As a lot of you already know, iv had problems with my engine lately.

so......

iv decided to take the car off the road for a while, iv found myself a new car (mk4 astra) and im going to play with the nova, i may as well go the whole hog and do the whole car.
My aim.... to make a spotless nova with all the grunt and stopping power to match.
As this would be the biggest 'project' iv ever undertaken im going to need a lot of help from you guys. Im a fabricator by trade so you could say im quite good with my hands, i know my way round a nova but im only a begginer when it comes to really technical engine side of things.

before any work starts i need to clear my garage and paint floor and walls white, and fit some more lighting ready for home for the next few possible years...

well 'MAD rick' has given me a perfect starting point :-

Phase 2 or 3.5,
Coscast head,
Decent turbo setup (rebuilt kkk or T3/35),
F28 with a quaife diff,
Enlarged top hat,
Decked and bored block.

The following parts for security:

Steel rods,
VGC stock pistons or fresh ones off steveboyslim,
Cometic gasket,
Balanced bottom end,
Possibly oil sprayers,
Z20LET oil pump.



What problems you had with the engine mate?

Have the block checked mate but it takes a lot to warp one imo. Just make sure you spend plenty of time rubbing down the block surface to bare metal and the same with the head. The standard gaskets are ok. The have like a film on them which when the engine is heated for the 1st time helps to create the seal. You then need to whip the cam cover off and do the last stage of the head bolt tightening.

Rick's spot on with the spec. Mine was plenty fun on p2 and reasonably driveable.

P2 is more reliable than p3.5 and you can get copy chips off ebay for £50 that work fine.

F28 & diff is great.

Ideally need to uprate the turbo. The standard kkk's will smoke after a while on anything oter than standard boost. Hybrid keeps setup nice and simple.

Get a decent fuel pump & regulator.

If you can afford steel rods etc then great, but not overly necessary on p2 imo. Better spent on suspension/brake mods.

to be honnest im bored and fancy my first proper project, im not planning on using the nova much so want it looking and performing as well as it possible can without overdoing it.

well the suspension is already s**t hot (avo coilovers) so no need to worry there.

the brakes, a big problem in my opinion, so i feel a decent set of 4pots and rear discs conversion is nessesery.

i do plan to replace most things for new over time as im not really setting myself a timelimit or budget... if it needs doing.. do it!

and how do they fit, i always thought they were welded on, but they are made of aluminium.

They fit same as std(but with bolts into the mount), damper bolts into the middle bearing.
And the mount then bolts to the turret

If you do change the turbo and dont fancy a kkk hybrid then heres what i would go for:
T3 or a T34 on a Nortech manifold like turbogavs on mig as you could keep the slam panel pretty much as stock. Jay at Nortech could also make the turbo hug the block so it would all fit quite easy.

Defo!!

Gave me more thread on the coilovers as the bearing sits higher so they weren't bottoming out anymore. You are then of course able to adjust camber.

well.... theres a slight change of plan.


im a really impatient person, an i'm dying to drive the nova again for one more summer before i start the rebuild. but this means i have to get the thing road worthy, so a good friend is doing my head gasket for me and doing the m.o.t aswell. before all that though, iv got to sort the quite serious crack that have formed at the front of the car. being a fabricator by trade im tackling this myself, started today by having a little clean and a poke about, iv tig welded 1 of the cracks already, and some parts are dangerously thin, think im going to make some extra plates to add some extra support. il update more later/tomorrow.

There's a lot of strain on the front member. I had to brace mine with 4mm plate in the end.

well, it was so bad on the passengers side that i made i new piece and welded it in, the metal is so thin it was nearly imposible. so iv done my best at chasing all the crack with a tig welder. iv chipped all the filler away under my bonnet to check the cracks that had formed but all was fine so iv made a mess for nothing :cry:

well, the lad who's doing the head gasket needed a kick up the ****, he's suposed to be starting it this weekend.

im working solid nights for the next 7 weeks so i'v barely got any time as im either working or sleeping, but i really need to start polishing the polished speedlines. under theengine bay will look rough because of the big patch where iv removed the filler so they'l be my 'focal point' for this show season lol

whos doing the head matey? i remember last year when at darcys seeing all that filling thinking wtf you bought. no offence but as you guessed it was dodgy!

like ive told jason. if need any engine work and actually doing, unlike darcy telling u it'll be done this weeknd, next weekend, etc, drop a pm or get jason to text...and it'll be a proper job.

I bought 2 x Z20LET steel gaskets from autovaux. Then split them and made a 5 layer one in the same order as it came. Worked a treat and all my mates have used them since they came out.

dont trust the zlet gaskets from what ive seen.(own opinion)

either oem goetze one which should be fine for power your running or a proper metal one. 2.0mm cometic

just ive rebuilt and fully ported darcys new LET head and another xe head in 4days! did put in 2 all nighters, but both as new.


if want it doing next week let me know. im working over weekend, but if had it mon night, could prob have it stripped, checked and built for tues night. (unless having guides done then douobt could get it done before PV)

all its having is a pressure test, skim and valve stem oil seals, and i had to drive for 45 minutes to take it there, was told they do a good job.... service is awfull. im regreting it all now, wish you had told me sooner.

thanks for showing an interest keith, im one of those people who takes forever and a day to get things done. iv made a slight effort to 'transform' my garage into a decent workplace by dribling a bit of paint on the floor and walls lol. im making a bit of a fresh start this year (quit the dope) so hopefully, that combined with the mrs in my ear will help me to get the kick up the **** i need.
im affraid the 1st jobs on the car will have to be the free ones though, 'cos if you've read 1 of my other threads, iv had my bike stolen, so thats 1st on the money criteria im affraid.

hey pal, hows things. get some pics up of the van, id love 1, bet it goes like poop off a shovel. well at the minute mines in pieces, took the engine out last week (first time iv ever taken an engine out), and iv stripped all the bay back to re-weld it. looks scarey as fook seeing it in such a state! hopefully get some pics up later.

i'd hate to take an engine out, it looks like there is alot of work ahead of you sure it would be worth it though, i think my van is fast but i could not imagine a let haha! i've got a progress thing of the van but it only got a few bad pictures inside it, there are some on facebook. i'l get some at the weekend get a better camera..

head had over heated before it was fitted and i dont think it has that much meat left on it..had discolouration between 2/3 and 3/4 cylinders where the alloy was alot lighter.

has the gasket gone again btw since it was done? just i had to rebuild jasons old mk3 LET last year for a lad in the quay that darcy rebuilt and that had a bent rod when i stripped it. but i know he did a bit of a bodge on that to one of the rods.

well..... as we can see, this hasnt gone anywhere, fast! A few of you will know im off work at the minute due to a shoulder operation which means i cant ride/race my bike, thats usually where ALL my money goes. so now i've got nothing better to do than sit at home and scour the internet i've had a second wind with the nova. so heres my update :thumb:



I've just had 'philip' come round to my house and i've just bought a fresh new engine off him (yet to change hands but its MINE :d)



i've bought myself a welder as my mate had his back ages ago so i havnt been able to do anything even if i wanted to.



i've bought myself a nice new compressor with air tools to help me along the way.



im trying to source a new lower panel (reinforced) and n/s front wing as cheap as possible, im not bothered about it being pattern parts. so if anyone can tell me anywhere cheaper than THIS (http://www.carz2.co.uk/6220201-nova-lower-front-panel-complete-p-6303.html) i would much appreciate it

i've also got philip on the case for a new lsd and equal shaft setup for me so hopefully things are starting to shape up and i've got the enthusiasm back to start working on it again, going to get a small tv and comfy chair in the garage for the mrs to keep her happy too :thumb:

well I've made LOADS of progress today, I've been a busy boy! I even managed to take a few snaps as I went along.

so I decided to go the whole hog and replace the complete front panel, and thought it would be easier to weld up and ad plates while it was off the car. I didn't want to buy any strengthening plates as I knew I could make them and luckily found some 3mm galvanised plate in the garage... better safe than sorry eh.

I stitched the whole thing and gave it some primer, might not be needed but I wanted to play with my new welder lol

the bay had been smoothed off in the past, so it was a right pain in the bum sanding/chiselling/wire wheeling it all off, but lets just say the job underneath was well.... rough! its not rotten at all but it just doesn't seem to make sense where its been welded in the past... making it bloody hard for me!!

following the article on here (what a god send) I started to drill out all the spot welds to get the old panel off. very daunting and making me think 'what have I got myself into' lol I've left the lower crossmember on for now as im going to brace the bay with wood between the engine mounts to stop any unwanted movement.

I took a picture of inside the chassis leg (I think that's what its called lol) as I was pleasantly suprised at how clean it was.

Clearing would be very hard, i'd spray some kinda primer up there. There as much waxall/underseal of chose up there as you can.

I've been trying to do as much research as possible on all this waxoil/underseal/seamseal/stone chip ****e and finding it all a bit confusing as there's so much choice. I'm going to need something I can paint over as I'm going to do under the car, in rear arches, splash guards ect. I'm also a bit confused as the the order it goes on the body. Am I right with seam seal all the seams, then underseal everything, then stone chip, then primer and paint?

I use a spray etch/epoxy primer, then seam seal, then under seal and the paint.

Most "cavity" waxes are the same really,
Underseal, the better you can afford really, I recomend any of the 3M sealants. THey are all over paint able.

The more the better in my eyes, the one i use comes in bags, i used 2/3 on the boot floor, 2 on each front arch... So you'll want alot.

Cheers for the comments guys 'some work' is a bloody understatement though lol had a friggin nightmare today. So, I've braced the bay with wood to stop any unwanted movement and attacked the crossmember with a grinder lol then spent hours with a drill and chisel trying to get the awkward bits out. Word of advice for anyone thinking of giving this a go.... DON'T!!! Also, as I took all the filler off, it's turns out whoever fitted the strengthening plates can't weld for sh!t as there no fusion at all, just blobs on 1 side of the steel so the plates just peel off (can be seen in the last pics. I could start welding the new panel on tomorrow but decided I was to hammer the insides with underseal first, so until Mr postman bring it to my door that's it front panel wise. I might take the rear beam off tomorrow to strip it for powder coating.

I recomend any of the 3M sealants. THey are all over paint able.

Oh, i've not found an 3M stuff that isn't. I'd keep looking. I'm guessing the "asphalt-based" means its a tar like non drying stuff.

been in the garage again today for a few hours but didn't take a lot of pictures as im not well and feeling grumpy lol .... just wanted to work on the car!

I cut out a hefty crack that had gotten the rust bug and cut out a patch to suit. I don't know why, but it was REALLY hard to weld even though I cleaned it loads with a wire wheel (obviously not enough)

Then I set about putting the new front end on, wasn't as bad as I expected tbh, it took a little chopping but its on! I've only tacked it into place for now as I need some better lighting in the garage and its doing my nut in, so early Friday pub session it is!!

been in the garage for the last 2 days, I did a fair bit of welding on the front panel... worrying that im doing it right lol. even though the weldings been pretty tough to do its still a million times better than the sh!t that was done before I had it (can ya tell im p!ssed off, you'll see in the pics later). but my welding wire ran out yesterday, so while I wait for the new reel to arrive I did LOADS of stripping today with my new grinder wire wheel. I also removed the loom, heater matrix, wipers, clutch cable, speedo cable, brake vacuum ect... all to make things a bit easier when painting. the amount of filler on the splash guards was unreal and was hiding some repairs I didn't know existed, but I am very happy at how clean the whole thing is though, not much repairing to do except fixing the dodgy welds and doing where was missed.... so here comes the pics.

firstly I wouldn't mind knowing whats been spliced into the plug that goes into the radiator... I think it goes to the alarm :tard:

He said its used to paints the local council salt wagons so it can't be too bad.

did more welding yesterday, it seems to be never ending, but not long left now hopefully then its time to start getting my smooth on!

no matter how hard I try I just cant seem to get all the seams totally clean an I get the occasional sh!t weld, still its better than the previous work done.

Done a bit to my digi dash today. I've had a go at pimping it up by adding a bit of carbon effect.

first made a paper template

I've used hammerite waxoyl witch is great for the underside and inside of doors ect. Much better than conventional under seal paint.

I won some blue acetate on ebay yesterday so we'll see how that goes... only trouble is I cant test it once its done.


right, I did a looong shift on the nova today, took out the fuel tank, removed the rear axle and bumper, finished welding the front end, cut the front panel for easy access and got the filler in the engine bay.... progress progress progress

I was chuffed at seeing how clean the chassis is underneath it all, not a spot of rot, just a little surface rust

Yeah, if it's forgotten it can be a night mare. As it wont dry at all, there are few parts on the inside ofmine what where painted and the lacquer didn't have hardener in. Where painted 04.. Still soft to this day.

Ah, yeah easy and comon mistake. Always use the longer side you get a better run and a smoothing join/edge.

got my monstrous new m16 rose joints in the post today for mgillan motorsport, and I've just spoke to the apprentice in work (im off at the moment) who's cut me 2 lengths of 25mm roundbar, a mate is going to machine the ends for me, then i'll have a super strong set of tie rods... the standard set snapped on me last time.

elbow grease is an understatement lol

I was only going to make a trolly but after seeing the first pic that you gave me im going to make something similar to that. make a trolly that will attach to the chassis first to lift it to the right height then add the spit 'A frames' to each end, then cut off the trolly legs leaving a spit frame on wheels.

Well I fancied doing an hour or so on the old girl but couldn't be bothered getting covered in filler dust today, so decided to carry on stripping it, got the seats and rear windows out, then came across a slight obstical.... How the hell am I going to get the front windows out with no power to wind them down??.... Ideas guys.

yeah just put the live onto your battery and use something reasonably substantial to earth the negative to the body.

Alternatively just touch a pair of jump leads to the electric window motor, but it will just run it at the full 12v and you'll probably find they shoot down quite quick lol

Well I've connected a battery, and the internal light is coming on so I know there's power... But the dash doesn't come on and the windows won't work :-( aaaarrrhhhh!

it worked fine before, and ive not disconnected anything from behind the dash. i'll have to take another look tomorrow as I'm busy now, but yeah I suppose it does point towards ignition problems.

Well I got the ignition on today and managed to get the front windows out.
I also managed to test the new colours on the dash, im not 100% happy so will take it apart and try again.... I also need to sort the dim rev counter side.

The lighting seems great on the speedo and gauges (the gauges blue film need redoing to neaten it up though), but really dim on the rev counter... Investigation needed.

The only trouble is the speedo doesn't go high enough, took the needle back round to the stopper once so my later speed was all guess work (all totally legal of course lol)

sorry to be filling the thread with so many similar pics, but this bloody filling/sanding/more filling/more sanding seems to be all im doing lately, its taking forever and a day! ain!!!!!slowly getting somewhere now though, and i'll be happy when I never have to pick sanding dust out of my nose ever again!!!!!

Looks like you will have a smooth bay when it's all done! One question though....... Have you mocked up the front end with all the panels/lights in? If not I would stop what your doing and mock it all first especially if its a non genuine front panel. You don't want to put all the hours in for it all to have alignment issues later. They stand out big time on a mk2 and will make the difference In build quality.

Another long day in the garage for me today.

Put yet more filler on the front end today, but I won't keep boring you with that one.

I also nearly finished making my spit, just got to put the box section on that will run the length of the car, other than that it's ready and I'm pretty happy with it.

I also did some more stripping of the interior... I really didn't plan on going this far but sod it... If a jobs worth doing an all that jazz lol
I also took one of the doors off... Bloody nightmare getting those barsterd pins out, let's just say I hope new ones are still available!

Take the trim panel off the boot lid. You unplug the wires there, then feed them down and out of the boot.

Unplug and push thru the hole.... Just remember they are a chunt to get back thru. If you have some old net curtain metal bendy wire stuff, tape the wires to it, gently pull it thru then tape it so it stays in the boot.
Then you can just tape the wires to it and pull them back thru to re fit.

You need to be scared! If thats a non genuine front panel then you'll have your work cut out as it is. Get it together with as many genuine parts as possible before continuing any further with the front end. If you want it to look pukka Its a must.

I pulled most of the parts down from the roof today so will have a go asap... I'm just minus a passenger wing!
It not genuine gm, but tbf it seems a pretty good copy... Time will tell eh lol

I'm really lucky with the garage, it's really wide, and about 2 ¹/² novas long.

I'm happy at how clean it is so far but worried I'll uncover something I don't want to lol

I cant claim the credit for the turrets I'm afraid.

HELP!!!! Well I knew it was all too good to be true, I've found the first (and hopefully last) bit of rot, it's in the rear drivers side corner and it'sppretty nasty (made worse by a previous repair. Now my problem is getting rid of all the bad steel, I can't get my grinder in to cut it out, what do you lot recommend?

Not a hard fix. Cut out the middle (green bit) Clean all the sides up then put a flat plate in there. On the top (in the boot) cut the metal back so you can see in the chassis leg, as i bet that's rotten too. Then you can work out if you need to remove the end and replace. Then weld a flat plate in from the top over the holes. Joining bottom and top plates.

Cheers guys, I got there in the end, I took the guard off my air cut off tool, made things easier, the rest was threatened with a mahoosive chisel. Made a template with a cheerios box and bobs your uncle.

Technically, thin gauge material of a low tensile strength, I guess... but crispy is fine. Fcuked also works in place of a whole variety of other terms lol

I've found some more of the dreaded rot this time on the chassis rail, im a bit unsure on how to fix this though as i dont want to put a new 'skin' on and then have the strengthening block rot from the inside out!

Ref the chassis rail rust, i just cut it out where it was rusty, then made a bit to go back in that looked the same. Check the floor under it tho, as it's prob gone... I'd be temped to cut the other bit out where it's rusted too.

Good work getting the underside nice and clean.

yeah, I scraped the stonechip off by hand then attacked it with a twisted wire wheel on a 4 1/2" grinder. don't just go at the underseal with a grinder though.... makes a right mess!
