the update ive been waiting for, its now parked outside the house taxed, motd and insured. i just been out and done about 30miles only problem i have come across is that now and again the eml comes on and it then cuts out when the revs drop of, restarts fine tho. im thinking it may be the crank sensor bracket as its cracked and loose. will try and get one before next weekend or make temp reapair. just need to get the passenger seat sorted this week now and she is good to go.
got to say tho even tho its only a 1.6 it pulls so well up the duels for what it is. http://images.migweb.co.uk/smilies/biggrin.gif

well its back offf the road atm aftre 50miles, as the crank sensor bracket snapped off on my way home from work the other day. Got a new one in the post should be here today hopefully.

So whilst its back up the unit i decide to get the passenger seat fitted, started by cutting out all the old metal brackets which was a pain, then as with the drivers side i cut some spreader plates and welded them in then welded the box section to this.
Both seat rails now in just need to pick up some long bolts today and get it bolted in.

right then bit of an update before the weekend of combe, unfortunatly i havent managed to get as many road miles in as i would of liked before the weekend, 50miles i clocked up before it bust and there didnt seem to be anything major tbh.

so today i waited in for the postman so i could get my bracket that was supposed to be here yesterday and, when he did turn up there was no signs of the bracket, a bit pissed off tbh as i paid someone 12.50 to get it me by next day. so now looks like i need to go to get up early off nights tommorrow and pop around a few scrap yards which is a complete pain tbh
anyway whilst waiting on the bracket my other parcel turned up from rally design with my helmet hammock so popped up and finshed my passenger seat and got the hammock fitted. :D

Fow16v
21-07-10, 09:23 PM
right then with tvl coming up quick and the nova sat doing sweet f.a i decided i probably should have a look at the bottom end, today i popped up the unit and whipped the sump off to have a look see, expecting the worst i was quite suprised to see there was no metal in the oil or the sump which was nice, the oil was like piss tho so that probably didnt help too much.
so sump off and a few bits to look at
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/21072010124.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/21072010123.jpg

rod caps 3 and 4 seemed to have a fair bit of play, bolts still nice and tight tho.
took off the bearing caps and all seems fine crank wise, no scoring which is nice.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/21072010125.jpg
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/21072010126.jpg

Did find tho that no.3 bearing had dislodged from the position it should be sat in. so i think that this was the cause of the rattle, im also very lucky that it didnt pick up and spin a shell
Also looks like my oil leak was from by here.
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/21072010127.jpg

So new bearings ordered im going to lash it back together and all going to plan it will be out on the 7th at combe. :)

ill have to look into the 40's route, the manifold is the main problem with them, bike carbs can be done with a homebrew inlet job. any ideas where i could get a twin 40 inlet from for a smallblock engine or would it be an engineering firm?

get twins 40's h&h igntion kit and bobs your uncle hassle free, tyhe carbs may need a refurb , but we had my brothers 45's done at tommys in abercynon for about 50 when he set it up, my brother only goes once a year to tommys for a check up other than that its turn key and go all this myth about they are hassle is rubbish

Fow16v

Bit of an update here, although not one for the above plan.

After looking more into the bike carbs i decided to go for it and have a go, so off to ebay i went.
I managed to get hold of a complete ford edis 4 setup including coilpack etc.
I also started bidding on a few sets of r1 carbs but annoyingly they keep shooting up to stupid prices that imo they are not worth, so i also started looking at twin 40s another option

Then it all went out the window when looking through yet more bits i have done a deal on a nice astra gsi engine which gets delivered to me on sunday http://images.migweb.co.uk/smilies/smile.gif

Dont worry tho its not the usual c20xe ive decided to go with the c18xe engine as they have been proven to give good power before, and they are a little less common and abused than the 20xe.

So plan is to rip the old engine out. do loads of strengthening in the bay and chassis legs and fit new engine using f16 gearbox with custon shafts and custom big block hubs.
Also going to be tidying up the wiring on this one and the pipes etc http://images.migweb.co.uk/smilies/biggrin.gif

craig green
24-09-10, 09:50 PM
Nice plan on the C18XE, as you say underrated & hopefully less abused.

Not tempted to keep the F15 box & not bother messing with big-block shafts?

Fow16v
24-09-10, 09:53 PM
didnt think the f15 would match up to the big block engine?

craig green
24-09-10, 09:56 PM
Yep. Just need to figure out the flywheel/clutch combo.

I'm guessing you need a smallblock flywheel that matches the bolt pattern on the 1800's crank, then a clutch to suit. Pretty sure a 1.7TD fly will go.

Perhaps have an ask about, but when you get your engine you will know what the bolt pattern is on the crank.

Fow16v
24-09-10, 10:25 PM
ok cheers ill look into it then as the box i got is going strong with no whines etc. will whip it off when i get the engine out and check out what i need. Saves me spending on the extra bits too for now :D win

craig green
24-09-10, 10:29 PM
Exactly & tbh the std engine wont be leaps & bounds ahead in terms of torque over a 16XE with the usual mods. Adding bike carbs or TB's wont bother it either. I've ran a smallblock turbo on a f13. Again no worries at 180lb/ft.

elgan
25-09-10, 12:22 AM
i had an astra cd with the above 1800 engine, red spark plug cover. rolled up just over 150bhp on tommis rollers as a standard car. good motor in fairness. i watched a 70k mile astra cesaro 1.8 16v sell on ebay for 260 quid last week, that would have had the same engine. its a good solid budget motor if bought correctly i think! should have some fun with that. i had plans to build a small block 1800 turbo engine usin the 1800 small blocks fitted to vectra b's but ive got too much on my plate without that rite now.

25-09-10, 05:17 PM
you cannot beat carbs that have been well set up and jetted, my brothers nova xe on 45's hadnt been started for almost a year, fired up today after a few turns and idled perfectly from cold, rev'd freely cant wait to get it out on thew road now

Fow16v
02-10-10, 10:16 PM
i agree that a well set up bank of carbs can be great, most of the bad stories you hear are from poor setup, as much as it would of been a nice little project and sounded nice it just wouldnt be as much power as the 1.8 can give and it wouldnt be as cheap as i paid for this engine

Fow16v
02-10-10, 10:17 PM
finished work today at 12 and set about a trip up to birmingham to pick up the new lump :)

not a bad run, but did take a little longer on the way back as i had to stop in the services and readjust the angine position and tie it down, which is easier said than done when i cant find my tie down brackets that i put safe somewhere lol, 2 old tyres came in handy tho to help it sit in place.

So got the engine back to the unit and got it on the stand ready to have a little look at and get it cleaned up and painted.

Bit of mixed updat here from a few different days, but basically the engine got stripped down to do a check and a general clean up as it was minging. The bottom end seems fine so will be staying as is except for some arp rod bolts.

It will be getting an overall clean, paint and new gaskets etc.

Im going to be running an f15 gearbox with astra diesel clutch and flywheel mashup lol :)

had an hour up the unit today after helping to rebuild a little 1.2 engine. so in an engine building mood i popped the head on and got it torqued up. can now start putting bits back on rather than haveing it all in boxes wher it could get lost or damaged.
For now ive cleaned the cams up and placed them in the head but cant tighten until i get some oil as ive flushed the oil out of the lifters and soaked them in petrol to clean them tidy

Today started off with me popping to the unit before going out on the bike to change a brake disc, whilst i was there waiting to go out i was able to do a bit as i remembered to pick up some oil.
Got the cleaned out lifters pumped up with fresh semi synth oil and chucked them in closely followed by the cams all torqued up to 8nm which doesnt seem much to me
Then wacked the timing belt rear plate back on and cam pullies. placed the rocker cover on and was able to time her up :)

What do you find the polyrace bushes are like?
I need to order some polyurethanes fairly quick, not sure which are better in terms of stiffness - polyrace, powerflex or superflex?

Thanks

always found the bushes fine used them on my old corsa too, nice and stiff and get rid of all the sideways play you get with the rubber bush. Just be sure to use the grease when installing them or the creek and its annoying lol

First of all today had to do a bit of work on the quad for the mot. New wheel bearings and trackrod end done.

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/2a7cfccd.jpg

Then cracked on with the nova, disconnected starter loom, driveshafts, gearlinkage etc from underneath the car. Then started to pull it out was a complete pain on my own as the engine lift stops when it comes up against anything as the motor aint strong enough :(

Bit of a dull moment when i undone the rear mount as the weight wasnt central and it dropped towards my head, luckly i have no sump inprimted in my face

But after that its out and the box is off. just need to check if i got a flat flywheel tommorrow or if i need the pot one then it can go out the way ready for the new one to go in :)

Fitted smallblock clutch
Fitted smallblock f15 gearbox succesfully

had an hour this evening so cracked on with getting the engine in with much help from don, found out i need a few bits before it can run or be finished off but nothing too serious.

so the engine is in the car and bolted up ready to be connected, plumbed in, etc

http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/a3c11bc2.jpg

Had a bit of a change of plan with regards to the bay being painted etc, i just wanted it back together before i lost the love for it.
Good news is the manifold lines up with the rest of the exhasut system fine. All the engine mounts fitted fine. the only one that got altered was the drivers mount which is now a big block conversion mount. Both gearbox are original nova items
The Servo pipe reaches
The drive shafts can be pushed straight back into the box with no mods.

Few bits i need to sort are:
alternator brackets from an ecotec.
Manifold Gasket as ive misplaced the new one
The bottom pulley is too tight to run multivee so gonna have to go single
I also need a dipstick, crank sensor, sparkplugs, plug cover, oil and filter

More progress as i plod along

so is it big block or small as am lost

Fow16v
03-02-11, 04:06 PM
big block engine and drivers mount, everything else is small block :)

Danny s-p
03-02-11, 04:09 PM
so do you run a small block fly and clutch to get the box to fit

Fow16v
04-02-11, 10:38 AM
yea im using a nova gte flywheel and clutch as its flat type, but any smallblock should fit, you just need to open the bolt holes out to line up with the ones on the crank.
either that or you can use an early astra 1.7diesel fly and the bolt straight on.

draper
04-02-11, 10:42 AM
why go bigblock ?

Fow16v
04-02-11, 11:02 AM
only because the engine turned up at the right time for the right price. the original plan was to rebuild the 1.6 with bike crabs or go 1.8 smallblock but it was difficult getting hold of one that had a cable throttle rather than flyby wire

Today started as a bit of a pain when we realised that the engine needed to come back out, there was nowhere near enough room to fit the alternator, or bottom pulley. so back out it came.

Whilst out a new complete cambelt kit was fitted as i decided i didnt trust the tensioner, something just didnt seem right with it. Also ****ted the driver chassis leg a bit to make some room for the alternator.

Then found an alternator bracket and cam belt cover and fitted it back in again.

All mounts tightned, exhaust fitted, driveshafts in. gearbox oil in, engine oil in, gearlinkage on (just needs setting up), wiring loom in and connected in car and bay.

Before i left i started fitting up the water system too. Rad is in and there looks like room for the astra fan still, washer bottle back in and connected, header tank back in. few breathers fitted and inlet pipe extended
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/c92fa074.jpg

Few things still to do include:
Get single vee alternator and pulley
Get new battery live cable
Shorten fuel pipes
Set up linkage
connect matrix pipes and rad
refit arb
Refit front end

running a nova gte tank and pump. im assuming this should be up the the job?

Fow16v
16-02-11, 08:42 PM
plumbed the coolant system in tonight, sorted the wiring and fuel pipes better and sorted the gearlinkage out.

Still having problems getting it to start for some reason, it seems to be fueling but not sparking correctly and then when it does spark it just stalls itself like its to far advanced or has a bad earth. when i connected the jump leads from the van tho i managed to get it going and it then run fine.
Im wondering if its the cam sensor playing up casuing the hard starting as the eml is on and it limits at 4500rpm ill read the codes off tho and see whats what.

a quick pic
http://i43.photobucket.com/albums/e369/ryan_fowler1985/Unit/612029b8.jpg

and a quick video. The lifters shut up after a while and its now quiet

4500rpm limit does sound like cam or crank sensor are dodgy

Fow16v
17-02-11, 06:58 PM
Tried a different crank sensor and now using a known good metal genuine one. I've ordered a new can sensor to try it. It does sound like the ignition is too advanced when trying to start so points to one of them 2 sensors

7om
17-02-11, 07:20 PM
awesome build mate good job :)

Fow16v
18-02-11, 02:54 PM
read the fault codes off today and got these 3, anyone got any ideas? ive tried another cam sensor but didnt realise until it turned up its a non genuine one. is it the cam or crank sensor that gives the rpm signal?
would the oxygen sensor fault or idle vave fault give the 4500rpm rev limit?
19 - Engine speed (RPM) sensor - incorrect signal
38 - Heated oxygen sensor (HQ2S)Ioxygen sensor (02s) -
voltage low
56 - Idle air control (IAC) valve - voltage low

Fow16v
18-02-11, 02:59 PM
the above codes were taken from autodata but top buzz says different, its saying voltage high for 38 and 56

Adam
18-02-11, 04:48 PM
Can you flash the codes with the engine running?

Engine speed is taken from crank sensor, but cam sensor can run as a backup.

Fow16v
18-02-11, 10:06 PM
I'll try the codes when running tommorrow, just dug out a wiring diagram from the Haynes manual and the earth from icv and o2 sensor are the same, they also link to the afm so this could be the problem
